MES and Production Modelling

In the early Nineties, industries acknowledged the need for a layer to integrate and link Business Sys-tems with Control Systems. The term Manufactur-ing Execution Systems (MES) has been used from the start to specify all those functions and products that satisfy this need.

Initially, MES indicated a “gray” area that was a hodgepodge of almost every application or product that could not be clearly assigned to either the Business System or the Control System layer. Most of these products were spinoffs of applications developed by a System Integrator for a particular Customer and were generally focused on a very specific area (i.e. scheduling, laboratory, quality, tracking…).

After some time, international organizations ad-dressed the need for a clearer definition of MES: MESA (Manufacturing Enterprise Solutions Associa-tion) and, as a consequence, ISA (Instrumentation System and Automation Society) later developed models that describe these levels and seek to standardize them.

Under the pressure of new business-driving forces that have been emerging in recent decades, Manu-facturing Plants continue to play a major role. The globalization of both companies and production processes makes it necessary to create new models. Manufacturing is not a process that can be com-pleted by a single self-enclosed entity, but extends beyond the bounds of the Plant, the Country and the Enterprise.

Therefore, MES cannot act simply as an interface between Business and Process layers, but requires a substantial number of functions that are crucial to a Company’s success. Rather than remaining distinct from one another, connected solely by a data ex-change layer, these functions need to be coordi-nated, in adherence to the Business and Production strategy.

ISA-95 documents point this out very clearly, de-scribing the MES process in terms of both data and interaction between functions (e.g. Order Dispatch-ing, Resource Management).

The result is a new approach to MES, based on an architecture that allows describing Business Pro-cesses that orchestrate functionalities provided by a set of specialized and affordable Components.

At the same time, this orchestration must also in-volve the Automation and Control level, thereby making both MES and Control part of the same Collaborative Production Management system.

Standards and Compliance

ISA-95 Compliance

ISA-95 is acknowledged as the most authoritative standard for MES applications. Not only Market Ana-lysts such as AMR (www.amrresearch.com) and ARC (www.arcweb.com) confirm this, but also several major vendors adopt this standard. In addition to Siemens, we can find, for example, SAP and Microsoft. Siemens works in close conjunction with ISA and was the very first MES vendor to offer a comprehensive product implementing the ISA-95 standard. This trans-lates into standardized terminology, concepts and models for integrating manufacturing operations functions with enterprise functions. Such standardiza-tion is achieved with ISA-95, which defines the func-tional view of an enterprise, allowing a simple generic model of work activities to be applied to the main areas of manufacturing. As a member of the ISA-95 Committee, Siemens actively contributes to the fur-ther development of this standard.

Complying with ISA-95 makes it possible to reap some important benefits: in particular, for what concerns defining the hierarchical model of the MES solution, which simplifies developing solutions that are both standard yet flexible, while still satis-fying customer requirements in full.

21 CFR Part 11 Compliance

Overview

Siemens is one of the first manufacturers to focus on MES. SIMATIC IT is a collection of highly-integrated components, designed to coordinate the systems within each factory, standardize production across the entire enterprise and keep manufactur-ing processes aligned with supply-chain activity.

SIMATIC IT provides a high-level environment that permits modeling all manufacturing business pro-cesses, by synchronizing and coordinating the func-tions provided by the single components. These functions will properly execute the actions required for managing the production, such as order man-agement, material management, KPI calculation and so forth

The core of this system is called SIMATIC IT Produc-tion Suite. It is a collection of components for de-signing, implementing and maintaining Manufac-turing Execution Systems.

SIMATIC IT Production Suite is made up of SIMATIC IT Production Modeler and SIMATIC IT Compo-nents: • SIMATIC IT Production Modeler is a modeling

environment in which the functions, belonging to different SIMATIC IT Components, are com-bined graphically in order to explicitly define the execution logic (explicit-rules approach).

In this manner, these external applications can be orches-trated by SIMATIC IT as if they were SIMATIC IT Components. SIMATIC IT PM can coordinate the entire process and all involved applications. SIMATIC IT Production Modeler

Overview

The core component is SIMATIC IT Production Mod-eler. An object-oriented graphical tool, it enables the user to follow the entire lifecycle of a MES pro-ject, from its design to its commissioning phase, whereas Components provide all basic functionali-ties to run manufacturing processes and, ultimately, fulfill their specific requirements.

SIMATIC IT Production Modeler offers a modeling environment in which the various functions provid-ed by SIMATIC IT Components are graphically com-bined to define the execution logics representing the operating procedures. These logics are called Production Operations and are presented as rules (workflows), in which each step represents the execution of a function provided by a component. To achieve this, SIMATIC IT Production Modeler also offers the modeling environment to build the Plant Model, essential for defining the plant’s various behaviors.

Plant Model

The plant model describes all those elements that concur to achieving manufacturing targets. In de-tail, these elements can be either physical or logi-cal. Physical Elements are those actually used in the manufacturing cycle, and represent the Shop Floor; they may be simple elements (such as a reactor, a

mixer, a packaging line), or present greater com-plexity (such as an assembly line, a continuous casting machine, etc.). Logical Elements are all those software components that contribute to fulfilling the manufacturing cy-cle, with the goal of managing the necessary in-formation to track and manage the entire produc-tion. Here are some examples of Logical Elements: a LIMS, a material manager, a mathematical model, a graphic interface, an order manager, etc.

Execution Model

Once the plant model is properly defined, it is nec-essary to describe the plant behavior, in the sense that the functionality of the model’s elements (Physical and Logical) must be synchronized and coordinated in order to support the operating pro-cedures representing the plant’s daily operations. SIMATIC IT offers standard functionalities through SIMATIC IT Components. Material Management (genealogy, tracking & tracing, etc.), Order Man-agement (order sequencing, dispatching, etc.) and Data Analysis (KPI modeling and calculation, etc.) are some examples of these components.

Together, these functionalities make it possible to define Business Rules. Production Operations ex-plicitly represent the workflows that drive the com-ponents’ functions; as a result, they are the actual application. A Production Operation is graphically modeled. It sequences the actions by invoking the appropriate functions that are executed by the components and each function is invoked in each step of the Business Rule.

SIMATIC IT Components

Components are designed to provide the function-ality to update the status of the plant’s elements, maintain historical records, transform materials, modify orders and so forth. Therefore, each com-ponent is specialized in performing particular ac-tions. Of the various types of quality tests that can be conducted, At-Line tests are crucial to streamlining the testing process and provide line operators with test results almost instantaneously.

In At-Line tests, items or samples are taken out of the production stream and an operator at the pro-duction line performs the inspection and fills in forms with results of the analysis. As At-line tests require only seconds or minutes to be conducted, the production process is not interrupted.

Gradual extension and customization to the out-of-box solution, as well as seamless integration with SIMATIC IT and 3rd-party solutions, is possible. The only step necessary to start developing your CAB Portal Web application is to install the SIMATIC IT CAB Portal Starter Kit.

CAB Packages are compressed, encrypted and de-ployed CAB Portal applications developed with the CAB Portal Starter Kit, enclosing web contents such as web pages, user controls, images, scripts and the dynamic contents into a single unique file. They can be fully integrated with CAB Portal applications and are automatically configured to retrieve data from the active SIMATIC IT database. This “minimum effort” approach eliminates the need to break down the main code of the application to extend its func-tionalities. Packages can be installed, updated, removed and are subject to version management. A user-friendly step-by-step guide to creating or up-dating by means of CAB Packaging Wizard, which is also a part of the CAB Portal Starter Kit.
