WHEN JULIAN BELLEVILLE patented his conical spring disc in 1861 it is unlikely he had any idea that it would have such wide-ranging applications.

Unlike the conventional helical compres-sion spring that has a linear force/defl ection

characteristic, the same characteristic in a disc spring is a function of the variable cone-height to thickness ratio.

This is often a useful feature: for example, the seal on a spherical ball valve requires a spring force back-up to achieve suffi cient seating stress which must be maintained throughout a signifi cant amount of seal face wear. A disc spring with a cone height approximately 1.5 times the material thickness, offers a near constant force for a range of defl ections.

A constant force characteristic is also desirable in joints or bolting systems subject to thermal expansion and contraction.

STACKINGWhile the variation of cone height to thickness ratio can be employed to produce characteristics of a progressive, linear, or regressive nature, the full realisation of the versatility of the disc spring emerges with ‘stacking’ into spring columns.

A disc spring ‘nested’ inside another – i.e., convex face placed to concave face (same way up ) – is described as two disc springs assembled in parallel. This arrangement results in a force

capacity double that of a single disc spring, yet the defl ection capability remains that of a single disc.

It is a misconception that the resultant force from two disc springs assembled in parallel is equal to the force of a disc spring that is twice the thickness of the single disc. Not so, due to the fact that disc spring thickness is raised to the power of three in the force calculation formula. For example, for identical inside and outside diameters, the force to fl at of a single 2mm thick disc may be 5,423N and the force to fl at of a single 4mm thick disc is 26,697N.

Having multiplied the force of a single disc spring by nesting further disc springs of the same dimensions in parallel, it is possible to multiply the defl ection by adding further nested units to the column which are apposed to one another, - i.e. ‘back-to-back’. Single disc springs of the same dimensions can also be stacked back-to-back, termed stacking in series.

When disc springs are employed in series or parallel stacks, or a combination of both, Fig 1, friction occurs at the bearing points of opposed springs in series stacking, and to a greater degree across the interfaces of parallel nested discs.

Often the hysteresis due to friction is ad-vantageous for those applications requiring a damping effect. A ‘rule of thumb’ for guidance on length of disc spring stacks to minimise fric-tion, is that, in the unloaded condition, the stack length should not exceed 2.5 times the disc springs outside diameter.

DISC SPRING SELECTIONPrecision disc springs, produced to the DIN standards 2092 and DIN 2093, are pre-stressed (scragged); machining and radiusing of edges also removes stress raisers, which could otherwise reduce fatigue life.

The term Belleville washer generally applies to the lower cost, less precise form of conical spring disc, normally used on applications of a less criti-cal nature. Scragging is omitted and the inside and outside diameters are not machined.

Select therefore disc springs to DIN 2092/2093 for critical loading or dynamic ap-plications and the Belleville washer for static applications where some setting and /or loss of force can be tolerated.

Alderley’s Produced Water Treatment Technologies

Produced WATer is The lArgesT single by-product of oil and gas production. The continued demand for oil coupled with tighter environmental legislation means that more and more water needs to be treated to higher and higher levels.

The Alderley Group first established itself in produced water treatment (PWT) technologies during the late 1990’s with the introduction of the Alderley AP20 hydrocyclone liner. Hydrocyclones work by inducing a spin to the oily water causing the less dense oil droplets to separate out. The AP20 is a second generation high efficiency deoiling hydrocyclone specifically designed for removing dispersed oil from produced water.

Alderley are justifiably proud of their AP20 hydrocyclone that remains today one of the most efficient high capacity liners available on the market. Alderley have over 150 hydrocyclone vessels in the field with capacities ranging from just 2 m3/hour to over 600 m3/hour.

In combination with the deoiling hydrocyclones, Alderley also manufacture a range of desanding hydrocyclones to remove sand and scale from the produced water. Removal of the sand not only prevents blockage of downstream PWT equipment, but also reduces the measured oil in water content by removing the oil that can coat the sand particles. Manufactured in erosion resistant ceramic materials, 3 sizes of desanding hydrocyclone are available to tailor the throughput and solids removal for the particular application.

Alderley have recently expanded the use of their desanding technology to include systems to wash the oil coating from the separated sand so that the sand can be safely disposed.

Whilst hydrocyclones remain the primary oil separation device, Alderley also provide a range of secondary and tertiary separation processes, as well as process enhancement technologies.

Some form of degasser vessel is often installed downstream of the hydrocyclones so that gas liberated by the reduction in pressure can be separated from the produced water. By using this liberated gas as an oil droplet flotation aid the degasser can be used as a secondary stage of separation. Designed correctly the degasser can halve the discharged oil levels in the water.

The performance of the degasser can be further enhanced by fitting specially developed inlet devices to maximise gas bubble contact with the oil droplets. Taking this concept one stage further, Alderley have developed a Compact Flotation Unit (CFU) to maximise oil separation with reduced equipment foot print. Flotation gas is either breakout gas from upstream hydrocyclones or is injected from an external source. Utilising a proprietary swirl device to generate swarms of fine gas bubbles in a rotating body of liquid, the Alderley CFU combines enhanced flotation with an element of hydrocyclone technology. Flotation with a twist!

