Intended Use

The Klutch P300i is a 16 amp, DC inverter plasma cutter. It is intended for use in cutting through

steel, stainless steel, aluminum, and other metals. This unit is designed to cut up to 1/8" steel at a

travel speed of 10 inches per minute for a clean cut. It can sever ¼" steel. Plasma cutting does

require a source of compressed air and this unit in particular requires a compressed air source

that can provide 60 PSI at a rate of 4.5 CFM. The Compressed Air Supply should not exceed 100

PSI.

Plasma cutting is an alternative to Oxygen/Acetylene cutting. Since plasma cutting does not

require flammable and combustible gases, it is considered a safer alternative to

Oxygen/Acetylene cutting. Compressed air and an electrical source is required for plasma cutting

but not for Oxygen/Acetylene cutting. The plasma arc is designed to cut through metal and does

so efficiently, providing a clean cut edge and very little, if any, warping.

This unit is intended to be used on a 20 amp 120V AC circuit without the use of an extension cord.

If an extension cord is necessary for your application, use the appropriate size and length of

extension cord that will handle 20 amps the entire length of the extension. We highly recommend

talking with a qualified electrician for cord size recommendations.

Do not modify this product in any way. Unauthorized modification may impair the function and/or

safety and could affect the life of the product. There are specific applications for which the product

was designed.

Use the right tool for the job. DO NOT attempt to force small equipment to do the work of larger

industrial equipment. There are certain applications for which this equipment was designed. It will

be a safer experience and do the job better at the capacity for which it was intended. DO NOT use

this equipment for a purpose for which it was not intended.

Industrial or commercial applications must follow OSHA requirements.

⚠WARNING

WORK AREA SAFETY

Inspect the work area before each use. Keep work area clean, dry, free of clutter, and well-lit.

Cluttered, wet, or dark work areas can result in injury. Using the product in confined work areas

may put you dangerously close to other cutting tools and rotating parts.

Do not use the product where there is a risk of causing a fire or an explosion; e.g., in the presence

of flammable liquids, gases, or dust. The product can create sparks, which may ignite the

flammable liquids, gases, or dust.

Do not allow the product to come into contact with an electrical source. The tool is not insulated

and contact will cause electrical shock.

Keep children and bystanders away from the work area while operating the tool. Do not allow

children to handle the product.

⚠WARNING

PERSONAL SAFETY

Stay alert, watch what you are doing, and use common sense when operating the tool. Do not use

the tool while you are tired or under the influence of drugs, alcohol, or medication. A moment of

inattention while operating the tool may result in serious personal injury.

Dress properly. Do not wear loose clothing, dangling objects, or jewelry. Keep your hair, clothing

and gloves away from moving parts. Loose clothes, jewelry, or long hair can be caught in moving

parts. Air vents on the tool often cover moving parts and should be avoided.

Wear the proper personal protective equipment when necessary. Use ANSI Z87.1 compliant safety

goggles (not safety glasses) with side shields, or when needed, a face shield. Use a dust mask in

dusty work conditions. Also use non-skid safety shoes, hardhat, gloves, dust collection systems,

and hearing protection when appropriate. This applies to all persons in the work area.

Do not overreach. Keep proper footing and balance at all times.

⚠CAUTION

PLASMA CUTTER USE AND CARE

Do not force the plasma cutter. Products are safer and do a better job when used in the manner

for which they are designed. Plan your work, and use the correct product for the job.

Check for damaged parts before each use. Carefully check that the product will operate properly

and perform its intended function. Replace damaged or worn parts immediately. Never operate the

product with a damaged part.

Store the product when it is not in use. Store it in a dry, secure place out of the reach of children.

Inspect the tool for good working condition prior to storage and before re-use.

Use only accessories that are recommended by the manufacturer for use with your product.

Accessories that may be suitable for one product may create a risk of injury when used with

another tool. Never use an accessory that has a lower operating speed or operating pressure than

the tool itself.

Keep guards in place and in working order. Never operate the product without the guards in place.

⚠WARNING

Your Welding/Cutting Environment

Keep the environment you will be welding or cutting in free from flammable materials.

Always keep a fire extinguisher accessible to your cutting environment.

Always have a qualified person install and operate this equipment.

