EXPO 2014 Electrica Internacional Between 10.6. - 12.6 2014, ZKL RODAMIENTOS

DE MEXICO SA, together with ZKL GROUP presented themselves in Expo 2014 ELECTRICA in the Banamex centre in Mexico City.

The participation of these companies was very im-portant due to the fact that they were the only ones that presented specifically BEARINGS in their stand.

The stand was visited by many visitors interested in the ZKL brand and its products, and it was also visited by direct users from the CFE (Cía Federal de Electrici-dad, Federal Company for Electricity), who were offered technical advisory by Ing. Tomás Porsek; advisory in a commercial issues was provided by Lic.Juan Car-los Bacero. These two ZKL representatives presented

together the brand, products and production series of bearings and ZKL anti-friction bearings.

The ZKL company is a product of a common Europe-an market, the production plants of which are situated in the Czech Republic; the company strives for a continuous

enhancement in productivity, reduction of maintenance costs and improvement of performance of its products, and it seeks reliable solutions. ZKL RODAMIENTOS DE MEXICO SA is a direct importer covering the require-ments of the whole territory of Mexico, and it has its own stock owing to which it is able to provide quality and continuous services.

The visitors to the stand were given technical cata-logues and a small gift.

Every visitor was registered in order to continue a possible discussion with the objective of reaching further business success. Ing. Radovan Brila

Opening Speech Dear business partners:

The first half of the year 2014 has passed, and as in the last three years, I can say that the past period was full of events happening across all the business activities of the ZKL group. In this article, I would like to highlight results of our activities in the following areas:•  Fulfilment of time schedules of projects which

are co-financed by subsidies drawn from the Structural Funds of the European Union;

•  Remuneration and career development of our employees; •  Economic results.

Such a selection is not meant to underestimate results in other areas such as sales, innovations or quality, which are surely of the same importance as those mentioned above. The only difference is the fact that these are currently more closely followed, as the success in those areas will have an important impact on the company’s future.

Fulfilment of time schedules of projects which are co-financed by subsidies drawn from the Structural Funds of the European Union

In the year 2014 and partly also in 2015, the ZKL group will invest an amount reaching almost 400 million CZK in new technologies. These are investments which will have a positive impact on the competitiveness of our products and of course, on the future of the whole ZKL group. The projects concerned are the following:

31.03.2015/ 30.06.2015

We just wish to our technicians and production employees to manage such demanding projects, maintaining at the same time the production process con-tinuity, as our obligation is to supply our bearings and automotive parts to our customers in time, in a good quality and ordered quantity. If this basic premise is not fulfilled, the above-mentioned investments will not bring the anticipated results and there will be no impact on the competitiveness of our products.

Remuneration and Career Development of Our EmployeesIn the first half of the year 2014, financial means exceeding a total of 2

million CZK were invested in the education and further career development of our employees. The company intends to continue such a trend, as we realise that the success of the company depends especially on a continuous education of the employees. Training is especially a part of the implementation process of the PLM system in the area of technical activities, and also the building of an integrated information system SAP and the improvement of managerial skills of higher and middle management.

In the area of mechanical engineering industry, companies have been dealing with a shortage of young qualified workforce. In order to be able to meet the optimistic forecast concerning the recovery of the mechanical engineering industry, in the second half of 2014 we would like to focus on the development of young employees, improving their technical qualifications and enhancing their specific skills necessary for the production of bearings. Our objective is to extend our co-operation with a nearby secondary school and a vocational institute in Brno and Chomutov. Our goal is to support the practical education directly in the production and to raise awareness concerning the perspective of employment of graduate students in the mechanical engineering production.

For the purposes of the Human Resources and Employment operation programme and the National Individual Project “Support of Specialised Edu-cation of Employees“, the company acquired a subsidy the amount of which exceeds a quarter of a million CZK for two educational activities focused on groups of Foremen and Managers of ZKL Brno. Such an education should enable an efficient adjustment of the production in order to achieve antici-pated return on investment, and it should support innovations and optimise production processes with the objective of enhancing the efficiency of work.

Economic ResultsFrom the point of view of the “Financially Healthy firm“ perspective, the

ZKL group strategy deals with the assurance of the operating income (EBIT) at an amount of 6.5-9% out of the sales, and with the increase of the productivity of work, measured by means of PH/ON index, up to 1.60 by the year 2016.

The table of specific economic results shows the following:Index(thousands CZK)

The table and the survey of indexes mean that the trend in the first half of 2014 shows that the fulfilment of goals set up for the year 2014 is realistic.

