Historically, non-safety-rated proximity sensorsand mechanical limit switches have beenmisapplied and used in personnel safety
applications. These devices are not designed
specifically for safeguarding applications. They are
easy to defeat or bypass, and prone to failuremodes which lead to potentially dangerous
situations.
Newer design and application standards have
addressed this issue by requiring coded systems
that cannot be easily defeated with such readily
available objects as tape, magnets, or metal
objects. Manufacturers have responded with new
designs that satisfy safety use requirements.
Mechanical devices with positive-opening safety
contacts have differentiated the design of switches
intended for safety use from that of standardcomponents.
Safety interlocking device application and design
requirements are addressed by several domestic,
international and regional standards, including:
ANSI B11.19, Performance Criteria for
Safeguarding,
ANSI/RIA R15.06, Safety Requirements for
Industrial Robots and Robot Systems, and
ISO 14119 (EN 1088), Safety of Machinery
Interlocking Devices Associated with Guards.

Safety Interlocking
It is important that the integration of safety interlockswitches, used as part of a safety system design, fulfill the safety requirements of redundancy and
monitoring functions in order to maintain a high
level of system integrity (seepage 18 for safety system performance). While
safety interlock switches are designed for
safeguarding applications, many are simple
mechanical systems that can fail in an on state,
under certain circumstances. Possible mechanical
and electrical failures of these devices must be
considered when incorporating integrity into a safety
system design. Possible failure modes include:
Short circuits across the outputs,
Actuator or fastener breakage, and Physical damage to the interlocking device.
Because of the positive-opening design
requirement, a mechanical safety interlock device
may fail with its safety contacts closed, should its
head be sheared off or removed.
To obtain a high level of safety system integrity
using mechanical safety interlock switches, it is
usually necessary to use two devices and a safety
control system that continuously monitors both
devices for concurrent operation (see 2-ChannelMonitoring on page 19).
Installation
The physical installation of the mechanicalinterlocking devices is critical to the reliabilityof the system. The application standards which
detail the use and installation of these devices give
guidance on critical issues that affect systemintegrity. Some common problems include:
Using the safety interlock as an end-of-
travel doorstop,
Unreliable fasteners,
Improper use of mounting holes, and
Improper actuator alignment and/or doors
that do not have repeatable position,
causing physical damage to the mechanical
interlock.
Special flexible and adjustable actuators can helpin resolving some of these issues.
It is important for the designer to select the right
safety interlock switch for each application.
Although the size and price of light-duty plastic
devices may be attractive, a larger metal safety
interlock, carrying a higher price, may be moreappropriate and in the long run will be a better
value for harsh-duty applications.
Use two safety interlock devices and a safety module for ahigh level of integrity.

Safety Interlock Types
Avariety of safety interlock designs address theunique requirements of safeguardingapplications. The goals of all designs include:
Reducing defeat potential,
Providing reliable operation of the safety outputs
Reliably monitoring the function of the device, and
Withstanding expected environmental
influences that could introduce faults.
Standard Mechanical Safety Interlocks
A frequently used type of safety interlock is
what the international and European
standards call a functional category 2
device. A functional category 2 safety interlock has
two components: the safety interlocking housingand a separate, coded actuator. The actuator is
usually mounted on the gate, and is aligned to a
slot in the interlocks housing, which is mounted
on the structure.
Once the actuator is fully
nested into the housing,
the safety contacts close,
allowing the machine
to run. When the
gate opens, thesafety contacts
are forced open
by a mechanical
action referred to as
positive opening, which
sends a stop signal to the machine. Positive
opening is required for safety application use; it
ensures direct mechanical action in opening the
safety contacts and does not depend on springs to
perform the safety function. Even in a welded
contact condition, the safety contacts are designedto break open resulting in a stop signal.
Rotary and Hinged Safety
Interlocks
Rotary and
hinge devices are
designed to mount
on the hinged side of an accessdoor. They are termed functional
category 1 devices by the international and
European standards systems. In effect, functional
category 1 safety interlocks have one-piece
construction; the actuator is an integral part of the
housing. These devices have no
slot or nest where dirt or other
materials can collect and cause
problems. And because they
are usually mounted out-of-
the-way in the machineframe, they are less likely to
be exposed to airborne dirt,
oil and mist, or tampering.
Guard Locking Safety Interlocks
Guard locking devices have a separate
actuator, and use a solenoid system to
lock the engaged actuator in place. The
solenoid not only monitors the gate for open or
closed position, but also holds the gate closed,
preventing access to the machine until it is verified
that the machine is in a safe state. These devices
can be useful for machines that have relatively long
stop times and where entering the machine during
the process can cause damage to material (in
addition to the injury issue). The control signal that
unlocks the door likely comes from a safety-rated
stop-motion-detection system or safety timer.
The two most common locking modes for guard
locking devices are spring locking and power
locking. Spring locking holds the gate closedwhen there is no power to the solenoid; this mode
is preferred for personnel guarding applications

