Removal1

WARNING

When disconnecting battery cables, disconnect theground (negative) battery first to prevent personalinjury from electrical shock.

Turn ignition key to OFF position. Dis-connect ground wiring from electricalequipment connected directly to thebatteries, such as ECUs, satellite sys-tems, etc. Disconnect the main groundcable(s); refer to Service Information,group 31.

NOTE: If vehicle is equipped withmaster switch, battery cable removal isnot necessary. If equipped, turn OFFmaster switch.

2Install coolant extraction toolDBT2V700 to drain fitting at bottom ofradiator. Drain coolant.

NOTE: An alternate method is to con-nect coolant drain hose 996049 tofitting and drain coolant into an ap-proved container.

49Remove the VEB control valve.

NOTE: Install rubber bands on VEBplungers to keep them from acciden-tally separating during rocker armremoval.

50Remove the rocker arm assemblybolts.

NOTE: Gradually loosen the bolts toavoid distorting the rocker arm shaft.

58Disconnect wiring harness connectorsto injectors. Remove wiring harnesspass-through bolt and carefully removewiring harness from cylinder head toavoid damage to connector and wiring.

59Remove the outer camshaft bearingcap bolts and studs. (Note the positionof the studs for the valve cover.)

60Using tool J44457, remove thecamshaft bearing caps.

NOTE: Mark each bearing caps for itsrespective bearing housing before re-moval.

Using a plastic scouring pad (such asa Scotch-Brite pad), clean the cylinderblock surface.

CAUTION

Be careful when cleaning around injectors (if still in-stalled) so that injector tips are not damaged.

Clean the contact surfaces on thecylinder head for the head gasket andintake manifold.

NOTE: Cylinder head surface must befree from carbon, oil, and other debrisbefore installing to the engine.

3Clean the contact surface on the cylin-der head for the alignment blocks.

NOTE: Surface must be free frompaint, silicone, oil, or other debriswhere the alignment blocks are boltedto the cylinder head.

4After cylinder head has been cleaned,check the gasket surface for flatness.Maximum permitted unevenness is 0.1mm (0.004 in.).

Make sure that alignment plates are completely flatwith the cylinder head and block. If not, the cylinderhead will not be correctly installed and damage tothe engine can occur.

Install 2 side cylinder head alignmentblocks 9998624. Install 1 toward theback and the other toward the front ofthe cylinder head.

Cylinder head, tightening sequence

Lubricate cylinder head bolts with en-gine oil and place bolts in cylinderhead. Using proper tightening se-quence, torque-tighten cylinder headbolts as follows.

Step 1:* 60 ± 10 Nm(44 ± 7 ft-lb)

Step 2 (checktighten):

60 ± 10 Nm(44 ± 7 ft-lb)

Step 3: 90 ± 5�

Step 4 (checktighten):

90 ± 5�

NOTE: *Repeat the check in step 13before cylinder head is tightened tothe final torque. If a gap greater than0.10 mm exists, the bolts must beloosened so that the cylinder head canbe repositioned.

16Remove alignment blocks from cylin-der head.

Install no. 4 lower camshaft bearingcap. Tap into place.

18Clean camshaft with solvent and com-pressed air. Inspect for excessive wearor damage.

19Install lower camshaft bearings tolower bearing caps. Lubricate bearingswith oil or lithium grease.

20Using camshaft lifting tool 9998264,carefully lower camshaft into placewithout gear attached. Remove liftingtool.

NOTE: If either backlash is out ofspecification, the adjustable idler gearmust be adjusted; refer to Service In-formation, group 21.

Using the proper tightening sequenceand the following steps, torque-tightenthe rocker arm bolts:

Step 1 15 ± 5 Nm (11 ± 4 ft-lb), then 90 ± 5�

Step 2 60 ± 5 Nm (44 ± 4 ft-lb)

Step 3 15 ± 5 Nm (11 ± 4 ft-lb), then 90 ± 5�

NOTE: Bolts must be tightened instages to ensure that the rocker armshaft is not distorted when bolteddown.

39If needed, verify camshaft timing.Check camshaft settings with cold en-gine and valve clearance = 0.

Intake valve for cylinder 1 for flywheelposition 6� after TDC must be open1.6 ± 0.3 mm (0.063 ± 0.001 in.).When checking, timing gears mustonly be turned in the correct direction(clockwise when viewed from front) toeliminate any backlash. For more infor-mation, refer to Service Information,group 21.

Install VEB valve to the rocker armshaft, using new O-ring seals. Torque-tighten bolts to 24 ± 4 Nm (18 ± 3ft-lb).

NOTE: The distance between sensorand sensor tooth wheel should be 0.3– 1.0 mm (0.012 – 0.039 in.)

You must read and understand the precautions andguidelines in Service Information, group 20, "GeneralSafety Practices, Engine" before performing this pro-cedure. If you are not properly trained and certified inthis procedure, ask your supervisor for training beforeyou perform it.

NOTE: Camshaft bearing journals should be numbered1–7, with matching upper and lower halves. Be sure tonote and mark the corresponding journal numbers andinstall them in the correct sequence with matched upperand lower halves.

Removal of Parts1Remove all cross bridges.

2Remove exhaust manifold.

3Remove all valve cover studs.

4Remove valve cover blow-out strip.

5Remove the thermostat housing andthermostat.

6Remove the coolant fittings from thefront of the cylinder head.

7Remove all 6 injector hold-downs.

8Using tools 9990013 and 9990006, re-move all 6 injectors. Once injectorsare removed, place protective covers9998249 on all 6 injectors.

NOTE: Mark the injectors to identifythe cylinder from which the injectorwas removed. If injectors are not in-stalled into the same cylinder, theinjector trim codes will have to be re-programmed in the EECU.

9Remove coolant sensor.

10Remove transmission coolant pipeadapter.

11Remove cylinder head from packagingcrate and attach to holding stand.

Installation of PartsNOTE: Observe the greatest possible cleanliness whenworking on the cylinder head. It should be cleaned inter-nally and externally before it is installed. All componentsshould also be cleaned prior to installation.

1Using pressurized steam, clean cos-moline from cylinder head. Usecompressed air to thoroughly blow outthe cylinder head before assemblingcomponents.

2Install coolant sensor to the cylinderhead using a new seal.

3Install transmission coolant pipeadapter to the cylinder head

Apply anti-sieze to exhaust manifoldbolts. Position exhaust manifold andgaskets against cylinder head andinstall mounting bolts. Using the rec-ommended tightening sequence,torque-tighten bolts as follows:

(1) Bolts 1 – (max) 10 Nm (7 ft-lb)(2) Bolts 2 – (max) 10 Nm (7 ft-lb)(3) Bolts 3 – 52 ± 4 Nm (38 ± 3 ft-lb)(4) Bolts 2 – 52 ± 4 Nm (38 ± 3 ft-lb)(5) Bolts 4 – 52 ± 4 Nm (38 ± 3 ft-lb)(6) Bolts 1 – 52 ± 4 Nm (38 ± 3 ft-lb)

5Using seal installation tool 9998619and lever 9998511, install new thermo-stat seal.

6Place new thermostat in position.

7Place thermostat housing in positionwith gasket and seal. Using driftJ44772 to line up bolt holes, tightenbolts.

8Install coolant pipe fittings to the frontof the cylinder head.

9Install valve cover blow-out strip.

10Remove injectors from protectivesleeves.

11Install new O-rings on injectors.

NOTE: Lubricate prior to installation.

12Install injectors into cylinder fromwhich they were removed. Torque-tighten injector hold-down bolt; refer toSpecifications, group 20.

13Install all floating cross bridges.
