2010 BIG R ShowAs Im writing this months column it isabout 30 days from the Opening Session. As you can tell, if youve read the frontpage of this issue, there will be a lot ofeducational topics discussed.

Yesterday we added Shawn Zwicker ofCummins Inc. to discuss the big picture ofwhats happening in the heavy dutybusiness and how this will impact oppor-tunities for remanufacturing in the future.

Weve also added Rolf Steinhilper ofBayreuth University in Germany. He willgive us an update on the studies they didof three remanufacturing plants in Europeand the reduction in those companiescarbon footprint as a result ofremanufacturing. This is big news for ourindustry. With this information we will beable to showcase our industry and itspositive impact on saving the environ-ment. Weve known this as a fact of life forover 70 years but now with this empiricalevidence we can prove it to the naysayersand the doubters.

The third presentation on the agenda isChris Wheeler of Texas Capital Bank.Hell talk about money and how difficult

many companies have had getting loansfrom banks. Hell give you some insight into how to improve your chances in thistight money era were in. Hell also give ussome insight in to the economy so you asa businessperson can make your plans forthe future with better knowledge.

So, with these three topical programs andthe State of the Association address fromChairman George Davis, youll have aneducationally packed hour and 45 minutes.

Make plans now to attend.

Auto Electric ProWOW! Over 180,000 wiring diagrams nowin the system atwww.AutoElectricPro.com. When ourChief Information Officer, Mark Kothe, toldme that figure, I thought what a long wayweve come with this program in the lastseveral years and how many membersweve helped along the way.

Im so excited about these latest develop-ments that I encourage all readers to testdrive the site FREE for 30 days and thensubscribe. Both members and non-members can test drive it. Non-membersmust also join APRA when they subscribeto AutoElectricPro. There are over 180,000reasons why you should do this today.

Election TimeYes, once every two years we have anelection in the USA where we move all thedeck furniture around on the deck of theTitanic.

This year it is probably more critical thatyou vote than at any time in recent history.

So, make sure that you vote early priorto coming to Las Vegas. And, if yourefrom Chicago make sure you not only voteearlybut, often.

Pete Corrigan for CongressI recently learned about Pete Corrigan whois running for Congress as a Republicanagainst Democrat Dennis Kucinich inOhio.

Pete worked for Prestolite Electric as Chief

Operating Officer. So, he has someunderstanding of what remanufacturing isall about. We could sure use this inCongress! So, watch this race on electionnight. Its a long shot but with the anti-incumbent mood in the country, this is theyear of upsets.

PAACE Automechanika ShowIts not too early to plan on attending thisevent in Mexico City on July 13-15, 2011.This past July there was record attendanceand record numbers of exhibitors.

The APRA exhibitors I talked with atPAACE say this is the best show formeeting potential new customers inMexico and Central and South America. So, if this is a potential market for you, putthis date on your calendar and plan toattend and or exhibit next year.

In ClosingThis months issue of the Global Connec-tion has all the details of this yearsInternational BIG R Show with all theprogram details, hotel and registrationinformation and all the exhibitors listedand all the receptions and other foodfunctions scheduled.

by Mohammad Samii, Sammy's Auto-Electric Service, Inc., ASE, SAEAUTO ELECTRIC CORNER

I had a callfrom a goodrebuilderfriend from aremote area, who wastrying to get astuck FordCF600 truckgoing. Thealternator wasa late model8538, a RC28

series that had gone bad and there wasn'tanywhere near him to be found. He triedand succeeded to measure the voltages onthe regulator plug of the truck, match up a6-G regulator to meet that criteria, and hadit installed in an appropriate 130-Amp 6-Galternator and get the delivery truck going!Priceless!

You encounter many such cases when arebuilder has found a unit or a solution toa problem that was not in any book, butonly his/her own skill, knowledge, andability to make things work had saved theday.

