WHY ZERO DEFECTS?The customer’s expectation is defect free product or services.Improved quality performance to support a “Lean” supply chain is a necessityReduce costs (wastes: discards, rework, accommodations) to remain competitive.“As we continue our journey to deliver improved performance with a lean supply chain – raw material quality becomes ever more important. Our quality expectations are increasing with our internal manufacturing operations and our suppliers Six Sigma quality moving to Zero Defects is becoming the expectation.”

Seven zeros The seven zeros are an integral part of the Toyota production system

(TPS). The seven zeros are typified as:

• Zero defects, which involve the maintenance of quality at source in order to avoid delays due to defects.

• Zero (excess) lot size – in order to avoid delays in waiting for inventory.• Zero set – ups to reduce set-up time delays and allow for the processing

of smaller lot sizes.• Zero breakdowns – which means an efficient preventive maintenance

programme.• Zero (excess) handling – to ensure that parts and components are close

to hand for the production process and that the movement of those items and of finished products is minimized.

• Zero lead-time – to make solid arrangements with suppliers to ensure that parts and components are immediately available.

• Zero surging – to prevent parts of the production process being overloaded with work in progress

IMPLEMENTATION OF ZERO DEFECTS PROCESS

14 Stages:1. Management commitment

Various points the about the need for visible and obsessive concern for quality, and the need for a clear quality.

2. A quality improvement teamThis is needed to guide the process, help it along and clear “roadblocks”.

3. MeasurementQuality must be measured before it can be improved; and before you know if you’ve improved it.

4. Cost of qualityKnowledge of the cost of quality is an impetus to quality improvement (prevention).

5. Quality awarenessManagement must communicate its intention of quality improvement.
