    Equipment required. • Compressor manual.

    • Circlip pliers.

    • 1/2” rattle gun.

    • Allen keys; 5, 8, 10mm

    • Metric socket set.

    • Short extension bar.

    • Long extension bar.

    • Torque wrench.

    • Piston ring compression tool.

    • Gudgeon pin hone tool.

    • High speed drill.

    • Rubber mallet.

    • Oil gun.

    • Spanners 10, 11, 18, 19, 21, 22, 27 & 29mm

    • Oil brush & pot.

    • Bearing heater or oven.

    • Press Brake.

    Set piston square in press brake.

    Remove gudgeon pin circlips. Press gudgeon pin out of piston.

    Press new gudgeon bush in con rod.

    Heat pistons to 100°C on hot plate or in an oven.

    Hone out new gudgeon bush un-til new gudgeon pin fits neatly.

    When piston is at 100°C fit con rod and new gudgeon pin. Fit both circlips. Cool piston with compressed air.

    Lubricate oil gallery.

    Heat main bearings to 120°C.

    Fit washer (4002139) & plug (4070102) in crankshaft.

    Shrink fit main bearings on crankshaft. Then cool with compressed air.

    Fit bolt & washer in crankcase housing. (If applicable)

    Fit oil return elbow in crankcase cover.

    Lubricate main bearing housing & bush in crankcase cover.

    Fit oil strainer & gasket in crank-case.

    Lubricate main bearing housing in crankcase.

    Press crankshaft into crankcase.

    Fit oil pump drive gear to crank-shaft.

    Fit crankcase cover gasket.

    Lubricate both main bearings.

    Place crankcase cover in posi-tion. Fit two bolts to locate holes.

    Press crankcase cover on.

    Secure all bolts. Check crank turns freely.

    Fit new big end bearing shells; • Standard • 0.5mm • 1.0mm sizes available

    Torque con rod bolt/nuts.

    Fit piston rings. Taper on rings to top. Locate piston ring end gaps; Top ring - 12 o’clock Middle ring - 4 o’clock Bottom ring - 9 o’clock

    Lubricate piston rings.

    Compress piston rings.

    Fit cylinder studs. (short thread into crankcase) Fit o ring in bottom of cylinders. Ensure ribs in cylinder and aligned with studs.

    Push cylinder onto piston. Do not twist cylinder when push-ing barrel on. This will move ring end gaps.

    Fit o ring in top of cylinders. Fit cylinder heads & torque nuts Check piston to head clearance. Should be 1-2mm. Check crank turns over freely.

    Fit outlet manifold with new o rings & douty seal washers.

    Fit copper washers.

    Fit valves in head, inlet to bot-tom.

    Fit o rings and apply rubber grease.

    Fit valve retainers. Ensure legs do not obstruct ports in cylinder head.

    Fit valve retainer spider and torque nut & studs.