So no matter how strongly OE findsinroads into our industry, how much anysupplier tries to sell into ones market, orhow big the internet sales have become, experiences like the above and those small

niches we service are the stuff that alwaysmakes a knowledgeable hands-onrebuilder an irreplaceable force to dealwith.

So anytime there is an industry gettogether, there is a good chance thatexchanging this sort of information willtake place, and APRAs annual ElectricalSurvive and Thrive Clinic is one ofthose occasions that should not bemissed. Seminars and informal discussionsare one of the best sources to hone thoseniches that no major company canprovide, no matter how well they try. Aknowledgeable rebuilder friend of minealways insisted how priceless was theinformation he gathered in these types ofmeetings during the lunch, a chat in thehallway during the break, or a drink at thebar! By having that in mind, I hope to seemany of you there in Las Vegas at theSurvive & Thrive Electrical Clinic.

Getting back to this months column, thefirst couple of segments are regarding JeepCherokeesbut that is quite incidental. Itshould not be taken as a flaw in thisubiquitous vehicle that has been usedextensively almost anywhere:

Blowing FuseThe 2001 Jeep Cherokee was referred to usbecause of a blowing fuse that would

disable the charging system, and turn theCheck Eng light on.

Looking atthe vehicle, Inoticed theyhad replaceda fuse with acircuitbreaker, andsince thealleged shortwas intermit-tent, it wasleft there totrip when thecircuit gotoverloaded. This is not adesirable thing to do, because I have seencircuit breakers that after tripping a fewtimes, got stuck and caused seriousdamage to the wiring. But it was workingon this one for now. (Figure 1)

The fuse guide on the cover of the fusebox only hinted to the fuses Amps rating(15 Amp) but did not show any number orname as to what circuit it controlled. Theowners manual was also available but ofno help. The obvious thing was thatpulling the circuit breaker made thecharging system quit charging.

Looking into the charging system sche-matic on www.AutoElectricPro.com andexperimenting with the vehicle; that is tosay pulling the circuit breaker out and seewhat did not get power, I determined I wasdealing with fuse #21 (Figure 2). Thisfuse that is placed on the output line ofthe ASD relay (Auto Shut-down Relay),feeds a +B to PCM when the enginecranks and starts. The other output line ofthis relay also feeds fuel pump, injectors, and the ignition coil pack, but each hastheir own fuse.

After some experimenting, I found out thisfeed to PCM is the source of field current(with a little assumption on my part, as Ido not have internal wiring layout of thePCM). PCM fed F1 post of the alternator,

while the F2 went back to PCM for thetypical field control and voltage regula-tion. The wiring from the PCM to alterna-tor were all checked and found to beintact. So what could cause this fuse toblow intermittently? How about anintermittent short to ground in the rotorwinding?

Once the alternator was pulled out forinspection and partially disassembled, thecause was quite obvious. The brusheswere worn out almost completely and withthe help of a little oil leak from the valvecover gasket, the brush dust had turnedinto a paste that had filled up the entirebrush holder cavity. This was so compactthat at times it was shorting out to ground, blowing the fuse and, and stopping thesystem from working! (Figure 3)

Figure 1 - CircuitBreaker Instead of Fuse

Figure 2 - Jeep's Charging System Schematic (Partial)Source: www.AutoElectricPro.com

A rebuilt alternator took care of theproblem and a subsequent test driveproved this Jeep was fixed and the checkengine light went off. Driving it was alsointeresting as this was a Right Hand drivevehicle used by an independent for ruralmail delivery!

A side note: Arrow 2 on Figure 2 showsthe Battery Temperature Sensor. It is avery important part of the chargingsystem on these and other Chryslerproducts. The PCM measures the drop onthe applied voltage that varies accordingto the temperature. It uses this to set aGoal Voltage for the system to meet, andswitches the alternator field with enoughgrounding interval to meet the goal. Anappropriate scan tool can see all of thisinformation.

