INTRODUCTION

Wrote on 25 of January 2007 in concerning for new I.E made paper from orientation. This day I start for the first time working as an industrial engineer in PT. Citra Abaadi Sejati

Which produced the apparel for human around the world?

Good day... let’s start for the first time as an industrial engineer in P.T. Citra Abadi SejatiThese below the little folk from me to explain that company…let’s grab it dude.

NDUSTRIAL ENGINEERING is concerned with the design, improvement

and installation of integrated system of people, materials,

information, equipment and energy. it draw upon specialized

knowledge and skill in the mathematical, physical and social

science together with the principles and methods of engineering

analysis and design to specify, predict, and evaluate the result to

be obtained from such system. As the Taylor said that “we have to

know exactly what we want to do and then seeing that they do in the

best and cheapest way”

All right that’s just a flash of the knowledge of Industrial

engineering, right now we have to launch on the fact and

application of Industrial System in PT.CITRA ABADI SEJATI

PT.CITRA ABADI SEJATI is the one of the biggest garment company in

the south East Asia

Is Located in Jl.Raya Cileungsi-Jonggol Indonesia. It has many

export products to oversea especially in Europe and USA.Now,

PT.CITRA ABADI SEJATI has many buyer or customer from local and

foreign country where they have already believe for the quality

made by PT.CITRA ABADI SEJATI, that’s why our company holding many

certificated from our buyer whose believe in our product which are;

Liz Claiborne, Nike, Polo, Guess and many more, which are we still

expand in getting many customer in the world.

INCOMING AND OUT COMING GOODS

roducing garments in PT.CITRA, concerning with many departments

to handle the goods come into the storage, start from the raw

material come-in until the product finish in the process and ready

to distribute to the other department.

Fabric Store

Fabric Store is the one of the department in handling the goods

coming and come out from the supplier. In the fabric store we have

many activities such are:

Goods Receipt: The Goods come into the Storage usually forming in a

roll and holding in the front door to do some checking such as: the

quantity, name of the supplier and others the completed data to go

on the next inspection.

Goods Checking: This process related to determine the incoming

goods are good quality or not. Checking usually does each time the

goods coming. Checking the quantity of rolls by taken the sample as

much as 10% of total is the first point to step on the next

process. Checking Rolls usually done by machine inspection which

located in the fabric store especially checking for fabric.

Goods Arrangement : Fabric come in to PT CITRA are not straightly

following up go to the next process in the production but that

goods has to be in racking, racking is the one of in the fabric

store to place the fabric when arriving and finish checking. In

racking we have the label which the label sticks out in each the

rack. The name in the label must be same with the name of buyer

whose belong their requesting on their product made by PT.CITRA.

Administration: Information is very important in each company,

usually information collected by the actual data. PT.CITRA has the

administration system for organize the fabric in and out, such are:

Invoice, PIB, MR and the last is the most important document GRN

(Gross Requirement Note) for all must be complete, if not complete

means the goods are not allowed by the next department in

transferring requirement goods.

Goods distribution to factory and subcont: Relation ship and

cooperate the key for success, we can not working alone to workout,

we have to do some assistance in helping us to get our job easier

and smooth, same like in material handling especially for the

problems in the space of limited layout, over load and efficiency

in the holding cost, that’s why PT. Citra has the selected subcont

in helping to work out. The function of subcont not only for

placement our goods but also they can order to us and purchase some

supported material they needed.

Fabric Inspection

Sometimes in our life we feel something bad in feeling, do they

know that they have some defect or weaknesses probably, nothing

perfect but we try to approach to be the perfectionist. In the

store also have some defect not all the goods is excellent at least

in the control of specification by tolerance we can accepted.

Fabric inspection is the place for the activity in inspecting the

goods incoming into storage and their activity includes;

Controlling, Quality Assurance and Checking.

Procedure: the goods comes into the storage and holding by the

inspectors officer to check the quantity of pieces rolls if the

quantity is accurate the goods can continue to the racking, if not

accurate the goods has to be replace or report to the supplier and

explain that their goods are defect, all that inspection must be

followed up by administrator or officer who handling the data from

the inspector.