Make sure the area is clean, dry, and ventilated. Do not operate the plasma cutter in humid, wet, or poorly ventilated areas.

Always have your plasma cutter maintained by a qualified technician in accordance with local, state and national codes.

Always be aware of your work environment. Be sure to keep other people, especially children, away from you while cutting.

Keep harmful arc rays shielded from the view of others.

Mount the plasma cutter on a secure bench or cart that will keep the plasma cutter secure and prevent it from tipping over or falling.

⚠WARNING

Your Plasma Cutter’s Condition

Check that the ground cable, power cord, and torch to be sure the insulation is not damaged. Always replace or repair damaged components before using the plasma cutter.

Check all components to ensure they are clean and in good operating condition before use.

⚠CAUTION

PLASMA CUTTER USE AND CARE

Do not operate the plasma cutter if the torch or ground cables are wet. Do not immerse them in

water. These components and the plasma cutter must be completely dry before attempting to use

them.

Follow the instructions in this manual.

Keep the plasma cutter in the off position when not in use.

Connect ground lead as close to the area being cut as possible to ensure a good ground.

Do not allow any body part to come in contact with the material being cut if you are in contact with the ground or material being cut from another plasma cutter.

Do not cut if you are in an awkward position. Always have a secure stance while cutting to prevent accidents. Wear a safety harness if working above ground.

Do not drape cables over or around your body.

Wear eye protection (see ANSI Z49.1 safety standard) while cutting to protect your eyes from harmful UV and IR ray’s.

Wear proper gloves and protective clothing to prevent your skin from being exposed to hot metals, UV and IR rays.

Do not overuse or overheat your plasma cutter. Allow proper cooling time between duty cycles.

Keep hands and fingers away from moving parts.

Do not point torch at any body part of yourself or anyone else.

Always use this plasma cutter in the rated duty cycle to prevent excessive heat and failure.

⚠WARNING

Electrical Shock

Plasma cutters can produce a shock that can cause injury or death. Touching electrically live parts

can cause fatal shocks and severe burns. While cutting, all metal components connected to the torch

are electrically hot. Poor ground connections are a hazard, so secure the ground lead before cutting.

Wear dry protective apparel: coat, shirt, gloves, and insulated footwear.

Insulate yourself from the work piece. Avoid contacting the work piece or ground.

Do not attempt to repair or maintain the plasma cutter while the power is on.

Inspect all cables and cords for any exposed wire and replace immediately if found.

Use only recommended replacement cables and cords.

Always attach ground clamp to the work piece or work table as close to the cutting area as

possible.

Do not touch the torch and the ground or grounded work piece at the same time.

Do not use a plasma cutter to thaw frozen pipes.

⚠WARNING

Fumes and Gases

Do not use plasma cutter in the presence of gasoline, diesel, propane, or other flammable liquids. Sparks created from the cutter may ignite liquids or fumes, causing an explosion and serious injury or death.

Fumes emitted from the plasma cutting process displace clean air and can result in injury or death.

Do not breathe in fumes emitted by the plasma cutting process. Make sure your breathing air is clean and safe.

Work only in a well-ventilated area or use a ventilation device to remove plasma cutting fumes from the environment where you will be working.

Do not plasma cut on coated materials (galvanized, cadmium plated or containing zinc, mercury or barium). They will emit harmful fumes that are dangerous to breathe. If necessary use a ventilator, respirator with air supply or remove the coating from the material in the cutting area.

The fumes emitted from some metals when heated are extremely toxic. Refer to the material safety data sheet for the manufacturer’s instructions.

Do not plasma cut near materials that will emit toxic fumes when heated. Vapors from cleaners, sprays and degreasers can be highly toxic when heated.

⚠WARNING

UV and IR Arc Rays

The plasma cutting arc produces ultraviolet (UV) and infrared (IR) rays that can cause injury to

your eyes and skin. Do not look at the plasma cutting arc without proper eye protection.

Always use safety glasses, a shield, or a helmet that meets ANSI Z49.1 standards for plasma cutting.

Cover all bare skin areas exposed to the arc with protective clothing and shoes. Flame-retardant cloth or leather shirts, coats, pants, or coveralls are available for protection.

Use screens or other barriers to protect other people from the arc rays emitted from your plasma cutting.