It should also be noted that Jeep and Dodge trucks runon a particular PCM type called J-TEC, which stands forJeep/Truck Engine Controllers. Most cars and vans useanother family of controllers such as SBEC and NGC.

17006 Starter WearWhether it is the location of the starter, the excessive oilleak, or the abuse these vehicles endure, 17006 is a fastmoving starter in my business. I try to keep two or threeon the shelf, but there are days that they are all gone. These starters are used on early to late 90s on JeepCherokees with 4.0L 6-cylinder inline engines.

The rate of coresalvage is not veryhigh on thesestarters. By andlarge, a need for anew armature(#3300) is almost100%, which by theway are availablebut not thecheapest in theircategory. Addition-ally and surprisingto me, the rate ofwear on thereduction gear mechanism and planetary gear bushingsare so high that we fine a good majority of these starterscompletely worn to a point that rebuilding them is notquite feasible. (Figure 4)

I am not quite sure what causes such damage in thesestarters where the same types are used in many applica-tions. Perhaps it is a combination of brush dust mixedwith oil that creates the abrasive sludge wearing out thegears, bushings, and pins. Whatever the reason, withsuch high rate of core loss, I find myself continuouslyshort of suitable cores and have to do by buying salvage-able cores (with varied success) and new extra units hereand there to maintain my stock. Lester numbers 17749 andto a degree, 17879 are basically the same type starter(albeit with shorter field case) and use the same type ofsolenoid but with different S terminal shape andlocation. On these numbers, being a little too new, wehave not seen the same high core loss rate, yet!

Focus Fuse 63Ford Focus is becoming a popular small car for many firsttime buyers as well as a popular rental unit. This vehiclethat was designed in Europe and found its internationalrecognition as well as its way into the U.S. Market, hasgained some popularity but has not been a trouble freeone.

Other issues notwithstanding, it was one of the firstvehicles (much like a Ford Windstar) that used FordsPCM controlled charging system. There were issues withthe battery, cable, drivability, codes, and PCM reflash, butall of those were addressed with various TechnicalService Bulletins (TSB) and various Recalls whichwww.AutoBulletins.com shows their numbers to almost200.

The charging system itself suffered from some issues, mostly related to breakage of the wires going into theregulator plug. When one or more wires broke, thealternator went into a default setting, still charged, butwith a warning light glowing. Replacement of the alterna-tor did not help unless the wiring issues were solved first.I have shown some of these issues with pictures atvarious APRA Electrical Clinics and probably will showmore of them again if requested.

We had a wiring issue with one such Focus that was

interesting. The 2003 Focus wagon was in for malfunc-tioning door locks that would not operate with eitherremote FOB or from inside of the car, along with someinoperative interior lights.

A quick check of the schematic using AutoElectricProshowed these circuits along with many others were alloperated by GEM, which sands for Generic ElectronicModule, and that is the same thing as a Body ControlModule (BCM) as it is called by other manufacturers.

So we located the GEM and started to look for power andgrounds. It didnt take long to determine the Pin #1 of themodule that must be hot all the time was not getting anypower at all. Leading this line on the schematic, it showedit was getting power from fuse #63 on the inside fusepanel. So the job was simple: look for the fuse, see if it isblown, and if so, find what was blowing it, and fix theproblemeasy!

The catch was the fuse box, neatly numbered for eachfuse, it went only to #62 (Figure 5), and there was nonumber 63 anywhere to be found. To make it short, afterremoving the fuse box and turning it over, pulling acouple of big connectors out of the way, we found thatthe fuse #63 was somehow located behind the fuse box,and it was blown! (Figure 6)

Replacing thefuse restoredthe operationbut it was noteasy to find outwhy this fusewould blow.Going on ahunch andhaving seensuch cases onsome ToyotaCamrys and

Volvo station wagons, the wiring in the hatch was thesuspect. After opening the tailgate and looking at thewiring, it did not take long to figure out why the fuse wasblowing. The repeated opening and closing of the tailgatehad deteriorated the wiring loom and it was bare andtouching the frame, making an unnecessary ground andshorting out the power feed to the lift gate power latchassembly. A repair of the damaged wiring took care of theproblem and the door locks as well as the lift gate releaseall remained operational.