What to Identify: Identifying has to target some goal, for example

for the fabric we have to do some inspection concerning in the

quality assurance our material because customer doesn’t care if our

product reject they wouldn’t not accepted our condition because

they pay for satisfied not for doomsday, they want to be perfect,

at least the control - standard of their specification and

tolerance. So, what we do in inspection? Do we just believe that

the goods come from the buyer already good? Of course not! Fabric

we have to inspect such as; holes, stain, broken pick and many else

which indicated that the goods is defect.

Administration: What we usually do in some activity in processing

to get record of the objectivity process, Right! Write down and

report to analyze where the data of us will be useful next if we

needed and will avoid screw everything’s up. In the fabric

inspection we know how many product defects? How much fabric for

the cutting department need for their production? The entire

question easy to be answered if we do a good administration

properly, so what are the activity of administration. The

administrator input the data to the computer contains the incoming

goods the defect then making a report to the PPMC after that, they

get done their job by Receive the Material request Form from the

other department that are all the activity has to be entries into

the database computer to get an ease in work out of material

request next.

Criteria of Acceptable and Non-Acceptable Goods for Production

Many consideration to determine the eligible good to get some

appraisal whether the goods is can be accepted or not? To know what

he criteria that the goods accepted or not is doing by some

specialized inspecting where used the machine deep light to control

Page 7: Training Report CITRA ABADI SEJATI on Masagus Malvinus Tjiknang, STMI Deprind Jakarta

the color and we also can use the gramasi and gray scale to

recognize that the co lour is under specification. that/s a little

bit of the criteria in colour.for another criteria’s like a hole,

stained or jerk we can do the same for all the defect measurement

in inspection activity. As we remember the criteria to determine

the reject we can use that tools which has the function by itself.

definitely if the defect more than 10% of sample we taken it means

we have to check all physically and manually then the defect goods

we retained then give it the back to the supplier or give them

around that news, so they can reply as soon as possible.

 Accessories Stores

Have you ever seen something beautiful attach in your apparel like

button or zipper. Mostly people know about the accessories.

accessories is the things attach on pieces of the apparel in

completing material to our dress, like blazer, pants even skirt.

PT.CAS has many activities related to the accessories come in and

come out. They organize properly for this process to avoid the

wrong activities. Function of this place is for holding the

material before transfer to the other department. The sequences of

this activity following this procedure: accessories comes to the

storage but it can not be straightly put in to the rack, it must be

check first by the staff who in charge on their shift and duty.

Goods Receipt: The incoming goods in the accessories stores have to

be check first for the quantity, item, and the name of the buyer.

Data has to identify the in receiving and must be accurate. After

that we can receive the goods comes from the buyer.

Goods Checking: Before the goods launch in to the racking, the

first step we must check it first for the completing of the

information on record and make sure that the quantities accurate

and same as the material requirement form (MR) so have to take care

Page 8: Training Report CITRA ABADI SEJATI on Masagus Malvinus Tjiknang, STMI Deprind Jakarta

by the correcting to avoid the shortage or access will happen in

screw everything s up.

Goods Arrangement

Identifying which these goods belong to? It belong Liz Clair bone

or Nike or maybe Nike. So, we are here have to arrange and organize

in racking the goods at the rack which has their name theirself in

order to we will not be wrong on organizing that material.

 Administration

The process in administration for the accessories inspection

related to this

activity: checking the invoice, make sure the invoice accurate wit

the MR. after that we obtained the GRN.if we haven’t done yet in

finishing the GRN.We are not supposed to be give the accessories to

other department. Let’s the department waiting to receive their

requirement until the GRN print out.

Goods Distribution to the Factory and Subcont

Distribution process for the material start from accessories store

through out many activities related to the document in

administration such as the stock card which indicated whether we

still hold the material they order or not? If we still hold the

material we are ready to deliver.