Warn people in your area when you are going to strike an arc so they can protect themselves.

⚠WARNING

Fire Hazards

Do not plasma cut on containers or pipes that contain or have had flammable, gaseous or

liquid combustibles in them. Plasma cutting creates sparks and heat that can ignite flammable

and explosive materials.

Do not operate any plasma cutter in areas where flammable or explosive materials are present.

Remove all flammable materials within 35 feet of the plasma cutter. If removal is not possible, tightly cover them with fireproof covers.

Take precautions to ensure that flying sparks do not cause fires or explosions in hidden areas, cracks or areas you cannot see.

Keep a fire extinguisher close in the case of fire.

Wear garments that are oil-free with no pockets or cuffs that will collect sparks.

Do not have on your person any items that are combustible, such as lighters or matches.

Keep work lead connected as close to the weld area as possible to prevent any unknown, unintended paths of electrical current from causing electrical shock and fire hazards.

⚠CAUTION

Hot Materials – Plasma cut materials are hot and can cause severe burns if handled improperly.

Do not touch plasma cut materials with bare hands.

Do not touch torch after cutting until it has had time to cool down.

⚠CAUTION

Electromagnetic Field

Electromagnetic fields can interfere with various electrical and electronic devices such as pacemakers.

Consult your doctor before using any electric arc welder or cutting device.

Keep people with pacemakers away from your welding area when welding.

Do not wrap cable around your body while welding.

Wrap MIG gun and ground cable together whenever possible.

Keep MIG gun and ground cables on the same side of your body.

⚠CAUTION

Sparks/Flying Debris

Plasma cutting creates hot sparks that can cause injury. Chipping slag off cuts can create flying debris.

Wear protective apparel at all times: ANSI-approved safety glasses or shield, a welder’s hat and ear plugs to keep sparks out of ears and hair.

⚠CAUTION

Electromagnetic Field

Consult your doctor before using any plasma cutting device. Keep people with pacemakers away from your plasma cutting area while cutting. Do not wrap cable around your body while plasma cutting. Wrap plasma torch cable and ground cable together whenever possible.

⚠WARNING

Shielding Gas Cylinders Can Explode

High pressure cylinders can explode if damaged, so treat them carefully.

Never expose cylinders to high heat, sparks, open flames, mechanical shocks or arcs.

Do not touch cylinder with torch.

Do not cut on the cylinder.

Always secure cylinder upright to a cart or stationary object.

Keep cylinders away from welding, cutting or electrical circuits.

Use the proper regulators, gas hose and fittings for the specific application.

Do not look into the valve when opening it.

Use a protective cylinder cap whenever possible.

⚠CAUTION

Proper Care, Maintenance, and Repair

Always have the power disconnected when working on internal components.

Do not touch or handle PC board without being properly grounded with a wrist strap. Put PC board in static proof bag to move or ship.

Do not put hands or fingers near moving parts such as drive rolls of fan.

⚠WARNING

Proposition 65 Warnings

Plasma cutting equipment produces fumes or gases which contain chemicals known to the state of California to cause birth defects and, in some cases, cancer (California Health & Safety code section 25249.5 et seq.).

Setting Up Equipment

⚠WARNING

ELECTRIC SHOCK CAN KILL!

High voltage danger from power source! Consult a qualified electrician for proper installation of receptacle. This plasma cutter must be grounded while in use to protect the operator from electrical shock.

Do not remove the grounding prong or alter the plug in any way. Use only the supplied adapter between the plasma cutter’s power cord and the power source receptacle. Make sure the POWER switch is OFF when connecting your plasma cutter’s power cord directly to a properly grounded 120 VAC, 60 HZ, single-phase, 20 amp input power supply.

1. POWER REQUIREMENT 120V - AC single phase 120V (110-130V) 50/60 HZ fused with a 20

amp time delayed fuse or circuit breaker is required. DO NOT OPERATE THIS UNIT if the

ACTUAL power source voltage is less than 110 volts AC or greater than 130 volts AC.

2. EXTENSION CORD - We do not recommend an extension cord because of the voltage drop

they produce. This drop in voltage can affect the performance of the plasma cutter. If you

need to use an extension cord, check with a qualified electrician and your local electrical

codes for your specific area.

