Infrastructure for the Architecture Creating an electrical infrastructure that maximizes the reliability of your critical control circuits Control Panel Optimization: Cost Saving Opportunities for Users and Machine Builders Control Power and Sizing Theory Control panels most often have transformers feeding into Switched Mode Power Supplies (SMPS) that provide 24V DC power to PLCs, I/O cards, solenoids, relay coils, etc. The excess heat generated in the panel and the overall operating cost provides system designers with challenges when selecting a robust and efficient 24V DC control circuit power solution. This application note focuses on cost saving strategies related to the industrial Control Transformers and the SMPS. The typical structure of an industrial transformer with primary and secondary windings on a common core (laminated iron) allows for isolation and stepping down/up the primary voltage. The power rating varies widely depending on whether they are used for power distribution or control circuit applications. Transformers generally have four relevant ratings: voltage, current, apparent power, and frequency. Sizing Transformers: Why Inrush Characteristics of the SMPS Matter All modern SMPSs have (Electrolytic) capacitors on the input power side and this causes the inrush current when powering up a SMPS. A SMPS with high inrush current requires a larger more expansive transformer. Allen-Bradley Bulletin1606-XLS Power Supplies have low inrush current requirements by means of an innovative design using resistors which are bypassed after a certain period of time. On the AC input side of the SMPS, this allows for smaller size Bulletin 1497 transformer, as the total VA is significantly lower than the competitive Brand SMPSs. That also means that circuit protection such as 1492-SP/FB or 1489, does not have to be rated for peak inrush currents, but can be sized for the actual operating currents. Low inrush allows for a smaller sized up-stream transformer The peak inrush current of the Bulletin 1606 power supply is only margin- ally higher than the maximum operating current — allowing for a smaller sized VA transformer on the AC input side of the SMPS.     This application note focuses on cost saving strategies related to the industrial Control Transformers and the SMPS.

    The typical structure of an industrial transformer with primary and secondary windings on a common core (laminated iron) allows for isolation and stepping down/up the primary voltage. The power rating varies widely depending on whether they are used for power distribution or control circuit applications.

    Transformers generally have four relevant ratings: voltage, current, apparent power, and frequency.     The net result of exceeding the current ratings of any transformer is operating life reduction due to premature damage. Transformer voltage and frequency ratings serve two purposes: to limit the core losses and to prevent the transformer from saturation.

    Transformers are sized based on steady state (nominal) VA and total inrush VA draw - high inductive or capacitive loads such as SMPS loads draw more current.

    Sizing Transformers: Why Inrush Characteristics of the SMPS MatterAll modern SMPSs have (Electrolytic) capacitors on the input power side and this causes the inrush current when powering up a SMPS. A SMPS with high inrush current requires a larger more expansive transformer.

    Allen-Bradley Bulletin1606-XLS Power Supplies have low inrush current requirements by means of an innovative design using resistors which are bypassed after a certain period of time. On the AC input side of the SMPS, this allows for smaller size Bulletin 1497 transformer, as the total VA is signifi cantly lower than the competitive Brand SMPSs. That also means that circuit protection such as 1492-SP/FB or 1489, does not have to be rated for peak inrush currents, but can be sized for the actual operating currents.

    The thermal images tell a clear story, the Bulletin 1606 off ers the highest effi ciency ratingsresulting in lower heat generation and energy consumption.

    Power Boost Allows for Optimal SMPS SizingThe Bulletin 1606-XLS line of power supplies feature a power boost capability of 150% - typically for fi ve seconds. The Bulletin 1606-XLE line allows for 120% power boost. The power boost functionality allows customers to size SMPSs to their normal loads as opposed to inrush/startup current requirements of the VDC loads. In most cases, without power boost, a customer would have to oversize their power supply.

    Thermodynamics and Panel SizingAn industrial panel needs to be sized to accommodate the heat (Watt) generated within the panel. That means, if the operating temperature should rise more than the panels rated value then the panel should have eff ective means of convection. For example a fan or an air conditioner can be used to lower the temperature to recommended operating range. The ideal solution is to use an effi cient and high performing SMPS that does not demand high inrush currents from the upstream transformer yet provides industry leading power boost functionality. Power boost provides additional power reserves without over sizing the SMPS.

    The following is a brief summary of the equivalent fi rst cost (EFC), total cost of ownership (TCO) method which is most commonly utilized:1

    TCOEFC = Price + Cost of core loss + Cost of load loss

    Cost of core loss(EFC) = A($ / Watt) x core loss watts Cost of load loss(EFC) = B($ / Watt) x load loss watts

    Where: A = Equivalent First Cost of No Load Losses B = Equivalent fi rst cost of load losses

    An alternate approach to specifi c no load and load losses of a transformer is to measure energy effi ciency at the specifi c load which is most typical of how it will be used. The general expression for energy effi ciency is:

    % Effi ciency = 100 (output load) / (output load +losses)

    Transformer VA and SMPS sizing as limiting factors in the panel (enclosure) sizingPanel builders size their enclosures once they have designed the functional solution at this point thermodynamic calculations are made to determine the enclosure size:

    Use a predetermined sized enclosure and determine if cooling (fan/Air-Conditioner) is required to maintain the rated operating temperature for optimal performance

    Size the panel (enclosure) based on the overall thermal heat generated by the components inside the enclosure

    This print specifications sheet is designed with multiple purposes.- It is a vehicle to get the most accurate print specifications to RA-approved print vendors.- It provides authors with an explanation of all necessary fields to complete before attaching the sheet to your PDF.- It provides separate tabs so that an author can fill in all fields related to the publication on the Generic tab or publication-specific template-type tabs to minimize the number of fields an author must complete.

    To facilitate the most efficient use of this sheet, we recommend that you click on the publication-specific tab that most closely fits you publication and use that to complete the print specifications.

    IMPORTANT: Because this sheet was constructed using a sheet that RR Donnelley (RRD) uses to load print specifications, there are some columns hidden. For example, the first field you must complete is Column E, or Publication Number.     For Acrobat 7.0, follow these steps:1. Open the PDF.2. Click on the Attachments tab next to the publication's bookmarks. A new section appears at the bottom of the PDF.3. Click on the Add button in the bottom section of the PDF.4. Browse to the MS Excel file with the print specs and add them to the PDF.

    Number of Sheets Required to Print

    Number of sheets of paper required to print the publication.

    For example, if a 16-page, 8.5 x 11 publication is printed on the front and back sides of four 11 x 17 sheets of paper that are folded in half and saddle stitched together, the Number of Sheets Required to Print = 4.