May I express my gratitude to the employees, i.e. workers and managers, for their performance, and I wish they were able to successfully overcome difficulties caused by the reconstruction of plants in ZKL Brno and ZKL and ZKL Klášterec nad Ohří, a. s. Ing. Jiří Prášil

More effective reporting following the introductionof the GIST Intelligence controlling system!

A Final Concept of the Element Milling Technology by the Rösler Company

The project for the “introduction of the GIST Intelligence controlling system” (hereafter GI) was implemented at ZKL Hanušovice a. s. at the turn of 2013 and 2014. The H2/13/02 project was com-pleted on 20 March 2014 at a total cost of 345 thousand CZK. Clear benefi ts for middle and top management are now evident.

The GI system uses data updated from the SAP information system which enables report-ing in the areas of economics, production, sales and planning in real (practically on-line) time! Its most important function is long-term planning. The system uses data from “orders” (for bear-ing production), “call-off orders” (for automotive production) and “manual input” allowing com-plete access to received data and any required changes to values in accordance with set rules. This means that at the moment at which a plan is to be reported (monthly, quarterly, annually) we are capable of meeting this requirement in short time in a detailed itemised report. Clients and products are precisely defi ned according to our own requirements meaning that we can create our own hierarchy, known as trees, down to the required detail (the given product).

Figure 1 gives an example of the single product 2020335, showing the entire structure from cus-tomer total and product total down to the given product.

GI goes even deeper in the area of production. The timeframe goes down to the detail of a single day, meaning that whenever updating occurs up-to-date data can be provided that can be an-

alysed at once in preset reports. The reports on both production and sales are extremely fl exible thanks to the possibility of reporting the entire calculation formula (direct material, tariff wage, machine output, etc.). Preset proportional formulae such as specifi c consumption of material, return on processed costs, return on sales or labour input to sales are then of assistance in rapid analyses and searching for deviations. Other function areas (sales detail, sales) are also refl ected in production, thanks to which quantity sold, call-off orders, daily stock levels and insurance stock can be monitored along with quantity manufactured. Clear infor-mation on the given situation for the purposes of monitoring and production management.

Figure 2 – daily analysis (with monthly total) of warehouse stock, insurance stock, amount sold, amount manufactured and call-off orders.

Report creation is commissioned fi rst in GI, though the fi nal reports operate in two “styles”. The fi rst is a dynamic report which, following the defi nition of function areas, operates as a tradition-al Microsoft Excel contingency table. The second type is “static”. The fi nal output is also in xlsx format, though it is commissioned exclusively in the GI program. This has disadvantages in the form of reduced fl exibility and speed in the entering of parameters, it is true, though also advantages in the creation of “enumerated items” consisting of the possibility of creating variables (proportionate, differential, percentile, etc.) between individual versions. Figure 3 shows an example of an analysis of a III.Q plan for the month 07/2014 compared with the situation in reality and the fi nal difference for the product detail pipes.

Figure 3 – a comparison of the plan and the situ-ation in reality for selected parameters.

Figure 4 – a comparison of the plan and the situa-tion in reality for selected sales parameters.

As these reports are simple to draw up, they can be sent as an attachment to an e-mail and the user (“reader”) receives data in real time. The ben-efi ts are incalculable in comparison with the costs!

I would like to thank all those responsible at ZKL Hanušovice a. s. and the IT department at ZKL a. s. for their co-operation in the implementation of this project. Ing. Marek Kubíček

Project ManagerZKL Hanušovice, a. s.

As ZKL emphasises the quality of its products, a new vibration milling line has been installed in ZKL, which provides surface treatment in circu-lar vibration drums performed by ceramic milling elements of different shapes so that coarseness lower than Ra 0.2 um is achieved.

In the month of June 2014, a line was built with milling drums, dryer, waste water treatment unit and conveyor arranged in such a manner so that parts were transported automatically among

the line units (from the milling drum to the dryer). In the month of July 2014, a complete original

technology of drumming, as well as a complete se-rial production technology of the superfi nishing of elements of a diameter up to 50 mm, were changed for a new milling technology. Due to a shortened time of treatment, the capacity is higher and this technology replaces a part of superfi nishing op-erations of the formerly used milling drums. In such a manner, a higher quality of treatment and reduced scrap rate due to the treated-surface damage caused by handling or mutual damage by the elements themselves is achieved.

By the end of the month of August 2014, such new fi nishing milling operations are planned to be applied also in the production of axial elements with diameters up to 50 mm in order to comply with new requirements of our customers regarding the quality of such bearings.