Well, thats all forthis issue. I amlooking forwardto seeing you inLas Vegas. If youhavent regis-tered yet for theSurvive &Thrive ElectricalClinic or the BIGR Show, pleaseturn to the centerpull-out and acttoday. Until then, keep up the goodwork. !

company's remanufacturing business is concentrated in afew key locations. Phillips says 70 percent of thecompany's business comes from remanufacturing, whilethe other 30 percent comes from service.

We are very unique in the fact that all we do is Allisontransmissions for 97 percent of our business, saysPhillips of the company's niche focus. The other threepercent of the company's business is servicing Telmadriveline retarders.

Phillips says when he first started RTS there just wasn't alot of expertise out there in the market. He says that haschanged as more competitors have come on board.

Part of the transformation has been reflected in thechanging marketplace for medium/heavy duty trucks, explained Phillips. He says that market has followed theautomotive market by about 20 years.

What I mean by that is when you look back into the1950's very few automobiles had automatic transmissions, whereas you look at 20 years later during the '70s andalmost every vehicle had automatic transmissions in theautomotive world, said Phillips. Well that's takingplacing in the heavy duty world, as well.

Phillips said that back in the '60's and '70s most mediumand heavy duty trucks were manual transmission only.Today most are predominately automatic transmissionexcept for the over the road 18-wheelers, he said.

Being Like MomWhen asked how customers would describe the charac-teristics of RTS, Phillips said: They know they're goingto get first class service, a quality product and timelyattention to vehicle uptime. Part of our focus is vehicleuptime and reduced total cost of ownership.

Of his company's reputation as Allison Transmissionexperts, Phillips says it's like going to your general M.D.It's okay when you have general health issues, but if itgets into anything more intricate he's going to send youto a specialist.

As a specialist, Phillips says RTS focuses upon service, support and training.

Phillips says another marketing strategy RTS uses is toposition themselves to customers as if they were theirmother.

In many ways as a child if you had any issues youusually took it to mom or dad, explained Phillips. Theywere there to take care of your needs and protect you andto grow you through your childhood. We have the samephilosophy: we ask our customers if you have any issuesor concerns whatsoever with an Allison transmission inyour vehicles, call us.

Our philosophy really is service, support and givingcustomers the comfort of knowing that we're the 'go to'person for their total solution and not just a remanproduct.

ChallengesLike everyone else in the industry Phillips has beenchallenged by the weak economy in the last couple ofyears. But he says the bigger challenge for RTS has beenbalancing staff to workload.

Phillips has experienced the roller coaster of having lotsof work for three to four weeks at a time and then all of asudden seeing business fall off the edge of the earth. So

just keeping the balance of staff that matches the fluctuat-ing needs of the customer has been a big challenge.

Due to the weak economy truck fleets are parking vehiclesthey don't need. And Phillips says when fleets havetrucks breakdown, many are not repairing them. Insteadthey are either parking the broken truck and putting anidled vehicle back into use, or cannibalizing their idledvehicles for parts. This practice has dramatically hurt ourindustry. As well, we're finding people who want us topatch their transmission instead of remanufacturingthem.

Phillips says it's not an unusual practice for fleets to dothis with end-of-life vehicles, but these are primevehicles.

We're at the point where there's not much left to takeapart, explained Phillips. He believes fleets are at thepoint where they have to either buy new vehicles orproperly repair some of their older ones.

Given this and other trends, Phillips expects a slightimprovement in business next year, but nothing dra-matic.