 Accessories Inspection

What the Inspection? When se do the inspection? What is the stuff

to be inspected? Of course, the inspection is a must to do we don’t

know if someday we have the reject material and will be a bad

effect from our buyer or customer. the inspection is the

controlling the quality even the quantity of the accessories

product before step on the next process that’s why this process is

very important because the decision reject or defect for the

product has to be determined first before we do to the next

process.

Inspection procedure

Every operation has the procedure itself; PT.CAS has the procedure

in inspection generally. Our method related by the statistic

process such as the eligible sample random. We take the 10% of the

material we would like to inspect. By the inspection we will know

how many the products reject? In order to the inspection need the

full of concentration and a good correcting to get the excellent

result.

 What to Identify

Commonly, we have many constraint to control the product, why is

that? Because the product not 100% perfect it must be some defect.

So our job now is identifying the defect which can make the big

effect to the apparel later in finishing the defect in identify

such as; whole, color, yarn and jerk. If the goods contain one of

or many defect we cannot accept and it has to be returned to the

supplier.

 Administration

Material request is apart of this activity, systematically MR will

compare with GRN to compare the quantity needed, we will send the

quantity as much as they order refer to the MR

Criteria of acceptable and non-acceptable goods for production

We have the standard to determine what the criteria we accept are.

The criteria in accepting the goods are related to the inspection

process, in inspection we already obtained which the goods reject

and good. After that we can accept the good one only, the reject

will be refused o that we just have the cluster of the goods in the

control limit specification refer to our standard quality control.

PLANNING AND PRODUCTION

Planning in production is the activity in calculating, analyze and

make a decision to know how much fabric, material even the detail

accessories we need for the real products or apparel in production.

PPMC is the key to determine how many products has to be made.

PPMC

PPMC is the product Planning Material Control, job for this

department like the name for planning and control for the material

consumption the capacity of machine and how long that the man our

can get the optimal quantity of the product.PPMC has the worksheets

which the work sheet is the one of the tools to organize the

material comsumption.work sheet can be process if we have the Tec

pack, Tec pack is the original model from the buyer, dropped in HO

then send to PPMC, so that,PPMC can make the standard work sheet

for the production department. By the work sheets, the production

department can be running well because they know what the

specification, model, size and the style what the buyer desire to

produce for their products.

SAMPLE

The sample comes from the buyer, specification the detailed of the

product comes from the buyer also and listing in the Tec pack.

Sample department make the sample request based on the request of

the buyer. simply but hardly in making sample before we make a

sample, first we have to do in measurement of the specification,

the measurement applied by the computer to determined the

shrinkage, shrinkage is the difference of the length and width in

shrinkage after washing. if the shrinkage out of control the

specification we supposed not to accepted the fabric .tolerance

needed on this process that’s why we have the standard tolerance to

Page 11: Training Report CITRA ABADI SEJATI on Masagus Malvinus Tjiknang, STMI Deprind Jakarta

11

accepted the fabric in shrinkage. As I said that making sample is

not easy it takes time, average in making sample for 7 days in

completing until we get the sample in perfect.

CAS II

CAS is the abbreviation of CITRA ABADI SEJATI, in this case me as

the candidate of the industrial engineering has a chance to visit

the place for production. PT CITRA ABADI SEJATI has many CAS, that

are; CAS I, CAS 2, CAS 3 and 5.in this case I have a chance to

visit a chase 2 in producing the blazer especially. Receiving the

work sheet from the PPMC, this department start their job to

prepare for the process of cutting in cutting we have 2 materials

in helping to get an ease are the marker and fabric. Absolutely we

need the machine for cuting.the material cut base on the work sheet

and the marking we made base on the tech pack from the buyer.

