Even though cement is the most widely used hydraulic binder in the world, concrete mixtures have many intrinsic weaknesses. One of these is drying shrinkage, which is responsible for almost all cracks in concrete structures.For the past thirty years, weak points in cementitious mortars have been fixed by applying large amounts of cement, petrochemical-based polymers and organic substances; this kind of solution creates modified cement-based mortars containing organic polymers which together constitute highly complex systems. This is because each constituent substance can potentially change the properties of the other organic materials, which are stable in the laboratory, but often critical in the varying conditions at the building site.
With GeoLite® Kerakoll has changed the way concrete is restored by introducing a new natural geo-binder with high dimensional stability that can be used to formulate geo-mortars with reduced cement content and almost no petrochemical additives.

GEOLITE® NATURAL CONCRETE: NATURALLY STABLE AND AS HARD-WEARING OVER TIME AS ROCK
The groundbreaking formulation in GeoLite® is the result of the groundbreaking research carried out in Kerakoll laboratories, bringing the world its first ever eco-friendly, aluminate-silicate geo-binder.
The chemical nature and micro-structure of the matrix obtained from the crystallization of the Kerakoll geo-binder give the geo-mortars a high level of natural dimensional stability meaning no more shrinkage or cracking.Kerakoll’s new geo-binder can be used to make geo-mortars without having to rely on massive doses of both Portland cement and petrochemical polymers. The geo-mortars are similar to natural rock both because they are formed almost exclusively from inorganic materials and because, after hardening by crystallization, they contain a monomeric unit that repeats to give a structure similar to mineral rock. This is why they have been designated GEO.In a naturally stable geo-synthesis process, GeoLite® crystallizes into a monolithic element with the same kind of durability as mineral rock.

In reinforced concrete, carbonation causes the reinforcing steel to corrode, which is one of the main causes of wider concrete deterioration. Corrosion causes two things to happen:- the first and most dangerous thing is the
diminishing rod section;- the second thing is spalling (cracking, pitting
and breaking of the concrete cover).The separation of the concrete cover leaves the reinforcing steel wide open to attack from the elements, speeding up the deterioration process.
POLYMER-CEMENT MORTAR: THE LIMITS OF LAYERED REPAIRS
In the layered repairs introduced in the 1980s, a variety of materials are applied in layers to protect the reinforcing bars. The materials are selected to be progressively more protective with a lower elastic modulus than the previous layer in order to counter the impaired performance (technical and chemical). The performance of the layered repair depends to a large extent on the various conditions at the building site, which can compromise the overall effectiveness: inevitably the layered repair continues to be the weakest point in the concrete structure.

1st LAYER – Passivating mortar applied to reinforcing steel- Difficult to apply and poor passivation (corrosion protection) of the back of the reinforcing bars- The subsequent repair mortar does not adhere well if the setting time for the corrosion protection
product is not observed- This negates the mechanical anchor effect guaranteed by the ribbing on the reinforcing bars, reducing
the bond with the subsequent restoration mortar to chemical adhesion only.
2nd LAYER – Repair mortar- An additional preventive additive is still recommended for some old polymer-cement mortars to reduce
drying shrinkage. These chemical additives can stop shrinkage to a certain extent, but they also drastically lower mechanical resistance and limit the performance of the mortars
- Large-grain (3mm) polymer-cement mortars are normally used, which brings two key issues:1 - It is impossible to fully cover the rear of the reinforcing bars, leaving pockets which could make
the repair less effective2 - The layer must be more than 1 cm thick to prevent any risk of cracking and debonding of the
patch layer- Modified-polymer cementitious mortars contain large amounts of Portland cement, petrochemical-based
polymers and organic substances; this makes the resulting system a highly complex one that is less able to withstand building site conditions, not to mention the greater environmental impact and higher VOC emissions.
3rd LAYER – Protective finishing- This layer is extremely sensitive to the weather conditions at the building site, meaning it may lose its
mechanical and chemical/physical properties when not maintained correctly, if the layer is too thin or if the underlying substrate has not been prepared properly (patch sections and old concrete)
- If a high thickness is used inappropriately for specific requirements at the building site (joints, uneven surfaces, casting defects), the fine finishing mortar may crack all over and no longer protect the concrete structure.
4th LAYER – Elastomeric acrylic paint coating- When applied as an elastic, film-forming layer to decorate cracked surfaces or to repair defects in the previous layers of layered repairs,
this particular layer may lose its elasticity and hence its protective properties after just a few years- The very low degree of breathability means vapour cannot move freely which increases the risk of bubbles forming as well as
efflorescences, and frequent cracking which reduce the duration of the repair.