If space is not an issue then Alderley also offer conventional 4 cell Induced Gas Flotation (IGF) systems. The IGF process has been widely proven and works by drawing blanket gas from the top of the vessel down into the liquid to act as flotation gas. Available as mechanical IGF using motor driven cycloturbines, or as hydraulic IGF using liquid eductors to generate the bubbles, the IGF process remains a good option for low pressure

systems where space is available. Alderley are licensees for two novel coalescing

enhancement processes, typically used to increase the oil droplet size upstream of a conventional separation system. The first coalescer is a simple in-pipe device. Called the Mare’s Tail® due to it’s resemblance to a horse’s tail, it comprises a bundle of fibrous elements fixed together within a pipe spool. The second coalescer system not only coalesces the oil droplets but can also be used as a separation stage in it’s own right. Called the Coalescing Oil & Polisher, or COP-SystemTM for short, this is a relatively new technology for difficult to separate fine oil droplets.

On occasions even tighter discharge constraints require tertiary polishing processes for final oil and solids removal. Here, Alderley can provide a range of conventional filter cartridges, absorbent medias and deep bed media filtration processes. For example, Alderley’s nutshell filters are being utilised as the final treatment stage prior to produced water re-injection, where removal of the fine solids is imperative for the re-injection process. The nutshell filters use a patented backwash technology developed in Canada.

With ever increasing volumes of produced water, Alderley is well placed to offer attractive solutions to meet industry requirements. With an eye on the future, development of the next generation PWT technologies is already underway.

TURNER EPS DESIGN AND MANUFACTURE explosion protection systems for diesel engines op-erating in Hazardous Areas. They have continued to build on the 25 year pedigree established under their previous name, FlameTec.

The international customer base has certainly

embraced the name change and has continued to provide challenging projects from across the world.

Explosion protection is delivered through two key products: 2G-PAC (for Zone 1) and 3G-PAC (for Zone 2). These products form the backbone of the project delivery but each project is potentially unique and it is routine practice to develop bespoke solutions.

A 3G PAC features Exhaust Gas Cooling, Exhaust Flame Trap (Flame Arrestor) and Ex rated Electrical Control and Safety Shutoff Systems. Gas detection can be provided by the industry leading 3G AIR (Advanced Infra Red) system. This self powered, stand alone, fail safe system is used to continuously monitor the atmosphere and safely isolate plant or equipment in the event that an explosive atmosphere is detected.

WIRELESS SYSTEMS HAVE FAST been gaining acceptance in many industries where fi eld proven reliability has increased their usage and allowed the subsequent realisation of savings in both time and cost. Never has this been truer than in the sphere of Gas Detection where the speed and ease of deployment may additionally lead to increased safety for both plant and personnel. Wireless Gas Detectors have been available as rapidly deployable area monitoring systems but for some applications, the recent arrival of fully certifi ed, multi-point systems with “mesh-radios” has lead to further advantages over traditional hard-wired systems.

Wireless Mesh Networks are highly reliable communication networks where radio nodes are used to form a mesh topology. Mesh networks route data around obstacles and provide redundant routing to ensure high-data transmission. If a node is removed or if its transmission is interrupted, the network automatically “self heals” maintaining its connection by routing via a new signal path.

It is accepted that the installation of conven-tional, hard-wired systems can be costly and time-consuming and this burden is compounded further

during the decommissioning stage. Factors such as physically “laying” cables in congested plant areas or in locations where severe weather conditions are present may also hinder the instal-lation process. Additional engineering resources are required to ensure the Hazardous Area Requirements are met and this process includes compliance with specifi c legislation relating to the approval of the fi eld-devices, cabling and the qualifi cations of the person performing the installation.

The MeshGuard System is a wireless solution by RAE Systems Inc. specifi cally designed to simplify the installa-tion of gas detection equipment. It is the fi rst wireless gas detec-tion system of its kind to have all fi eld-devices certifi ed as Intrinsically Safe to American, Canadian and European Hazardous Area Approvals. This allows global companies to benefi t from the advan-tages of wireless installation in any location throughout the world and also removes any Hazardous Area “classifi ca-tion concerns”.

Whilst many projects benefi t from the planned use of wireless gas detection it may also provide a solu-tion to specifi c applications

requiring a temporary or “quick fi x”. Examples

of this include the planned maintenance or upgrade of traditional fi xed systems or indeed where abnormal site activities warrant the use of shorter-term, supplementary monitoring.

The Meshguard solution com-prises Intrinsically Safe fi eld devices which include detectors for a variety of gases, rout-ers/repeaters and heavy-duty

power supplies. The detectors are weatherproof to IP 65 rating and can operate up to six months without calibration or battery replacement. The radio range for the units is 300m (1000ft) line of sight, with each unit also providing optional radio repeat capability as standard.

The FMC 2000 Controller is the systems “command and

control element”, supporting up to 24 MeshGuard sensors by gathering all data and monitoring alarms. Housed in a tough stainless-steel, wall-mounting enclosure which incorporates a backlit LCD and battery backup facility, the FMC-2000 is extremely simple to install, set up and monitor. It includes fi ve programmable relay outputs, an Ethernet port, RS-485, internal datalog storage on an industry-standard Secure Digital memory card, and built-in audible and visible alarms. For larger deployments, additional FMC 2000s can be clustered together and RAE Systems ProRAE Guardian Software Solution could also be used to pull the data from each system to allow seamless visualisation on one “Front End” user interface.

