Specialized Non-Destructive Testing

Integral to our range of services, FCI offers Specialized Non-Destructive Testing (NDT) and inspection to comple-ment our other traditional Quality Assurance and Quality Control Services. These services help our clients to improve plant reliability, reduce operational and maintenance costs, enhance safety, extend plant life and meet regulatory requirements.

We believe our personnel are our greatest assets. Besides state of the art equipment for best results, we have highly trained and certified inspectors to perform your inspection. Our inspectors are experienced and have techni-cal expertise to conduct the inspection surveys in accordance with the international standards. Our reputation within all industries is not only known for our quality of personnel and equipment but equally our professionalism and knowledge.

FCI's comprehensive range of inspection techniques ensures that we remain at the forefront of Specialized Non-Destructive Testing. Our services include:

Advanced UT (manual and automated)

Corrosion Mapping

Ultrasonic imaging of complex geometries, pipes, plates and curved surface for remaining wall thickness measurement with different sectional viewing; side, plan and end view.

Time of Flight Diffraction (TOFD)

An ultrasonic technique that can be used to examine high wall thickness welds in pressure vessels and pipes.

A & B Scan Enhancement Imaging (ABI Scan)

ABI scan imaging technique provides inspection of welds located in difficult access areas and complicated geometries. Graphical records are kept for hard copy evidence and post processing.

Automated Ultrasonic Testing / Corrosion mapping System:

Mechanized scanners that are computer controlled to move transduc-ers over the surface of the material being inspected. As the transducer moves, the computerized system acquires ultrasonic inspection data on a predefined grid, often acquiring data from a number of different transducers at one time. The data is then displayed within the computer-ized interface, allowing the operator to manipulate it to provide the data displays that show the areas of interest within the inspection volume. AUT system can utilize ultrasonic transducer or technique that is in operation, examples of which are conventional ultrasonic transducers, TOFD, phased array transducers, or any combination of these. AUT inspection can be used for inspection of newly fabricated welds in lieu of radiography, and also for in-service inspection to detect and trend flaws.

Phased Array:

Ultrasonic phased array systems can potentially be employed in almost any test where conventional ultrasonic flaw detectors have traditionally been used. Weld inspection and crack detection are the most important applications. Phased array produces accurate, detailed cross-sectional pictures of internal structures at fast inspection speeds. The benefits of phased array technology over conventional UT come from its ability to use multiple elements and electronic time delays to create beams that can be steered, scanned, swept, and focused electronically for fast inspection, full data storage, and multiple angle inspections.

Tube Inspection Services:

There is no single non-destructive testing (NDT) technique that can be applied to inspect all of the tube materials. Selection of an NDT technique depends on the tube material and on defect types expected.

The Tube Inspection techniques we offer for inspection include Eddy Current Testing (ECT), Remote Field Testing (RFT), ultrasonic IRIS and Magnetic Flux Leakage (MFL) as well as laser optics. Each of the NDT techniques has its advantages and limitations. For example, conventional eddy current is very sensitive to pits and cracks, but it is mostly limited to non-ferromagnetic materials. IRIS is accurate in measuring wall thickness, but it will miss small defects such as pinholes and cracks. Optical techniques are limited to 10 defects. Proper selection of the NDT techniques is therefore a key to inspection of heat exchangers.

Electro Magnetic Acoustic Testing (EMAT):

The big advantage of EMAT testing is the ability to produce accurate readings on scaled surfaces. This is because the probes induce ultrasound in the steel itself rather than by transmitting it via a coupling medium. Infect the probes will work at a small distance from the material surface. This allows the probe to function when the test surface is heavily corroded, has a large oxide scale build up or during high temperature operation. A major cost benefit of these probes is that expensive and time-consuming cleaning and surface preparation is no longer necessary.

Long Range UT Guided Wave Inspection:

Long-Range Guided Wave UT pipe screening system is used for testing long lengths of pipe to rapidly identify areas of internal/external corrosion and other defects. With minimal surface preparation and only removing a small section of insulation, the transducer collar placed around the pipe have a typical test range of up to 50 meters in each direction along the pipe.Guided wave technology is now widely accepted and used to inspect pipes in inaccessible areas such as road and river crossings, power plant tubing, risers, offshore topside pipework, jetty lines and refinery pipework.

Remote Visual Inspection Services (CCTV):

Visual Inspection with the use of hi-tech video camera systems, of confined spaces or hazardous locations where human entry is impractical, physically impossible or unsafe. Remote visual inspection has a lot of applications and is ideal for preventive maintenance checks.

Advanced Radiography Techniques:

Computed Radiography (CR):

CR uses an imaging plate (IP) to create the image, which contains critical and precise details far greater than film. The digital image can then be viewed and enhanced using software that has functions very similar to other conventional digital image-processing software, such as contrast, brightness, filtration and zoom CR is capable of measuring thickness and lengths of parts and defects accurately electronically.

Digital Radiography (DR):

DR – the application of radiography where the radiographic film is replaced by a sensor that provides an immediate digital image of the radiograph. However, DR is also some-times used as a more generic term which relates to the use of digital technology in radiography inspection. In such instances, it can refer to both the use of digital sensors and the scanning, ie digitization, of radiograph-ic film.

Real Time Radiography (RTR):

The RTR process begins by emitting radiation at the object to be tested. The rays then pass through the object. On the other side of the object, there is either a phosphor screen or a flat panel with microelectronic sensors. The rays hit that screen which then gives off light. It’s this light which creates a digital image of the part in real time, including the internals of the part.