Cutting process finish we continue to the sewing, in sewing process

we are familiar with this machine because we have almost the same

in process at home but in this company the machine more modern and

efective.the sewing is the second process in completing the subpart

of the material in joining from the cutting process. Sewing finish

we will send the product from the sewing to the inspector of the

QC(Quality Control).if the QC said PASS then we can continue in

making hole for the next process, making hole is putting button and

another accessories purposing in order to be more beautiful in

apparel. The last process is the packing, packing is a part of the

finishing process to pack the goods into the box and ready to be

delivered.

measures have to be adjusted. The measures are compared to establish the performance gaps.

Although effort is being made to find who the best is, the team needs to establish it’s our

processes. Many companies find they are not in touch with their process. One company found

hazardous waste was getting mixed with other waste, thereby significantly increasing the cost of

 waste removal

Benchmarking is the process of identifying and learning from better practice any where in the

world, is powerful tool in quest for continuous improvement. Many people mark approvingly

that benchmarking is “stealing shames sly” but also views benchmarking. As apart of discovery

process that enables it to learn ways to work better. The process used for conducting a

strategic. Benchmarking study is similar to process benchmarking. However in this case instead

of changing a process, the purposes are to create and implement a new strategy or the adoption

of a new business practice, which management expects to result in a competitive advantage.

LEAN MANUFACTURING SYSTEMLEAN MANUFACTURING SYSTEMLEAN MANUFACTURING SYSTEMLEAN MANUFACTURING SYSTEM

Classical manufacturing approaches dictate that costs be lowered by breaking the process into

steps, and ensuring that each of these steps Minimizes Cost And Maximizes Efficiency Minimizes Cost And Maximizes Efficiency Minimizes Cost And Maximizes Efficiency Minimizes Cost And Maximizes Efficiency.

Increasing the number of parts adds waste in areas such as:

1.  Over-production

2.  Motion (of operator or machine)

3.   Waiting (of operator or machine)

4.  Conveyance

5.  Processing Itself

6.  Inventory (raw material)

7.  Correction (rework & scrap)

Lean Manufacturing key concern is to eliminate type of waste. In the case above, the waste is

primarily inventory and correction costs. Lean focuses on optimizing the entire process as a

whole. This enables a focus on the process of creating a finished product at the lowest cost

(instead of lowering the cost of each step.)

Congratulations, Citra hired me already as an I.E. they place me in CAS 2 as an I.E sewing thesebelow what my daily routine activity in sewing ….let see c’mon. In fact my purpose is to make the sewing line become smooth when they are running the product

The Formula For Determine Factory/Line Performance (Citra)

Productivity of machine Shift: the capability to know in utilization of operator in sewing to makeoutput (exclude Helper)

(Output/Mo)* Total Hour(20 pcs per hour/25 operator machine) *8 hours = 6.4 pcs per operator

Or160 pcs/25 =6.4 pcs per operator in 8 hours

Efficiency: The other words of productivity means the saving of resource to get the optimal value (in%) = output/input usually used in minute 1 hour = (60minute)

(Output *SMV/ Manpower*attended hour)*100%(300*42 minute)/ (40operator*10hour*60 minute)*100%

=52.5%

Target: is the process in sewing get an optimal qty is considered by resource planning to achieve thegoal

((60/smv)* eff req from learning curve or 75% standard*total man power))

Capacity : the ability of each operator to achieve the the goal in sewing one garment include of anallowances

(Cycle time /60) *1.2

1.2 is the allowance given by PT.CITRA

Man and Machine Ratio: the ratio of utilization of man comparing to machine to achieve highproductivity of operator sewing and helper standard must 1.3

(Total worker and helper/total machine operator)

Over time in %: the percentage of hours in production to achieve the total production refer to theproduction planning

1-(Regular Hours/Actual Hours) in %

Direct Labor Cost /Minute: The wages or the salary of direct operator per minute in comparingpieces of garment they made include over time hour

(Wages Regular Hours * Man Power)/ (output *SMV)

(Rp.800.800*38/line)/ (200*40minute) =Rp.3803/minute

If we want to know the direct labor in overtime/minute so,

(Wages * %OT)*(Man power)/ (output * SMV)

Sum of regular and over time we called the direct labor cost/minute

EFFICIENCY CALCULATION

fficiency is important value in every company to stay alive longer, that’s why the companyhas to be competitive action in order to improve the efficieny, because from the efficiency we

will know how much the achievement we’ve got along the progress time. Efficiency has to beimprove day by the day, the improvement indicated that we will win the competitive market. And

we are one of qualify company has been playing in globalization era.