Wireless technology on the 2.4GHz frequency with DSSS technology (WIFI) makes the Mesh networking capability both possible and secure. A channel selection option is available so users can allocate a specifi c frequency range to Meshguards Systems, thereby ensuring other wireless systems on the same site operate over a different frequency range.

MeshGuard Wireless Systems are available as either system components for custom applications or as a pre-confi gured Rapid Deployment Kit (RDK) that includes everything required to set up the system and be operational quickly. The MeshGuard RDK includes all of the system elements necessary to quickly deploy a gas detection safety perimeter,

including:

DCMS is a novel process requiring little or no annealing in addition to shorter production cycles and cost efficient, Near-net-Shape production. Technically, one of the most significant advantages is the reduction in mould-ing stresses using CIL’s revolutionary PEEK™ DCMS.

The production cycle is significantly shorter than compression moulding and after four years of production, no porosity or inclusions have been found in our parts. Unlike compression moulding process, our material is void free, thus eliminating the frustrating discovery of a void or contamination of a billet at the final stages of a manufactured part and the delay of waiting for its replacement.

The design of our DCMS machine allows tubes to be moulded at either 150mm long for small to medium runs or 600mm long when volumes are higher with diameters capable of up to 400mm.

Caltrex™ semi-finished tubes are currently available from 55mm up to 360mm OD with variable inside diameter for each, thus allowing production of Near-net-Shape. Additional sizes are continually being added. New tooling can be manufactured significantly faster than that of traditional compression, extrusion or injection moulded tooling and customized blends can be manufac-tured to meet customer demand.

A suite of CNC lathes complement the DCMS manufactured materials. These lathes are used for the manufacture of precision engineering plastic sealing products and components in materials such as PEEK, PTFE etc. Typi-cally these components are used within down-hole tools and control systems.

What ElsE makEs fluid-fillEd motor tEchnology so spEcial?

Electric motor technology has evolved tremen-dously over the last century. As early as 1908 Hayward Tyler designed and manufactured the first submersible electric motor for marine salvage and this has been continually developed for over a century to meet the evolving demands of complex operating environments.

One of the many design challenges faced was how to remove heat generated in motor windings and bearings. This was met with the design of the fluid- filled electric motor. The mix of water-glycol in the motors, removes the internal heat and the internal circulation system maintains a low copper temperature in the winding wire and at the bear-ings, resulting in greater longevity, it also maintains

a good lubrication film in the hydrodynamic bear-ings. With water being an abundant, efficient, low cost and environmentally friendly cooling medium, it is the preferred choice for the fluid- filled motor.

With space at a premium on offshore platforms, Hayward Tyler introduced water-filled submersible driven pumps to offer smaller, lighter solutions than conventional air -cooled shaft driven units, with no impact on desired output.

Why do hayWard tylEr usE WatEr/glycol -fillEd motors? Dry wound motors are a familiar option for topside offshore applications, however if you tried to use this dated technology anywhere below the surface let alone at sea depths in excess of 2,000- 3,000 metres, the results would be immediate, cata-strophic failure. We know that usually water and electricity don’t mix, however Hayward Tyler have developed a unique way of using the very latest in subsea motor technology to develop a water/glycol fluid -filled electric motor for deep sea applications.

Water/glycol is a commonly used control fluid but it allows subsea motors to run at operating speeds up to 4200rpm. This is due to the lower frictional

losses across the unit resultant from the coolant and its combination with modern bearing technol-ogy.

coolEr opEration To promote efficient cooling of the subsea units, Hayward Tyler has developed a high effici ency impellor situated inside the motor casing which is directly connected to the motor shaft. This circulates the water/glycol mix around the motor windings and bearings and then out to parallel circuit spiral heat exchangers. The heat exchanger has been designed to give the maximum cooling effect on motor fluid to provide both longer operational life and thermal stability. The seawater temperature, typically 4ºC, depending on depth and conditions, then cools the mix before re -entering the motor casing to start the cycle again.

The water/glycol mix not only cools the motor but it provides the lubrication for the bearings. With extensive qualification testing to give the assurance of a long operational lifetime, Hayward Tyler also use a particular corrosion

inhibitor to prevent any internal parts, which might be susceptible to corrosion, from failing. Each unit is assessed individually on size, materials and duty to determine the possible deterioration of any of the internal parts.

hV poWEr supply The motor is housed in a pressure casing that is designed for an internal over pressure, which can be in the region of 350 bar, again depending on the operating conditions and depth. The difficulty of connecting the electrical power connectors to the subsea motor is overcome by a terminal box fitted on the seawater side of the motor pressure boundary, which is filled with a suitable medium to enhance electrical protection.

As previously mentioned, technology with a qualified proven track record should be identified and used to minimise the risk of possible failure. A terminal box filled with transformer oil is an excellent medium to make the high voltage (HV) electrical connections. Of course failure of the ter-minal box seal had to be considered. In this case the actual connection of the copper cable end and terminal stalk is electrically insulated. This is achieved by use of an insulation material (typically XLPE cross linked polyethylene) bonded on the terminal stalk and cable.