3. INSTALLATION OF THE CUTTING TORCH - Your torch should be fully assembled and

ready to install. Figure 2 shows the components of the torch head and how those components

are installed.

a. Connect the Ground Clamp to your workpiece.

b. Connect your compressed air source to the gas connection on this units back panel.

Operating Instructions

⚠WARNING

High voltage danger from power source!

Consult a qualified electrician for proper installation of receptacle at the power source. This plasma cutter must be grounded while in use to protect the operator from electrical shock. If you are not sure if your outlet is properly grounded, have it checked by a qualified electrician. Do not cut off the grounding prong or alter the plug in any way and do not use any adapter, other than the supplied adapter, between the plasma cutter's power cord and the power source receptacle. Make sure the POWER switch is OFF then connect your plasma cutter’s power cord to a properly grounded 120 VAC (110V - 130V), 60 HZ, single phase, 20 amp power source.

PLASMA CUTTING OPERATION

1. SET-UP – a. Check the plasma cutter to see if it has been connected correctly and is in good

working condition as described in INSTALLATION Section and that it complies with safe operation requirements as noted in the IMPORTANT SAFETY CONSIDERATIONS Section.

b. Switch on the power switch of the cutter to observe if the operation is normal. If it is normal, the fan should start up and the Power Indicator Light should be on. If there is no compressed air or the air pressure is low the Low Pressure Indicator Light will be on.

c. Adjust the air supply valve until the air pressure is up to the cutting torch requirement. (Lowest pressure is 50 PSI), the Low Pressure Indicator Light will not be lit up in those conditions.

d. Adjust the air flow to be sure it is consistent. e. Pull the torch trigger. The cutting operation begins after the cutting plasma pilot arc is

made. 2. CUTTING OPERATION

a. Metal Sheet Cutting i. Put the torch’s nozzle at the start of the work piece. Turn on the torch switch

to ignite the plasma pilot. After the work piece is cut thorough, move the torch along the cutting direction uniformly. The cutting speed is determined by watching to see if the cutting goes all the way through. If the speed is too fast, the work piece won’t be cut thorough, or if too slow, the cut quality would be affected, excessive warping may occur, or the arc could stop.

ii. When you’ve completed the cutting process, turn off the torch; the plasma pilot arc will stop.

b. Metal Mesh Cutting i. Fix the work piece and connect the earth cable with the work piece. ii. Put the cutting nozzle onto the work piece, lift torch up slightly from the work

piece and turn on the switch to cut.

c. Notice While Cutting i. Unnecessary igniting of the pilot arc in the air will reduce the life-span of the

torch’s electrode and nozzle. ii. It is best to start cutting at the edge of the work piece, unless you are piercing

the work piece. iii. Keep a space between the nozzle and the work piece. Pressing the nozzle

on the work piece could cause the nozzle to stick, reducing the smoothness of the cutting action creating an undesirable result.

iv. Keep the torch’s nozzle vertical against the work piece, and watch to be sure the arc is moving along the cutting line.

v. For thin materials reduce the amperage setting to get the best cutting quality, reduce excessive warping and to extend the life of the electrode and nozzle.

vi. Do not rapidly switch the torch trigger on and off; this will damage the pilot arc system and work piece.

vii. The plasma cutter’s working air pressure range is 50-90 PSI. Notice: the internal pressure switch will shut off when the air pressure falls below 50 PSI. The switch only works when the pressure rises to 50 PSI or above.

viii. Every 4-8 hours, check the air filter on your air supply and remove excess moisture. Too much moisture in the cutter or torch may lead to operational trouble.

⚠WARNING

Always unplug the power supply before checking for and removing moisture.

Maintenance

Disconnect input power before installing, maintaining or servicing this equipment.

Lockout/tagout input power according to OSHA 29 CFR 1910.147.

Maintenance Interval Maintenance Point

Before Each Use Inspect all cords and power cables. Replace any cords or

power cables that are damaged or cracked.

Every 3 Months

Inspect all warning and caution labels affixed to this unit. If

they are worn, torn or otherwise unreadable, then replace the

warning labels.

Inspect and clean and tighten all connections.

Every 6 months Unplug the plasma cutter and blow out or vacuum the inside.