Giving Back to the IndustryPhillips first became involved with the Automotive PartsRemanufacturers Association (APRA) more out ofcuriosity. He wanted to find out what other members ofthe remanufacturing industry were doing. While he wasattracted by the many benefit programs that APRAoffered such as insurance and freight, Phillips said themost important thing was APRA's involvement as thevoice of the remanufacturer back to the political arena.

It was a big part of what drew me to APRA, explainedPhillips. That there was someone who could bring toD.C. the concerns of the industry itself. Plus, he sayshe's enjoyed all the networking benefits of APRA member-ship and the opportunity to interact with others in thereman industry.

Phillips has become quite active in APRA, serving aschairman of APRAs Heavy Duty Transmission Divisionand several years as a member of the APRA Board ofDirectors. Phillips joined the APRA Executive Committeein 2007 and will be installed as APRA Chairman at theupcoming BIG R Show in Las Vegas.

Phillips was instrumental in helping form APRAs HeavyDuty Remanufacturing Group (HDRG) in 2005 andassisted in organizing the first Heavy DutyRemanufacturing Summit just prior to the 2006 HeavyDuty Aftermarket Week in Las Vegas.

As the incoming APRA chairman, Phillips hopes to bringin some other remanufacturing groups that are not part ofthe association today.

Phillips also wants to grow association membership bymaking the industry more aware of what APRA offers. Hesays there are other specific initiatives that he can'tdiscuss right now that members will soon see on thehorizon.

In addition, Phillips says, I would highly recommendanyone who reads this article to get involved in contact-ing a board member, so we can understand their desiresfrom an association standpoint. That way we canstrengthen the delivery of services and the support wecan give to association members.

During his term as chairman, Phillips hopes to answer thequestion: How can we as an association help themembers use the association to grow and strengthen theirbusinesses?

In keeping with his philospohy of giving back to theindustry, Gary Phillips will become APRA Chairman

during the upcoming International BIG R Show.

Success in the RemanBusinessWhen asked about the keys to success inthe remanufacturing business, Phillipsbelieves it is simple. Quality, availabilityof products when the customer needs itand in today's remanufacturing world, itssupport before the sale and after the sale.

Understanding how your product interactswith today's vehicles is another key, according to Phillips. I don't think there'sbeen a lot of changes (in remanufacturing),other than the fact that we have moreelectronics impacting the components andhow that component works within thevehicle.

He believes that the basics ofremanufacturing are the same as they wereyears ago. It's a matter of understandingthe product models, the vehicles they fit inwith and the niche problems that they mayor may not have.

In addition, Phillips says you must havegood, trained staff and good qualityproducts you're putting into the remanprocess. And most importantly for APRAand its members, is to make sure weencourage integrity so remanufacturersdeliver what wemarket.

For young people coming into theremanufacturing industry he advises themto be flexible. Understand that what youdo today is certainly not what you'regoing to be doing five years from now, hestated. Things are ever

changing...quicker than they everhave been.

In addition, he said young peoplewill see more and more productsgoing to mechatronics that willrequire strong electrical/electron-ics and computer skills.

Remanufacturing today is notjust a piece of iron that youdismantle, inspect, rework andput back together with used ornew parts, explained Phillips. It's really doing that and addingthe electronic components to thatprocess, as well.

Phillips personally gauges success byhow his associates are growing personallyand in their careers. And of course he sayshe always gauges success by growth ofmarket share and by how margins aremanaged.

But if you only made money and youdidn't help someone else out, I don't knowthat you've really done much to besuccessful in the marketplace. We shouldhelp our communities, we should help ouremployees and grow the support to theindustry. Because at the end of the day, it'sall about another business counting on usto keep their fleet running.

When he's not busy running RTS andvolunteering withAPRA, Phillips enjoysspending time with his family which he

says is the most important thing to me.Phillips is married to JoAnn, and has twogrown children and two grandchildren. Heenjoys collecting cars and fishing. Andsince I live on Tampa Bay, it's easy toenjoy fishing.