Operational thermal dimension change also needs to be considered. In passive mode the motor temperature will be that of the ambient sea-water temperature; around 4ºC. The design tem-perature of the terminal box, taking into account the electrical heating effect and motor operating temperatures, can be in the region of 60ºC. The challenge is to design the insulation around the connection which can accommodate this thermal cycle from the cold standby to hot operating duty.

The major design hurdle is the electrical penetrator. This component is in fact the terminal stalk that crosses the pressure boundary to deliver power to the motor windings. Hayward Tyler had to accommodate three major design parameters: electrical insulation, differential pressure and ther-mal cycling. Of these it is the challenge of thermal cycling and the mix of materials involved in provid-ing the physical strength, the electrical insulation and the copper itself.

The amount of material required for the me-chanical strength dictates the physical dimensions and in turn, results in an inherently highly electri-cally insulated penetrator. Extensive qualification and testing is required to prove this is the case, however complexity of the different thermal proper-ties of the materials used presents the biggest challenge.

Subsea conditions are complex and demanding and require practical well engineered and reliable solutions. Fluid filled subsea motors offer a robust long term solution for the deepest and most hazardous conditions. These motors offer a time between overhauls of at least 40,000 hours, with an exceptional continual operation of up to eight years. This is essential for subsea installations where the total cost of intervention is significant.

The demand placed by this sector is high and Hayward Tyler is at the forefront of fluid- filled subsea motor technology and the ongoing devel-opment of this technology ensures that customer needs will continue to be met.

DurIng 2010, the “scIence” of achieving bolted joint integrity through tension control mea-surement has gained further ground across the Middle East. In particular, the technology has suc-cessfully been employed in pressure containment within natural gas processing, and in achieving structural integrity in offshore applications.

Rotabolt® tension control fasteners not only achieve the correct tension across the bolted joint at installation, they also go on to maintain it throughout the life of the joint through highly accurate built-in measurement technology. Unlike a standard bolt tightened in the traditional way, where the load or clamping force across the joint is completely unknown at the end of the tightening cycle, with tension control fasteners it is accurately achieved every time.

on an existing LNG train in the Middle East was the first opportunity to demonstrate the potential of RotaBolt technology, just over three years ago. When tension control fasteners were fitted, the line became leak-free and its integrity was maintained throughout operations over the next 12 months.

This initial success story has seen RotaBolts be-ing fitted to four heat exchangers on the same LNG train during this year - with the same success. Two more trains are now lined up for the technology.

In a different application, the technology has been also been successful in achieving and main-taining structural integrity in a subsea environment.

A new offshore development in the Gulf region has seen tension control fasteners used on riser systems on platforms. The clamps are used to attach riser systems to the platform and each application now uses between 200 and 300 of the fasteners.

Also during 2010, Rotabolt® technology has successfully been used on the slew bearings of cranes operating in the Middle East. Four cranes have had the fasteners fitted with the added maintenance benefit that each fastener can be instantly “finger-tip” tested to see if the correct tension is still being maintained, saving consider-able checking time.

Moisture analysers, in the presence of gas contaminants are historically prone to drift, slow response and poor repeatability. STRAINSTALL UK LIMITED have been involved in the design, manufacture and instal-lation of instrumentation systems for Oil and Gas installations, both on and offshore for over 40 years. The founding of the company in the 1960’s coincided with the development of both instrumentation for onshore oil terminals, and the offshore industry in the North Sea. In that time they have built up world-leading experience in meeting Client’s specifi c requirements and solv-ing their measurement problems.

The onshore systems have been predominantly in oil and gas import and export marine terminals. In the 1960/70s the shipping industry had been changing over from rope mooring lines (which ex-perienced terminal personnel could estimate the mooring line loads due to the catenary), to syn-thetic or steel hawsers, which did not show any signifi cant catenaries. This also coincided with the introduction of larger vessels which caused higher loads in the mooring lines. There were an number of incidents of mooring lines breaking due to high loads, and Strainstall, together with Exxon and the UK National Engineering Laboratory, were involved in research into methods of monitor-ing the loads in the mooring lines. From this the Strainstall patented MoorAlert system was developed using load measuring pins installed into quick release hooks to monitor the tensions in the mooring lines of oil tankers.

Then, with the advent of increased safety consciousness, other systems were developed and combined to provide an integrated monitoring system. These systems include DockAlert, a laser based system to monitor the distance and speed of a vessel approaching the jetty in order that the impact speed onto the fenders can be controlled; Loading Arm Monitoring, to monitor the position of the loading arm to ensure they remain within their operating envelope, thus preventing dam-age/leaks; MetOcean Systems, to monitor both meteorological and oceanographic data; and interfaces to other systems, eg DCS, Ship/Shore Safety Links, etc.

All these modules are integrated into the Strainstall BerthManager System, which was originally developed in Japan during their con-struction of LNG import terminals in the early 1980’s. In fact Strainstall are still the only non-Japanese company to have supplied systems into every LNG terminal in Japan. Strainstall supplied the fi rst integrated system outside Japan to a coal terminal in Hong Kong in 1991, and BerthMan-

ager is now a ‘standard’ system in LNG terminals worldwide, providing the terminal managers with data to monitor and protect the jetty infrastruc-ture, and ensure a safe transfer of cargo. A recent system for 2 LNG berths comprised of quick release hooks, integrated remote release of the hooks from a number of locations, BerthManager with MoorAlert, DockAlert, environmental monitor-ing, communication to repeat stations on-shore, carry-on laptop PC’s for taking on board the ves-sel, pagers and output to ship/shore links.