In order to be able to prepare a fi nal conception of the milling technology of anti-vibration bearing elements (coarseness less than Ra 0,1 um), it is still necessary to carry out many tests both in ZKL Brno and in the manufacturer of equipment, so that an optimum type of such a technology could be determined depending on the element diameters.

WE ARE INTRODUCING: RODAMIENTO IRINDO SRL– an official importer and distributor of ZKL, Argentina

The First Half of the Year 2014 in Poland

In 1984, which means already 30 years ago, Mr. Omar Guisoni followed his vision, setting up Rodamientos Iriondo, a one-member staff com-pany, which directs its sales towards important areas. The company sells products acquired on the national market where it develops its logistics strategies and plans of a long-term growth.

Pursuing his visions and in compliance with the goals determined at the very beginning, the entrepreneur entered a foreign-trade market in 1991, and at present, his company sells only im-ported products.

Currently, Rodamientos Iriondo SRL is an im-portant player on the markets of all the provinces of the country, and it strengthens its distribution network and offers wide range of services to its customers, adjusting all its capacity, technology and training skills to the market requirements.

The company has a network of call centres with an experienced staff that provide top-level special-ised and personal services to all the customers.• Weekly information and news;• Sales by phone;• Up-to-date status and services;• Co-operation and consultancy;• Deliveries 24 hours a day during 365 days of

the year.Owing to its geographical location in an in-

dustrial and agricultural centre in the north of the country, Rodamientos Iriondo SRL may

provide fast delivery service according to dif-ferent everyday necessities, as it makes use of a combination of different types of transport to and from different places and towns.

Besides all this, Rodamientos Iriondo SRL has created an exclusive product called INFOVENTAS (information of sales), so that its customers can go online and receive updated information, which makes their work easier and their profi ts higher.

A continuous presence on the market, re-in-vestments and sales strengthening are the tools due to which the company continuously grows day by day, and it receives a valuable support from its customers and suppliers, which is ex-actly also the goal for the years to come.

Rodamientos Iriondo SRL continuously strives for the improvement of partnership re-lations with its customers and suppliers, and it thinks of the future. Co-operation with the branch offi ce in Argentina is smooth and it satisfi es requirements of our distributor and end users.

The company is the principal strategic part-ner of ZKL in the region due to the level of its engagement. A solid creation of stock results in the fact that today, the company fulfi ls all the requirements in order to represent ZKL correctly on such a highly competitive market. It is a real pleasure for ZKL to accompany Rodamientos Iriondo SRL on its way towards its vision, always as strong as at the very beginning.

Pablo Martin MéndezZKL Rodamientos, S.A., Argentina

In the fi rst half of the year 2014, our technicians participated in several meetings with Polish partners. Many new ideas regarding our co-operation have arisen from such meetings. In one occasion, new bearings manufactured by ZKL were presented, such as shielded spherical roller bearings, which may be used in rather demanding working environment, e.g. the mining industry. Such ZKL products were accepted very positively, which confi rms the fact that such products are important for the future business.

It is surely worth mentioning that the certifi cation process of ZKL railway bearings on the Polish market has continued, and we hope it will be fi nished successfully. In such a manner, sales of such bearings will be extended not just on the Polish market.

Working together in the course of the past half a year, we achieved a total sales of 675 thousand EUR. This is approximately a 15 % growth as compared to the fi rst half of the last year. The conclusion of a very important contract was one of the most relevant reasons for such a growth which will hopefully continue also in the next year.

Last but not least, may I express my gratitude to all the dis-tributors for having work hard; I am wishing them good luck in the

fulfi lment of their sales obligations and acquiring new contracts.Ing. Romana Pecková

It is clear from our assessment of defects and complaints from leading customers in the past, and in 2013 in particular, that the substitution of parts has occurred in the process of assembly and packing, and that these errors have not been spotted in the assembly process despite 100 % inspections being ordered (in accordance with the assembly control plan). In spite of the fact that the frequency of these errors was minimal, being of the order of one per thousand of overall production, a fundamental solution leading to their elimination was needed, not least in view of the company’s en-gagement in the ZD4S project (Zero Defects for Suppliers). The aim of the given project is to ship

production with zero defects for a period of a mini-mum of 12 months. On this basis, the company will be awarded the status of “Zero Defect Factory” in the category “standard”. Since defects consisting of the substitution of parts occurred most frequently in the assembly and packing process, all our efforts were focused on these processes and a detailed analysis was performed. The problem was made even more complicated by the fact that the as-sembly of axial spherical-roller bearings consists, in essence, of the arrangement of rings and other parts without subsequent fixation.