A A A A flash flash flash flash----story of the factory I have beenstory of the factory I have beenstory of the factory I have beenstory of the factory I have been here……..here……..here……..here…….. ecently in Citra 2 (CAS 2) we have a problem for low efficiency …you know why?panas

kaliii tempatnya yahhh.nope kidding m,,maybe the product in sewing is difficult technique because only CAS 2 produce Blazer you know is not easy to make, not like you made pant at the street-tailor and men blazer also that’s why we neglect the target of efficiency 75%(before/week) and turn to the learning curve. For learning curve blazer start the 1st day until towards is: 15, 30, 45, 60, 60……the end of the sewing is 60 (in %)For pant is: 20, 40, 50, 65, and 75…….until the end is 75 (in %) As remember we have to consider if we would count the target of incentive 2of change style howmany times that line change style in one months (once, second,or third) and has to divided by the total of sewing days to count the target in incentive

How to write Attended Hour? How to write Attended Hour? How to write Attended Hour? How to write Attended Hour? The attended hour is an important variable to determine the performance of the factory/line in production the attended hour report indicated strength and weaknesses of your line so; you have  to manage your line according to the attended hour. Because attended hour is related to thesalary and over time which is vital in each company.

FORMAT ATTENDED HOUR

Date : 14 January 2007Style : Quick Silver 12345SMV : 45.21 minute (standard time)Input : from loading

Output : after last production/day/line (350 pcs)Attended hour regular: 38*8Attended Hour OT : (32*1) + (6*2)Operator Present : total operator present (28 persons)Helper : total helper presents (10 persons)Absent : how many operator or helper absent in you line (1)

……..After all submit to IE administration……Note: give it reason for pregnant (h2), sick (sdr) or absent (alpha) to help IE administration easily.

2The bonus (money) if the line achieve the target, example target 50% the line can 55% means they get incentive

Today is 14 of Today is 14 of Today is 14 of Today is 14 of April April April April 2007 that’s the2007 that’s the2007 that’s the2007 that’s the a little bita little bita little bita little bit quiet …..quiet …..quiet …..quiet …..

uck lonely night, you know why? yup, coz the line doesn’t act like they used to be….soquiet…due to the gossip spread out in reduce the manpower from instruction of the director of this factory…that’s why mostly the department start from cutiing, sewing and finishing is curiouswho will be catch by the trap of that instruction recently …as an I.E I don’t know what I have todo…I know in one part I have been pitiful of the operator who will get the reduction but in other  part I support the decision because that’s the one of indicator to make profit, saving and improve the productivity of the company….ok…forget about that just pray for them. Hopefully they getanother job and better live and they dream will come true…. (Malvinuz).

THREAD CONSUMPTION

Now we start to learn the thread consumption : thread consumption

is the quantity of one garment need to consume of the thread (use

in yard) not only the thread we count but also the fuse

tape, interlining, accessories and many else which complete thegarment in beautiful performance, let’s check it out the

computation standard in Citra Abadi Sejati:

TC FACTOR FORMULA

(In Inch)

THREAD SYMBOL TOP UNDER

3 thread 3T - 15.7

5 thread 5T 4.6 13.4

Single Needle SN 1.46 1.1

Double needle DN 2.92 2.200

Button hole BH 0.8PCS 1.08

Button sew BS - 4.50

Bartack BT 0.33 PCS 0.33

Feed of arm FOA 8.5 NEEDLE 5.48

Plat lock belt loop MBI 3.94 3.3

CALCULATION ( convert in yard ):

(LENGTH OF SEAM)* (FACTOR)/ (36)

Example: run stitch make flap = 5 inchi, has 2 flap then length of seam for top is (5*2)*1.46/36For under or gobin is (5*2)*1.1/36