There are a number facilities, predominantly oil terminals, where accepted speed of impact of the vessel onto the fenders is being reduced in order to prolong the life of the facility, and Strainstall have designed a high accuracy laser based DockAlert system to monitor the speeds and have supplied these to a number of terminals.

Offshore systems that Strainstall have supplied have ranged from simple mooring load monitoring on single point mooring buoys, to more sophis-ticated systems, including product and position monitoring, anchor tension monitoring on FPSO’s, crane monitoring and control, winch monitoring and control, all the way through to fully integrated IMMS (Integrated Marine Monitoring System), for Tension Leg Platforms.

Tendon Tension and Riser Tension Monitor-ing systems (TTMS & TTRMS) for Tension Leg Platforms, measure tensions and bending in the tendons and tensions, bending and vibration in the risers, and utilise Strainstall designed and manufactured compression load cells. The TTMS load cells are designed for use underwater to a nominal depth of 100m and a 25 to 30 year life, with designs approved by the major Classifi ca-tion Societies. The design entails careful use of materials, sealing, connectors, cables, etc and the highest capacity so far have been 2,500Kips, (approx 1,200te), proof loaded to 150% rated

load, though a 3,500Kips, (approx 1,600te), has been designed.➤ The IMMS systems have included:➤ TTMS,➤ TTRMS,➤ levels and fl ows in all tanks with valve and pump status,➤ ballast control,➤ hull stress, draft, inclinations,➤ absolute and relative positions,➤ wind, temperature, atmospheric pressure, temperature, relative humidity, visibility,➤ sea current speeds and directions at various depths.

All of these are integrated into a complete distributed PLC based system. This system with Strainstall developed PLC logic and HMI display software provides the operator with data from all the sensors and interfaces, which are available at a number of locations through local touch screen interface panels.

A new market that is emerging is offshore facilities for LNG. These are Floating Storage and Gas Compression vessels to export LNG. These vessels are moored at offshore marginal gas fi elds and take the gas on board, liquefy it, and store it for loading onto LNG Carriers. As no offtake hoses suitable for cryogenic use, ie Liquid Natural Gas, are currently available, this requires that the LNG Carrier and the Floating Unit have to moor side-by-side to transfer cargo by conventional methods using loading arms. These vessels are designed to be on-station for many years without requiring any dry dock facilities, so equipment to be installed is required to be reliable and low maintenance. Strainstall have been able to dem-onstrate this and currently have an order for fully integrated systems for a number of vessels, com-prising of quick release hooks, integrated local and remote hook release, MoorAlert mooring load monitoring, GPS based DockAlert and environ-mental monitoring with portable displays to allow operators to view data in both Hazardous and Non-Hazardous Areas (a laser based DockAlert system would not be suitable, as the Floating unit has a higher freeboard that the LNG Carrier, so laser sensors would ‘shoot’ over the LNGC in-stead of locating on the ship hull). These systems will be utilised to provide operational data during production, storage and transfer of cargos.

NepTuNe OceaNOgraphicS LTD is a global leader in the field of detection of leaks from subsea pipelines, risers and control systems and has made, and continues to make, significant technical advances in this field.

Neptune has developed several new leak detection systems based on fluorometric, acoustic, differential temperature, MEG and direct hydrocarbon detection techniques.

FLuOrOmeTryIn the past detecting subsea pipeline leaks has relied on ‘black light’ (unfiltered ultraviolet light) to visually detect leaked fluorescent dyes either by diver or underwater camera, however, this method is very inefficient and relies on high dye concentrations and optimum visibility and tidal flow conditions for any chance of success. More recently, deploying submersible ‘tuned’ fluorometers that send data up to the attendant vessel providing a real time visual display has largely solved these problems. These submersible fluorometers are capable of measuring concentration levels thus allowing the operator to ‘home in’ on the highest values found at the leak source. They are very sensitive and will detect dye at concentration so low as to be invisible to the naked eye or underwater camera. However, with normal submersible fluorometers spatial coverage is poor and the dye has to be in contact before it is detected.

To overcome the problem of spatial coverage and the need for dye contact with the fluorometer, Neptune Oceanographics has developed a family of ‘Long Ranger’ leak detection systems that detect tracer dyes remotely.

The ‘Long Ranger’ sensors have forward facing ‘tuned’ light sources (like torches) producing beams of excitation light. The fluoresced light generated by leaking fluid is detected by the sensor without the need for contact. Because the sensors have high spatial coverage and long range, quick and easy scanning for leaks is achieved without needing to consider tidal flow direction to ‘capture’ dye.

The latest versions of Neptune’s ‘Long Ranger’ leak detection sensors have the potential to detect leaking fluorescent dyes and crude oil, etc. at distances of up to 20m.

Other significant advantages of the ‘Long Ranger’ include the detection of leaks from risers while working at safe operating distances and detecting

leaks within confined structures such as manifolds where ROV access is not possible or too hazardous.