The analysis performed determined that the existing system of assembly and packing does not guarantee error-free assembly despite 100 % in-spection of completeness and flawless assembly being stipulated – the method declared in Figure 1. The arrangement of bearing rings on the assembly table using the existing method led to a considerable increase in the field of vision of the operators, making perfect inspection of the correct assembly impossi-ble, particular for small bearings. A new assembly method was proposed for this reason – “One Piece Flow”. In short, this method represents assembly in which single bearings are assembled and packed one after another. What’s more, the assembly work-place was divided into a wet and a dry sector to avoid the exterior of packing boxes becoming soiled, with operators performing the assembly of axial bear-ings before passing the assembled and inspected bearings over for the next operation without coming

into contact with the packaging material, and other operators then performing packing in the inner and outer packaging without coming into contact with the preservative. The next important element aiding in the elimination of the substitution of parts was the incorporation of a weighing process into the “One Piece Flow” cycle. Limit values are stipulated on the scales for the given dimensional type for the weight of the correctly assembled bearings and the correct weight indicated automatically.

The fact that subsequent 100 % control in the shipping warehouse has not uncovered any errors relating to part substitution or missing bearing balls in the bearing ring at any time during the given pe-riod of around two months following the application of the new system is good evidence of the quality of the assembly process and implementation of the “One Piece Flow” system. This is due both to the fact that the assembly operator now assembles and inspects one bearing at a time, and to the fact that correct assembly is also verified by weighing.

In conclusion, it can be said that the imple-mentation of the new method of assembling axial bearings has resulted in a fundamental resolution to the problems associated with the substitution of parts, while also eliminating the problem of soiled exterior packaging and identification labels in the case of one-piece packing.

ZKL in the Czech Raildays and New RegioPanters

In July, the ZKL company participated again in the Czech Raildays, an exhibition of railway technology in Ostrava. In its exposition, the com-pany presented a selection of the product range of ZKL bearings for rail vehicles. In this area, axle roller bearings are still the most important ones, and options with brass and also plastic cage are offered. Especially innovated bearings provided with plastic cages fulfil the most demanding re-quirements of our customers, and are applied in many passenger and freight cars including some exhibits on display on the exhibition open ground. In the company’s stand, also samples of ZKL ta-pered roller bearing units were displayed, such as bearings for passenger trains with a travelling speed of 200 km per hour, and also similar bearings for new trams. A roller bearing unit for the fitting of axles of a Regio Panter electric train was an

attractive exhibit also due to the fact that one Regio Panter intended for the South Moravian region and provided with such bearings was standing on the rails directly in front of the ZKL stand.

Since June, such modern trains fitted with our bearings have been operated on the Letovice - Blansko - Brno Central Station - Křenovice Upper Station line. A total of seven such trains will be deployed in the region by the end of the year, 5 out of which will be three-car trainsets and 2 will be two-car trainsets. Passengers on this important South Moravian line have been gradually given the opportunity to travel in comfortable cars which offer

also several seats in the first class. In suburban transport, barrier-free boarding areas or centrally closed door blocked while the train is running have become standard solutions. Passengers will surely be pleased with audiovisual information system with LCD displays, sockets for minor electronic devices, air conditioning or a possibility to be con-nected to Internet by means of a ČD WiFi wireless network. However, what is important for us is the fact that the axle bearings used in the cars are of the ZKL brand. Ing. Vladimír Zikmund

The First, but not the Last Phase

The fi rst phase of the reconstruction of Build-ing 4 has fi nished, and this is a moment for a brief evaluation. By the end of the month of June, the laying of fl ooring was fi nished in the fi rst part of the reconstructed hall of the bearing grinding shop. The plan to perform replacement of the roof deck and the repair of fl ooring under operation proved to be a demanding test of our organisational skills. The selected technology of the removal of the original roof deck by means of demolition is faster and less expensive, however, this means the company has to remove completely all equipment from the building site during the individual phases of the reconstruc-tion. For such a reason, it was necessary to move the bearing preservation and assembly shops, as well as the inspection of rings, to a provisional area in the reconstructed part of Building 5. The complete production of elements was moved from Building 4 to Building 5, which meant the transfer and con-nection of 62 machines and pieces of equipment and corresponding cranes, the disconnection of electricity, water and gas in the part of the building to be reconstructed; light fi ttings and heating elements had to be removed, and the old preservation line and large-capacity tanks had to be disposed of.

