Description:
The ability to reduce risk and securitize energy savings are important aspects of a successful energy efficiency project. One aspect is the ability of the vendor to secure the energy savings at the meter and demonstrate this to the customer every month going forward. This will be more important as utilities and banks offer On Bill Finance and On Bill Repayment Programs.

WHOLE BUILDING ENERGY EFFICIENCYTHE SUSTAINABLE SOLUTION

PG&E AWARD WINNING TRADE PROFESSIONAL ACHIEVES LARGEST REBATE IN SIL ICON VALLEY - 2012

Energy savings need show up at the utility meter – no masking of savings is allowed due to changes in the operation. What is said in the proposal should show up at the utility meter.

After project is completed the Customer checks utility meter daily, then weekly and then monthly to ensure savings are present at the meter.

KEY CRITERIA

TECHNICAL COMPLEXITY - A CORE SKILL OF OUR TRADE PROFESSIONALS

Page 4: Largest Energy Efficiency Incentive_Savings at the Meter

Complexity SuretyAccountability

Page 5: Largest Energy Efficiency Incentive_Savings at the Meter

Reduce operating costs year after year in order to stay more competitive versus moving operations out of California.

Competitiveness - Continue to stay globally competitive, keep manufacturing in the heart of Silicon Valley and save jobs

CUSTOMER NEEDS

Page 6: Largest Energy Efficiency Incentive_Savings at the Meter

1. 24/7/365 operation. Unyielding standards.

2. Each of their many clean rooms contains dozens of tools or production machines churning out the wafers through 1000 distinct fabrication steps and cycle times from 8 to 12 weeks per product.

3. These tools depend on the building's mechanical systems

4. The fabrication requires unyielding standards for temperature and humidity control. The environment must be maintained at 68° F +/- 1° and 45% relative humidity +/- 2.5%.

Any deviation from these standards can cause a shutdown and aff ect multiple layers of the wafer and mill ions of dollars in losses. Just 30 minutes of out-of-spec humidity can erase 4 to 5 hours of production (and it grows exponentially from there).

EXACTING CUSTOMER STANDARDS

Business Challenge

Energy one of their largest single costs for the operations.

How to reduce energy costs without affecting production

Technical ChallengeExceed energy

effi ciency performance but don’t impact production

Find additional methods to reduce energy consumption

Keep “Production” tolerances of +/- 1 degrees and 2 % humidity specifications 24/7

THE CHALLENGES

Page 8: Largest Energy Efficiency Incentive_Savings at the Meter

Headway Technologies implemented an extensive review process:

1. Identified the most qualified contractor familiar with

experience in re-engineering complex clean room facilities, data centers, high tech facilities.

2. Customer Criteria - Guarantee the savings at the utility meter

3. Comfort International Inc. selected to provide “performance grade audit” and perform the energy effi ciency improvements.

4. Energy savings need show up on PG&E meter – no masking of savings is allowed. Customer checks PG&E meter day weekly and then monthly to ensure savings are present at the meter!

Savings need to show up on the bill and tracked at the end of each month

KEY SUCCESS FACTOR REQUIRED

Page 12: Largest Energy Efficiency Incentive_Savings at the Meter

112,000 square feet production building in Milpitas, Calif.

Made up of class 100 critical clean room manufacturing space with many, very intensive cleanroom tools that require approximately 1000 steps, over the span of 12 weeks, to produce one of their recording heads.

The main HVAC system consists of seven chillers totaling 2,700 tons of air conditioning ranging from 250 to 800 ton chillers, ten (10) boilers, five (5) cooling towers, and over 125 air handlers

CUSTOMER FACILITIES ARE COMPLEX

Page 13: Largest Energy Efficiency Incentive_Savings at the Meter

The Solution Comfort International, Inc. was able to achieve the energy savings

without replacing any of primary HVAC systems (chillers, boilers, air handlers, etc.) but instead they engineered new ways to make use of all of the HVAC systems interact in a more sustainable way - util izing new strategies and operations radically diff erent than the ineffi cient original design.

The HVAC systems design solution involved highly modifi ed advanced reengineering by installing over 1200 points of controls, approximately 57 variable frequency drives (VFD's), as well as new dampers and valves to enable new operations of the systems.

As a result the air handlers are now using 83% less energy in fan power, a 90% reduction in preheating/reheating and a 50% savings in cooling and dehumidifying.

In many ways, the approach is more sustainable because the customer didn’t need to retrofi t and replace, throw-a-way big equipment.

THE SUSTAINABLE SOLUTION

Page 14: Largest Energy Efficiency Incentive_Savings at the Meter

Energy system re-engineering and re-commissioningSuper-modify and re-engineering instead of changing

expensive equipment and throwing it away.Re-blueprint the building's energy systems. Why change a chiller that’s working when all it needs

is re-commissioning? Example – when you car needs a tune-up to you change

your engine or get a tune-up? The same for building energy systems.

Even if you install a engine what if that engine system is not tuned up? You waste energy.

THE SUSTAINABLE SOLUTIONNEW WAYS OF THINKING

Page 15: Largest Energy Efficiency Incentive_Savings at the Meter

Beyond equipment, real energy savings were realized with a change to the control logic. High resolution of A-to-D conversion on the inputs of the new controllers was needed to properly manage the highly accurate sensor data

The experience and expertise to change out the original factory control systems with extremely high resolution super modifi ed building control systems approach – reengineer the building.

Added numerous and precision sensors to the clean rooms and outfi tted each AHU/VFD pair with model A1616 BTL-listed BACnet building controllers

Example - Re-circulating AHUs were oversized and had crude dampers. Customer needed better control to achieve the energy savings

$633,500 PG&E INCENTIVE CHECKTHE LARGEST IN THE S IL ICON VALLEY

PG&E presented Milpitas-based Headway Technologies with a $633,500 incentive check for energy savings from upgrading the air conditioning system at its large industrial clean room facil ity. The project allowed the company to reduce cooling and heating energy, with savings of 477 KW, over 4 mill ion kwh, and more than 324,000 therms of natural gas.

Representatives from PG&E joined officials from the city of Milpitas and Headway Technologies to celebrate a six-figure incentive check for energy savings.

At TDK headquarters, Dan Burris (center) holds the recognition reward check form PG&E. CEO Alan Pong (second from right) is assisting.

“ROI occurred in 10 months,” says Dan Burris enthusiastically. “On the electrical side, we went from a continuous demand of 5.4 megawatts to 4.7 megawatts. In fact, we've seen it as low as 4.4 megawatts. That's enough to power 128 homes per year and easily surpasses our 10% reduction goal. It also represents a direct costs savings of over $800,000.”