For many years the fluorescent dye typically used for leak detection has been Fluorescein, however, this is being phased out of general use as it no longer complies with the latest legislation for discharges at sea. Other tracers such as Castrol’s SPF, Champion Clear Dye and other clear UV dyes, MacDermid’s Oceanic range of fluids, Rhodamine, Roemex’s 9022 red dye, etc., have been tested to demonstrate their compliance with the latest legislation and are now widely used. Neptune’s family of ‘Long Ranger’ fluorescent leak detection sensors are capable of detecting these dyes and by deploying the UV version can detect crude oil, lubricating oil and hydrocarbon based control fluids such as Castrol’s Brayco fluid.

acOuSTicSHydrophones are effectively underwater microphones that can be tuned to ‘listen’ for ultrasounds generated by fluids leaking under pressure. For small leaks these leak generated signals tend to be at frequencies well above the audible range, i.e. above 20kHz, thus requiring sophisticated sensors and software to reliably determine the difference between leak generated and ambient ‘noise’. The major problems with this method are the sounds caused by the attendant (ROV) and other vessels in the vicinity.

In collaboration with Aquatec Group, Neptune Oceanographics have produced an acoustic leak detection sensor that incorporates a directional hydrophone with a high pass filter that significantly reduces the effects of non leak generated sounds. The sensors have been tuned to respond in the range of frequencies known to be emitted by high pressure leaks through small apertures.

Acoustic signals are sent to an onboard PC via an ROV umbilical or diver cable where acoustic

intensity is displayed graphically and also recorded for later playback.

Typical applications are detection of leaks of gas from subsea installations, locating fluid leaks from buried pipelines and from pipe within pipe configurations. More recently, Neptune Oceanographics supplied a modified acoustic detection system complete with acoustic modem that successfully monitored the opening and closing of a large control valve during pipeline maintenance and replacement operations.

DirecT DeTecTiON OF hyDrOcarbONSHydrocarbons in liquid form such as crude oil can be detected using a ‘Long Ranger’ leak detector, however, a different method is required for gas. A direct reading hydrocarbon sensor has been added to the range of Neptune Oceanographics leak detection systems. This sensor is essentially a methane detector but it is equally a general hydrocarbon detector that will respond to most hydrocarbons, however, the potential for oil contamination on the sensors membrane make it less suitable for oil detection but good for gas detection. The very high sensitivity of the sensor also makes it ideal for the detection of gas leakages, gas in trapped in structure voids, seepage from the seabed, etc.

DirecT DeTecTiON OF mONO eThyLeNe gLycOL (meg)A new addition to Neptune’s subsea leak detection capability is a MEG (Mono ethylene glycol) sensor. This sensor detects leaks of MEG from the subsea systems without the need to add tracer dye. By eliminating tracer dye, leak detection can be accomplished with no additional environmental downside.

DiFFereNTiaL TemperaTure meaSuremeNTSUnder some circumstances such as with water injection flow lines, leaks can be identified using the temperature difference between the surrounding seawater and the water leaking from the flowline. The flowline water temperature is normally above ambient seawater temperature due to the high pressure pumping required. Neptune has developed a differential temperature technique that can detect very small temperature changes. The sensors comprise fast, high precision thermistors connected through the Neptune leak detection system to the ROV umbilical for onboard display and recording.

The 2 channel on-board PC displays data as a colour time series plot in real time allowing the operator to easily see changes in signal that indicate the presence of a leak. The software also allows the user record data and set alarm levels.

In choosing effi cient relief system sizing, it is the designer’s goal to obtain maximum fl ow for the smallest fi nancial investment while meeting the challenging operating requirements of each application. Bursting disk devices’ full opening characteristics provide the best fl ow option while pressure relief valves offer signifi cantly reduced fl ow but, with automatic reset, avoid immediate downtime. An alternative option uses “buckling pin” technology to control the set pressure of a high fl ow, in-line relief valve that equals the performance of the best bursting disk devices.

The buckling pin relief valve (BPRV) owes its high in-line fl ow capacity to a unique hollow rotating disc. Based upon an offset shaft butterfl y valve concept, a pressure differential produces a turning moment on the valve shaft in the direction of fl ow. This moment converts to a force in the BPRV external mechanism and is restrained by a buckling pin under normal service conditions. At a predetermined pressure relief point, the buckling pin activates at the corresponding load, allowing the disc to rotate through 90°, full open. This exposes the hollow disc profi le to the fl ow path, providing the maximum fl ow area for pressure relief.

Excellent repeatability of buckling pins made from the same controlled heat of raw material

assures set pressure accuracy of the BPRV. Euler’s Law of 1776 determines that a pin held in compression will buckle at a particular load. This buckling point is controlled by three variables:

➤ Diameter of the pin➤ Length of the pin➤ Modulus of elasticity (material) of the pin

Precise control of buckling pin dimensions within each lot results in BPRV accuracy that equals or exceeds rupture disk devices. The BPRV applies a century’s old, highly reliable technology to a modern engineering application. Buckling pins can be installed in a cartridge form allowing a replacement to be handled conveniently like an electrical cartridge fuse; this offers the optimum ease and integrity of installation.