The crystalline mineral matrix of GeoLite® which, by nature and morphology, is the same as natural rock, gives geo-mortars a high level of natural dimensional stability allowing you to rebuild and restore the monolithic properties of the original structure. The mechanical properties (class R4) and shrink-free nature of GeoLite® certify it for use in any type of project, no matter how rigid the concrete is in the original structure. Indeed, GeoLite® overcomes the issue of having to adapt the elastic modulus of the mortar to both the nature of the existing concrete and type of repair, simplifying once and for all the restoration of concrete structures.
Monolithic repairs done using GeoLite® withstand attach from CO2 and protect the concrete long-term from the penetration of meteoric water and aggressive substances. The fully crystallized monolithic repair is no longer the weakest part of the structure and retains the same durability as mineral rock over time.

The huge challenge that Kerakoll engineers managed to overcome with GeoLite® was to develop an extra-fine geo-mortar which as well as creating a protective passive barrier for the steel reinforcing bars and restoring the monolithic properties of the structure, also had a much more attractive finish than standard finishing products.Indeed, GeoLite® can be applied with a trowel and immediately sponged to give the monolithic repair a surprisingly high-quality finish.GeoLite® is also ideal for correcting the surfaces of concrete elements that don’t need to be reconstructed centimetre-by-centimetre.

When exposed to the air and cured in a relatively dry environment (PCC - cured in a climatic chamber at 21 ± 2 °C and R.H. of 60 ± 10%), GeoLite® exceeds the performance limits set by EN 1504-3, Structural Class R4: this means it can be used to repair and strengthen reinforced concrete structures which in normal service are exposed to the air (front sections of balconies, pillars, beams, etc.)

When kept underwater for the duration of the curing process (CC - underwater curing at 21 ± 2 °C) GeoLite® exceeds the performance limits set in EN 1504-3, Structural Class R4: this means it can be used to repair and strengthen reinforced concrete structures which in normal service are underwater (channels, pools, tanks, etc.)

According to the standard, mortars classed as non-structural (R1, R2) do not have to be resistant to carbonation, making them unsuitable for reinforced concrete repair unless they themselves are protected with a surface coating of proven resistance to carbonation, as laid down in EN 1504-2 (principle 1-PI).
Class R4 mortars provide a higher degree of protection and durability than class R3 ones.Class 4 GeoLite® brings the ultimate level of performance whatever the conditions at the building site, as it has been tested in both CC and PCC conditions.
GEOLITE®: SIMPLIFIES REINFORCED CONCRETE REPAIR AND PROTECTION SPECIFICATIONS, ACCORDING TO EN 1504-9
GeoLite® can be used to carry out repairs based on the Principles and Methods for repair and protection laid down in European standard EN 1504-9.The monolithic nature of the repair guaranteed by GeoLite® makes the job of architects and engineers much simpler when it comes to drawing up specifications; this in turn guarantees the easier and more effective execution of the reinforced concrete maintenance job, in accordance with applicable regulations.
In particular, with GeoLite® the corrosion protection (passivation) of reinforcing steel is guaranteed (CA - Control of Anodic Areas), as well as protection from CO2 penetration (Carbonation Resistance: Passes – EN 1504-3) and the assurance that all work is consistent with the following principles: CR (Concrete Repair), SS (Structural Strengthening) and RP (Restoring Passivity). Moreover, since GeoLite® can also be used as a protective finishing coat, it meets the requirements of the Principles of Concrete Repair and Protection: MC (Moisture Control), PR (Physical Resistance) and IR (Increasing Resistivity).GeoLite® MicroSilicato completes the restoration solution based on GeoLite® and GeoLite® Magma, enabling you to repair concrete in accordance with IP (Ingress Protection) principles, as well as MC and IR.