Main power switch is defective Replace main power switch.

There is not a

pilot arc. Low air supply pressure. Check air supply.

Adjust gas pressure adjuster so the

gas pressure display reads a minimum

of 60 PSI.

Protection indicator is on indicating the

machine is in protection mode.

See the ‘Protection Indicator is On’

section (following page).

Missing torch head components.

Replace missing torch head

components. See the Installation of

Cutting Torch section.

Plasma torch trigger not communicating

with the unit.

Pull the trigger. If the work light is not

on, the torch is not communicating with

the machine. Check the trigger

connection.

Replace or repair torch.

Plasma torch may be defective.

See if electrode in torch head is spring

loaded. If it is not, the torch head has

seized and the torch will need to be

replaced. Install an air dryer to your

compressed air supply to prevent

corrosion of the torch head.

Arc start circuit defective.

Protection

indicator is on. The internal temperature is too high.

Leave power on and let the fan cool

the unit. Output will continue when the

unit has cooled.

Input power voltage is too high or too

low.

Meter input power voltage. This unit

must be used with input voltage that

ranges from 110V-130V AC.

Voltage Protection Range Is Incorrect.

If your metered power is in the range of

110V - 130V AC, the voltage protection

range may be incorrectly set. This can

be adjusted on the main PC Board.

Component VR102 can be turned

counter-clockwise to lower the

minimum input voltage threshold.

Component VR101 can be turned

clockwise to increase the maximum

voltage threshold. Do not operate this

unit when input voltage is less than

110VDC or over 130VDC.

Cooling fan is not

working. Unit is not turned on. Turn on unit.

Cooling fan defective. Replace the cooling fan.

Control transformer defective. Replace control transformer.

Limited Warranty

Northern Tool and Equipment Company, Inc. ("We'' or "Us'') warrants to the original purchaser only

("You'' or “Your”) that the Klutch product purchased will be free from material defects in both materials

and workmanship, normal wear and tear excepted, for a period of three years from date of purchase.

The foregoing warranty is valid only if the installation and use of the product is strictly in accordance

with product instructions. There are no other warranties, express or implied, including the warranty of

merchantability or fitness for a particular purpose. If the product does not comply with this limited

warranty, Your sole and exclusive remedy is that We will, at our sole option and within a commercially

reasonable time, either replace the product or product component without charge to You or refund the

purchase price (less shipping). This limited warranty is not transferable.

Limitations on the Warranty

This limited warranty does not cover: (a) normal wear and tear; (b) damage through abuse, neglect,

misuse, or as a result of any accident or in any other manner; (c) damage from misapplication,

overloading, or improper installation; (d) improper maintenance and repair; and (e) product alteration

in any manner by anyone other than Us, with the sole exception of alterations made pursuant to

product instructions and in a workmanlike manner.

Obligations of Purchaser

You must retain Your product purchase receipt to verify date of purchase and that You are the original

purchaser. To make a warranty claim, contact Us at 1-800-222-5381, identify the product by make

and model number, and follow the claim instructions that will be provided. The product and the

purchase receipt must be provided to Us in order to process Your warranty claim. Any returned

product that is replaced or refunded by Us becomes our property. You will be responsible for return

shipping costs or costs related to Your return visit to a retail store.

Remedy Limits

Product replacement or a refund of the purchase price is Your sole remedy under this limited warranty

or any other warranty related to the product. We shall not be liable for: service or labor charges or

damage to Your property incurred in removing or replacing the product; any damages, including,

without limitation, damages to tangible personal property or personal injury, related to Your improper

use, installation, or maintenance of the product or product component; or any indirect, incidental or

consequential damages of any kind for any reason.

Assumption of Risk

You acknowledge and agree that any use of the product for any purpose other than the specified

use(s) stated in the product instructions is at Your own risk.

Governing Law

This limited warranty gives You specific legal rights, and You also may have other rights which vary

from state to state. Some states do not allow limitations or exclusions on implied warranties or

incidental or consequential damages, so the above limitations may not apply to You. This limited

warranty is governed by the laws of the State of Minnesota, without regard to rules pertaining to

conflicts of law. The state courts located in Dakota County, Minnesota shall have exclusive jurisdiction

for any disputes relating to this warranty.