Easy reset, typically in the fi eld by the user, is the design basis for the BPRV. This provides a

unique combination of high fl ow capacity, in-line valve technology designed for minimum reset downtime. Reset is by hand and typically takes less than fi ve minutes to accomplish, even on very large nominal size valves, and without specialized tools. The buckling pin activates the BPRV and is housed in an enclosure external to the process. The enclosure protects the pin and mechanism from environmental conditions.

The application of buckling pin relief valve technology is particularly suited to the following conditions:CONTINUOUS PROCESSES - minimum downtime after activation.HAZARDOUS SERVICE - the operator doesn’t have to remove the BPRV from the piping system for routine pin replacement, minimizing risk of exposure to the process. LARGE LINE SIZE - no requirement for special lifting equipment, extensive manpower, resulting in extended downtime to install a spare buckling pin. INACCESSIBLE LOCATIONS - the buckling pin replacement is small and convenient for installation; the option of a buckling pin cartridge simplifi es installation in hard-to-reach locations. REMOTE INSTALLATIONS - the small buckling pin replacement can easily fit in limited storage space.FREQUENT OPERATION - the cost of a replacement buckling pin is modest compared to the cost of larger rupture disks and post discharge relief valve testing.

Buckling pin relief valve technology allows a facility to operate at a high productivity level while increasing safety for operators. Attractive overall cost of ownership combined with certifi cation to international codes and standards provides the pressure relief system designer with effi cient means of compliance with challenging project objectives.

An Innovation in Subsea Coating Removal

Aberdeen bAsed Proserv offshore, a leading global provider of subsea maintenance, abandonment and decommissioning solutions and services to the offshore energy industry has utilised its extensive in-house manufacturing capabilities and engineering expertise to develop a new and improved subsea marine growth and coating removal tool.

The ‘Proclean 80’ is the latest development to come from Proserv Offshore’s range of coating removal systems which were designed for the removal of concrete, marine growth and other protective coatings from subsea surfaces.

The ‘Proclean 80’ is a configuration of four jets mounted onto a hydraulic cleaning head which rotates at speed removing coatings or marine growth in 80mm increments. The system can be mounted onto circumferential or linear manipulators and secured by divers or ROV’s. The working pressure can be up to 15,000 psi with flow rates of 200 litres per minute. The complete operation is controlled from the surface

via hydraulics and monitored by cameras. As well as being easier to set-up, the new ‘Proclean 80’ system produces faster cleaning times, an improved surface finish and has a remote hydraulic depth setting.

Capable of removing protective coatings from pipeline, structures and caissons

To reduce the relocation time when removing larger areas of coating, the recommendation is to use Proserv Offshore’s ‘PCRT’ and ‘ProJet’ tooling systems. Both these tools offer a reduction in diver and ROV intervention and reduce cleaning times significantly whilst limiting any prolonged exposures to divers using high pressure water

jetting. These solutions have the ability to remove up to 1 metre sections of coating at any time because of the hydraulic manipulators in place.

Power Conversion sPeCialist Converteam has released initial details of a revolutionary new concept in the field of electrical ship propulsion which looks set to push the power envelope of what is achievable in low cost, low voltage (690V) systems.

The new configuration, known as Dual Active Front End (D-AFE), will feature in a Gusto MSC designed NG-9000C-HPE wind turbine installation jack up vessel which is under construction at Drydocks World SE Asia’s Graha yard.

Converteam’s delivery responsibility for this vessel includes for the design supply and commissioning of electrical systems for the vessel itself as well as for its 800 ton capacity crane:

The D-AFE propulsion concept relates to the configuration of the propulsion drive trains and the subsequent steps taken to optimise all related elements of the power system.

For many years manufacturers of variable frequency drives have offered transformerless Active Front End (AFE) solutions. Converteam’s MV3000 is one such drive and it features the characteristic IGBT power semiconductors which are used in a fully controlled rectifier instead of “traditional” uncontrolled diode bridges.

AFE solutions are noted for their intelligent control properties which result in extremely low harmonic distortion and in the provision of a sinusoidal current

being drawn by the converter. As a result of this the requirement for additional transformers is eliminated and the size and bulk of switchboards is minimised.

D-AFE builds on the advantages of AFE and is particularly suited to offshore vessels in which reliability and resistance to single point failures are critical considerations. Dynamically positioned vessels in the DP2 or DP3 category are vessels which are likely to derive the most immediate benefits from D-AFE.

Each inverter being fed by both switchboards is capable of operating based on a supply from either one of them or from both together.

In consequence thrusters, generators and switchboards can be rated such that a worst case failure of, for example, an entire switchboard results in the loss of no thrusters but does mean that 50% of total available power is lost.

By wholly separating the two switchboards, and eliminating all physical links (including expensive exploding fuses) between them, each thruster drive is configured such that it can operate continuously even in the event of the loss of an entire switchboard.

“The benefits of this approach are potentially massive” says Andy Cooper, Director for Offshore at Converteam UK Ltd.

“D-AFE allows us to greatly extend the power range that’s available in a low voltage configuration; that not only cuts the initial costs of system purchase but it also means that through life costs are lower too since on board personnel costs are lower for LV trained crew”.

Interestingly the benefits don’t end there, when thinking about advanced DP vessels there are some really tantalising possibilities in terms of installed thrust and installed power generation capacities.