because the locked state does not require an
external positive signal. Spring-locking devices
must have a means of manually overriding the
lock to allow machine maintenance
(lockout/tagout procedures). The override must
also be limited to authorized personnel. Powerlocking requires the
solenoid to be
energized by an
external control device
in order to achieve the
locked state. Consider
possible solenoid
failure modes, such
as broken wires,
supply voltage failure
and failed solenoidcoils, before using
power-locking devices to safeguard personnel.
Magnetic Safety Interlocking
When standard mechanical safety
interlocks do not fit application needs due
to environmental issues, size, or mechanical
limitation, magnetic safety interlocking may be an
option. Although several domestic, international
and European standards warn against use of
simple proximity devices for gate monitoring,specially-designed magnetic safety interlock
systems have been introduced into the market for
personnel safeguarding application. A magnetic
safety interlock has a sensor and a magnetically
coded actuator. Within the sensor are multiple
magnetically-actuated reed contacts that must
match up to a coded actuator, in order for the
machine to run. This magnetic coding is not only
redundant in design, but also defends against
bypass using a simple magnet.
Benefits of magnetic
interlocks include their
relatively small size, higher
housing protection rating
and non-contact operation.
Because the magnet
actuator does not need to
make physical contact with
the sensor, such factors as
metal fatigue, clogged actuator slots and close
tolerance are not an issue.

Fiber Optic, Non-Contact Gate and
Door Monitoring
A novel technique for gate and door
monitoring applies fiber optic cable and series-
connected fiber optic interlock switches to monitor
multiple access doors, gates and other hard
guards. This new system connects one or more
loops of plastic fiber optic cable to a control-
reliable photoelectric controller. Fiber optic
interlock switches are connected at critical
monitoring points in the loop(s) (see PICO-
GUARD, page 49).
The fiber optic switches mount on doors and door
frames, in much the same way as their mechanical
and magnetic counterparts. They are designed to
transmit the optical signals from the controller
through the fiber optic cable, from one switch to
the next, along the plastic fiber optic loop. If a
door or gate opens, the optical signal between
switches breaks, and the controller detects this
as an open door or unsafe condition. The absenceof the optical signal causes the controller's solid-
state safety outputs to turn off, which causes the
hazardous machine motion to stop.
This technology provides exceptional longevity,
due to the lack of moving parts or electrical
contacts. And because the switches use only light,
not electrical current, they are ideal for use in
hazardous (explosive) environments, or in areas
with high levels of electrical or RF noise. In
addition, a single optical switch may be used tomonitor a door or gate, eliminating the need for
interlock switch redundancy. This unique single-
switch-per-door guarding method is designed to
meet IEC 61496-1 Type 4 and ISO 13849 (EN 954-1)
Category 4 requirements.

SI-MAG Series Switches Non-contact safety switches are the best choice for washdown applications; the switch
components are sealed and rated IEC IP67
Tolerant of dirt buildup, sensing distance, and alignment
System consists of three components:- Coded magnet- Reed switch sensor- Controller module
Magnet contains several differently-polarized magnets, and sensor contains pole-stable reedcontacts to minimize possibility of defeat (see note below)
Easy installation; can be concealed for added defeat resistance
Sensor reed switches provide diverse input to the controller module
Must be used with Gate Monitoring modules for safety applications- GM-FA-10J (page 198)- SI-MAG1C (page 200)