3Total is = 0.38+0.305 = 0.685 yard

FUSE TAPE CONSUMPTION

As we know for counting the thread, in other way we also can count the fuse tape consumptioneasily, first measure all the length of fuse tape consume for one garment in each components then

total the whole of those fuse tape part by part. Give allowance 10% or as you like (kidding)

3Allowance 2 inch or 10% needed

PIPING CONSUMPTION

Piping is one part of lining or fabric stick on edge of part, usually we make piping in folding 45degrees to avoid twisting on it, you know why? Because we want to change the gradient in straight

become slope, so the piping can run smoothly without twisting. We can use many formula in Citra, its up to you, which formula meet you, you desire as you like…nope just kidding that’s standard.Below the formula of piping consumption ready to count, easily my grand ma can do it properly Iguess. The first formula I grab from Mr. X the senior man in cutting (supervisor):

58 inch width fabric

58 inch

Same 58” because foldingTo make folding in rectangle

We know, from the picture above that we need 1,25 0r 1,1/8 of width piping and 9 yard the total of the whole piping length in yard consume one garment. So we know how much piping we consumein one garment (in yard definitely).(May 22/2007)

From:Mr.X : 58/1,25 = 46.4 pcs strip piping in 56 width of fabric, so in one garment need =9yard/46.4inch = 0.196 yard in one garment need piping, if quantity 2000 pcs blazer, we need 2000*0.196 =

392 yard of fabric

From:

Mr.Y:

X = 2^582^58 +

= 82 inch

To yard = 36/1.25 = 28 strip28*82 = 2296 inch2296/ (9/36) = 9.184 garment/yard

How much per garment = 1/9.184 = 0.108 yardIf quantity 2000, so 2000*0.108 = 217 yard needed from store

From:

Mr.Z (a bit confused for me)

(May30/2007)

Length this line is =sin 45/1.25 =sin 90/x=0.707/1.25=1/x=0.5656=1/xX1=1/0.5656

X1=1.76

Sin 45/x=sin90/58”

X2 =41”

If width fabric is 58”, then 58-41 =17”

=17”/1.76= 9.6 “(9.6” become 9 because the garment has to be one good garment, logically 9 not 10 in order towe still have allowance for that remain)

Then 9*2 =18 garments (why 2 because we haven’t extension piping)Another option is 18*1.5 = 27 garments (why 18 and 1.5 because we use the remain of piping wholeto made the extension) so it’s become greater than no extension.58/36 =1.6 yard for 18 garment (without extention),means 1,6/18 = 0.089 yard for 1garment

58/36 =1.6 yard for 27 garment (with extention) ,means 1,6/27 = 0.059 yard for 1 garment

That’s above for the length maximum 82 inchi if the length 50 we still enough for that

“The extension available or not in piping is come from the buyer requested”

RATIO CUTTINGDay of 24 in may 2007

oday I’ve just explained by someone in determining how much the spreading and cutting needbased on the quantity, size, colour, maximum capacity in one table (thick), and type of fabric

classifiably….confused a little bit that’s easy.

Ratio is the consideration of the cutting department to do some task in the first process based on thequantity they see to spread and cut properly.

For example, we have quantity as much as = 3000 and contains the size:

Size 14=250 pcsSize 16= 500 pcs4Size 12 =1000 pcs

Size 18 =1250 pcs

The question is which the first size and how much quantity to cut? As we know

1 spreading has 4 size (flexibility placed) can be 2 size if you want

The quantity in of fabric is 70 pcs

(Optimum thickness fabric placed one by one)

All of I wrote in this paper maybe has some fallacy, not really perfect,

that’s way I’d like to say sorry for this unperfected my paper due to my

limited experience and knowledge. Least but not last, deeply thanks

gave me an opportunity studying here in Citra Abadi Sejati, and even

a short-time for me it’s more mean for me. Last but not least from the

bottom of my heart I have big expectation for Citra to survive and