Concrete is a compact material with pores and micro-pores which are invisible to the human eye. MONOLITHICObtained from a single piece. Monolithic repair means that the patch layer is completely integrated with the concrete, i.e. it has the same compactness, elastic modulus and behaviour as the concrete it was applied to.
DURABILITY Above average lifetime of an object. This is an intrinsic characteristic of the material, meaning how well it retains its physical and mechanical properties over time. GEO-BINDERNew category of aluminium-silicate based hydraulic binders that can be used instead of Portland cement. They are the product of a process in which minerals and natural aluminium-silicate soils (mainly bauxite and china clay) are fired in which the amount of CO2 released is drastically reduced.They can be used to formulate pre-mixed products containing lower quantities of traditional hydraulic binders which lowers the relative CO2 emissions and makes them much kinder on the environment.
GEO-PAINTMineral paint coating formed of reactive solutions (geo-active, silicate microparticles) which, when coming into contact with the calcium hydroxide in the surface of the repair, crystallize to create a single body. It seals off micro-pores and micro-crazing in the concrete surface.
GEO-MORTAREco-friendly mineral mortar formulated with an aluminium-silicate geo-binder, Zirconia Cristallina® and extra-fine inert minerals. Contains only raw materials of strictly mineral origin, with reduced CO2 emissions, very low VOC emissions, EC 1–R Plus certified, and recyclable as an inert material at the end of its life.
ZIRCONIA CRISTALLINA® (CRYSTALLINE ZIRCONIUM)In nature, the main source of zirconium is from the silicate mineral zircon. It is a whitish-grey, hard mineral that is resistant to corrosion. It is used to make zirconium oxide which stabilizes to generate zirconium dioxide (zirconia).
What is GEOLITE®?GeoLite® is the revolutionary, eco-friendly mineral geo-mortar with a geo-binder and Zirconia Cristallina® (crystalline zirconium) base which crystallizes to the concrete substrate to create naturally stable repairs with the same durability as mineral rock.
GEOLITE® monolithic repairs are safer and longer-lasting?Yes, because GeoLite®, which has its own natural dimensional stability, creates a monolithic repair by completely englobing the reinforcing bars and co-existing with the existing substrate without undergoing any alteration; this confers durability to the structure without having to resort to layered applications.
Specialist teams are needed to apply GEOLITE®?No, because GeoLite® can be applied by hand with a trowel or using a spraying machine; this means that standard building-site techniques can be used in a single application with no risk of error. GeoLite® makes the job of application professionals much easier compared to traditional repair mortars; it eliminates the need for difficult sequences, and the application and use of different products with fixed setting times and a high risk of error.
GEOLITE® is compliant with standards?Yes, because GeoLite® has all the essential CE marks required by European standard EN 1504: more specifically, thixotropic geo-mortars meet the requirements of EN 1504-3 Class R4 (structural and non-structural repair), EN 1504-2 (surface protection) and EN 1504-7 (reinforcement corrosion protection); pourable geo-mortars are CE marked according to EN 1504-3 Class R4 (repair mortars and concrete), EN 1504-6 (anchoring of reinforcing bars) and EN 1504-7 (reinforcement corrosion protection); last but not least, GeoLite® MicroSilicato complies with EN 1504-2 (surface protection).
If I use GEOLITE® I can skip the corrosion protection product?GeoLite® creates a protective system for reinforcing bars as it not only fully englobes the reinforcing steel thanks to its exclusive rheology and extra-fine grain size, it also has a high reserve basicity which restores optimal electrochemical potential values to the steel after the repair which protects the reinforcing bars, stops them from rusting and makes sure they last longer.
What kind of building projects can GEOLITE® be used in?GeoLite® geo-mortars are so versatile they can be used on any type of building site: they are easy to apply and create monolithic repairs in just one layer. This makes GeoLite® ideal for the small to medium-size building sites common in residential building, as it significantly reduces the time on the job. The mechanical performance levels achieved by Class R4 mortars (according to EN 1504-3) make GeoLite® a great choice for infrastructure projects as well. The setting times of GeoLite® geo-mortars can be altered which means they can be used in any climatic condition.
What equipment is needed when repairing with GEOLITE®?GeoLite® should be mixed with a drill-type mixing device or cement mixer and applied using standard building site techniques. GeoLite® can also be applied mechanically using standard plastering machines. GeoLite® Magma can be poured or pumped onto the top of horizontal surfaces or into formwork treated with parting compound.
How much a repair job costs with GEOLITE®?As well as safeguarding the health of the environment and the professionals working with it, GeoLite® can also help to save money on supply and laying costs, compared to repair work using modified-polymer mortars. The biggest saving though is in time, as GeoLite® cuts intervention time from the 6 days needed in the modified-polymer mortar cycle to 5 hours with GeoLite®.
GEOLITE® MicroSilicato is better than an elastomeric paint?Yes, because when working with GeoLite® MicroSilicato, the crystallization of the silicate micro-particles creates stable, monolithic protection within the concrete which is naturally bonded to the substrate; this guarantees a much longer durability than the film-forming paints that you normally get with organic coatings but which are subject to ageing; GeoLite® MicroSilicato assures the constant breathability of the repair.