Cooper observes “Class 2 and Class 3 DP vessels always focus on what happens to DP

station keeping in the event of a worst single case equipment failure. In the case of a Converteam D-AFE system a worst case failure of a whole switchboard would no longer result in the loss of 50% of thrusters. Now the worst case single point failure typically reduces to being the loss of the single most significant thruster.”

DP vessels that adopt this concept could benefit from significantly improved station keeping capability than would be possible for with an equivalent conventional arrangement.

Alternatively these benefits may be taken in terms of reduced equipment ratings.

For example, since 50% thrust can be obtained from 35% power, the same station keeping capability as the conventionally arranged ship may be obtained with a much reduced power consumption.

“The potential for savings in either fuel consumption, thruster installation, generator installation or some combination of all of them are becoming apparent” says Cooper.

Converteam GmbH, Berlin, is involved at the business end of the ship’s mission by contributing significant elements of the electrical systems for the 800 ton GLC-800-ED crane.

This 800 ton capacity crane is situated on top of the jackhouse, which frees up useful deck space and enables the vessel to transport ten complete wind turbine sets in one haul. With its 800 ton leg crane GLC-800-ED series, Gusto MSC has set a new high standard in the booming offshore wind turbine installation market.

The crane is powered by Converteam’s innovative 1600kW liquid-cooled drive, ProCraneMC, which is a system featuring extreme high power density, and which fits perfectly into the tight electrical room. Converteam’s scope of delivery for the crane also covers the LV switchboards, motors, control/automation, crane management system and DNV certification.

The comprehensive scope of Converteam’s involvement in the ship and its crane is likely

to continue extend to the ship’s ‘cargo’ too. As one of the world’s leading suppliers of power converters, generators, and automation systems for the wind turbine industry it’s very likely that the ship and its crane will be employed to deliver and install plenty of turbines incorporating Converteam technology across its lifetime.

Back in the early 70s, the company grew steadily making current meters and new products

were introduced like CTDs and Tide Gauges. The pioneering days of North Sea exploration in the 80s allowed the 600 series CTD to become a firm favourite in the survey and seismic market, indeed this is still the case worldwide and is now known as the Midas CTD.

A move into Tide Gauges during the 80’s proved to be the right decision for Valeport as the BTH700 and VTM710 became a familiar site in many ports and harbours both UK and worldwide. The portable Model 740 introduced in the mid 90’s allowed both large and small survey companies to enjoy a powerful, yet cost effective solution to tidal monitoring and has proved to be another “industry standard” for tidal measurement.

With the oil and gas exploration market entering deeper water, Valeport had to follow suit. The introduction of a 3000m depth rated CTDs allowed the monitoring necessary to support required operations. Today, we deploy both CTD, Multi-Parameter CTD’s and

SVP instruments to 6000m as standard whilst technology drives us forward.

The late nineties saw a new phase in development with the introduction of Wave Recorders and Sound Velocity instruments. The Model 730 Directional Wave Recorders using the well documented PUV measurement method and linear wave theory for data processing, allowed coastal monitoring projects to safely achieve data collection where a traditional wave buoy could not operate. The addition of extra parameters such as turbidity proved a powerful tool in the sediment transport and coastal erosion studies.

Monitoring of sound velocity has traditionally been done via computed CTD data and still undertaken when Salinity and Density are required. These days direct measurement via Valeport’s range of mini sensors and profilers, which utilise the latest in high technology composite materials and digital circuitry, provides users with an un-beatable accuracy. A combined CTD/SVP, the Midas SVX2 has quickly become the professional choice within the oil & gas survey community in the last few years.

For bathymetric products, the Midas Bathypack and miniIPS (intelligent pressure sensor) combine well to give users the best in density corrected depth measurement with simple to use topside software.

Completing the survey equipment range is the Midas Surveyor, a portable, single beam, dual frequency GPS echo sounder. The Surveyor allows one unit to log and output multiple parameters saving valuable space on small craft.

DARMATT THERMAL PASSIVE FIRE PROTECTION SYSTEMSDarchem Thermal Protection has developed DARMATT to provide a fl exible fi re protection system, which can dramatically reduce fi re loss or damage by allowing a controlled shutdown of critical facilities. Danger and damage from fi re at refi neries, petrochemical and offshore installations can be minimised by effi cient protection of the systems controlling the plant.

Darmatt is designed for the protection of actuators and valves, cable routed, conduits and signal lines, junction boxes, solenoid stations, air receivers, process vessels and other equipment applications requiring fi re protection.

The Darmatt PFP (Passive Fire Protection) System has been supplied extensively to the oil and gas industry for both onshore and offshore applications, It is designed and manufactured as a removable, compact, fl exible system, which has been tested and certifi ed to provide protection against hydrocarbon fi res.

Darmatt is fully tested and certifi ed for use in high-rise hydrocarbon fi res such as denoted in the UL1709 and BS476 (pt 20 amendment 6478) fi re test curves. Such fi res reach approximately 1100°C within minutes.

Darmatt J180 has been specifi cally developed to satisfy requirements for a fl exible passive fi re protection system to withstand jet fi re and blast overpressure conditions. The increasingly onerous conditions that fi re protection is now required to meet has led to the development of versions of DARMATT J180 that can withstand jet