Vendor Inspection and Expediting Services

No project purchasing activities are complete without Vendor Inspection, Quality Control, and Expediting. With this in mind, FCI provides a whole range of services involving engineering inspection at the vendor’s works. From pre-shipment inspection for a letter of credit purposes to stage inspections in accordance with the Quality Control Plan, the scope of the inspection can vary. Spread across the globe, the vendor expediting services of FCI allow clients to minimize delays in equipment and materials delivery. This ensures that that projects stay on schedule. FCI also assists clients in the assessment and selection of vendors by providing vendor assessment and techni-cal capability audits. Our clients can rest assured that the equipment they buy will be delivered on time and as specified. This applies to both new construction and on-going maintenance.

Three key project purchasing activities include Vendor inspection, Quality Control and expediting. At FCI, we offer a host of services that take care of the following:

• Complete quality control of plate and tubular steel mills • Engineering inspection of mechanical and electrical equipment at the vendor’s work • Expediting at vendor’s work • Pre-shipment inspection for letter-of-credit purposes • Technical capability audits

With our services, our clients can be confident of getting their equipment on time and in accordance with the applicable specification. This is regardless of whether they need to equipment for new construction or ongoing maintenance.

Inspection

Often called Third-Party Inspection or Source Inspection, Vendor Inspec-tion covers activities performed at manufacturer’s work. This includes all types of electronic, mechanical, instrumentation, and electrical equip-ment bought for the Oil and Gas, Mining, Pharmaceutical, and Petro-chemical industries.

Whether one request is made or multiple, we can accommodate all requests made during the project. The requirements of the client determine the inspection’s scope or level which is typically controlled by a Quality Plan. The scope can range from the final inspection to a rigorous inspection arrangement that goes through the following steps:

• Pre-production meeting • Thorough identification and inspection of all raw materials • Witnessing of all tests • Inspections at all prescribed hold-point stages • Verification of all documentation and certificates • Final release inspection

We use our global network of associates and resource base of field engineers to perform the inspection. We induct all field engineers according to our Quality Management System. Additionally, we assess them on a continuing basis for competency and capability. This directly impacts the quality of our inspection services in a positive way.

Field and Desk Expediting

A key part of the procurement process today is expediting. Previously, it was thought of as a corrective function rather than a preventive one. However, expediting should become part of the project planning right from the beginning since both the project schedule and pricing are increasingly critical. This will help to ensure timely delivery.

A continuous process, expediting helps to achieve the final delivery to the job site in the quickest time possible. It is important to implement an expediting service that is independent of inspection activities. More importantly, the service should be performed by experienced field expeditors.

Depending on client requirements, expediting services may be required at different stages of a project. The stages where expediting services may apply include rectification work, shipment and packing, fabrication and assembly, submission of documentation, material deficit, and failure on test or inspection.

Technical Capability Audits

Activities performed by our Quality Assurance Engineers include:

• Supplier Evaluations • Pre-Contract Award Surveys • Vendor Surveillance • Third-Party Quality Assurance Audits

FCI performs pre-contract award surveys using highly-qualified QA Engineers who have experience of working with these manufacturers. This is highly recommended for clients who want to place orders with unfamiliar vendors or vendors they have reservations about.

Additionally, it may be useful to get a full assessment of a manufacturer as part of a ‘lessons learned’ exercise once an order with issues has been completed. The Supplier Evaluation includes, but is not limited to, the vendor’s:

• Current workload • Capacity • Quality system • Affiliations • Traceability • Number of personnel and their qualifications • Manpower • History/Client base

Welding Certification & Material Services

Independent Welder Approvals and Welder Procedure Qualification are required to fulfill both statutory and client requirements. The accreditation of FCI for procedure approvals covers all types of permanent jointing to ASME, AWS and EN ISO standards. Additionally, we offer approval for other processes and codes such as brazing and different plastic joining methods like solvent welding.

Following is involved in the process:

• The procedure’s review and provisional approval • Weld procedure approval (and welder if appropriate) • Test piece production on-site surveillance against written procedures • Review of any non-destructive or other test results • Witnessing laboratory of the test pieces

The procedure requirements will determine the number of test pieces. A range of material types and sizes are covered by several procedures. The applicable code defines the requirements for laboratory testing which vary from application to application.

Welder Approval

On approval of a procedure, individual welders can be evaluated against it, using the same process. A welder approval is typically valid for two years (three for braziers). However, the welder must use the defined process regularly to keep the approval valid. Also, the welder can prolong the approval by continually meeting the criteria set.

Material Services

Pressure Equipment Directive (PED) and other similar EC Directives have made it mandatory for materials to prove that they fulfill their chemical and mechanical properties’ parameters. The result of this is material certificate requirements authentication. Whether you need surveillance at the mill or require subjecting material samples to a rigorous laborato-ry testing process, FCI can meet your requirements.

FCI’s material certification assessment and endorsement fulfills the requirement of a 3.2 certificate as defined in EN 10204 ‘Metallic Products-Types of inspection document’. Additionally, it covers assessment of the plastic material that is to be shortly incorporated into the above specification.

The need for full material traceability has been one outcome of the introduction of European Directives like PED. The makes it mandatory for all materials to be fully documented and traceable, from the mill to the pressure equipment manu-facturer, or the repair of such equipment.

FCI team can oversee and validate the transfer of material as well as the material certificates. The practical outcome of this is that material certificates for cut pieces can now be issued by material stockists with the same authenticity as the original certificate. Things to be supervised and recorded by FCI include:

• Heat or cast number • Cutting of the piece • Endorsement of the copy of the original certificate with an endorsement stamp • The transfer of identification

In additional to the above, FCI can validate any of your valuable material in stock that has lost traceability with mechanical and chemical testing at a recognized laboratory. This is followed by the use of a valid material in the manufac-ture of pressure equipment.