The volume of reconstruction work to be per-formed showed to be much bigger than originally expected. Electric distributions for lighting and machines are obsolete and they neither meet to-

day’s regulations nor requirements for the future operation of the production hall. For such a reason, a complete reconstruction will be performed, and the light fi ttings will be replaced for stronger and more effi cient ones. Electricity power distributions supplying machines will be implemented by means of a new system of buses and switchboards. The building walls, where plaster has been damaged, will have to be refurbished and painted. The manner of reconstruction made us decide to perform a revitali-sation of the building to a larger extent than planned. This includes, among other activities, the removal of old unnecessary distributions of the original steam heating, the removal of unnecessary electrical dis-tributions and unsuitable switchboards which spoil the appearance of the circumferential walls of the annexes. A new structure of the southern forefront (the original assembly shop) has been designed; the complete eastern annex will be revitalised, insulated, and windows will be replaced; new lighting must be installed and electrical distributions must be reconstructed. Also the canteen should be located on new premises. The total cost of reconstruction will be almost 30% higher.

Nothing is so easy as it may seem at the be-ginning, which also applies to this reconstruction project. In order to maintain the required produc-tion volume, a partition wall had to be built and the largest machines SASL a BRD had to be provided

with protective roof, as those machines cannot be relocated for the purposes of the reconstruction, and the area had to be provided with lighting and ven-tilation. The application of the selected technology of replacement of roof panels is also rather diffi cult to be implemented in the current rainy weather. The transfer of the machines also requires short-term cut offs of the air or electricity supplies, and unexpected failures occur. In the part of the building reconstructed during the fi rst phase, sanitary facilities are situated, the usage of which had to be limited and fi nally, due to safety reasons, mobile facilities had to be provided.  Attended operational facilities had to be transferred to alternative areas in other buildings. Free space around the building is also full of stored building material and technology.

What is going to happen next? It should be stressed that the fi rst phase was successfully fi n-ished by the deadline, in spite of all the diffi culties. In some employees, such situation provoked tensions and stress, while for others, such arrangements meant lots of complications and necessities to cope with new temporary or permanent organisational and manufacturing conditions. I would like to thank all the employees for their devotion and patience. Further reconstruction phases are ahead of us; our work and hardships are still not over. It will be nec-essary to replace more than 50 machines, this time only within the Building 4, and we will have to move the tool and measuring devices distribution shops and transfer the element inspection to Building 5; a temporary transfer of the measuring laboratory must be performed. However, any large-scope reconstruction cannot be implemented without problems. We want to build a modern facility in compliance with the requirements of accurate production, and we wish to offer our employees a pleasant workplace and the latest technologies, which will be installed in the reconstructed building at the beginning of the next year. However, this would be a topic for another article.

Sealed spherical-roller bearings in operation The company ZKL began making sealed spheri-

cal-roller bearings in 2014 as a new item. New Force 23152EW33MH-2RSR bearings have now been in operation in the mining industry for more than three months, during which time they have shown no mal-functions. These bearings are being monitored by on-line diagnostics and are currently in a satisfactory state. The customer has now provided a reference and work is underway on the stipulation of a servicing interval determined from the overall durability of the given bearing. Standard bearings lasted just three months in the given operation, and it is evident that changes in the area of downtimes and service repairs are leading to a reduction to servicing costs. We anticipate a resultant durability of more than one year, meaning that we will have achieved a four-fold increase in durability, which is an excellent outcome.

Over the last year, the company ZKL has also prepared a catalogue of sealed bearings. In terms of size, we have adopted the SKF strategy, which means that ZKL bearings are fully interchangeable

with SKF bearings. For higher series of bearings, construction has to be expanded in order for auxiliary sealings to be fi tted properly. This relates, fi rst and foremost, to series 222 and 223 and diameters of less than 100 mm.

The bearings in question have also been entered into the Gold Medal competition at the International Engineering Fair 2014. Samples of our B2-2205-2RSN TM and B2-2218-2RSN TM will also be on display on the ZKL stand for closer examination. Application engineers who can advise customers about applications, assembly, lubrication and bearing calculations and explain the advantages of sealed bearings also take part in trade fairs.

Damage of Bearings Caused by the Passage of Electric CurrentWith a growing frequency, technicians of

the ZKL Výzkum a vývoj, a. s. have been com-ing across bearings damaged by the passage of electric current, coming from different ap-plications in the machinery, used both for the generation of electric energy and also for its re-transformation into the mechanical energy.

Damage of bearings caused by a bearing current has been occurring in the asynchro-nous electric rotating machines since the beginning of their usage. In formerly used asynchronous motors with direct power sup-ply, possible damage of bearings due to the passage of bearing current was caused by the design itself and by different assembly asym-metries, or it was a result of a failure. Require-ments for a control of motor revolutions grew, which implied a larger number of installations of motors supplied by means of frequency con-verters, and this resulted in a growing number of problems with damaged bearings due to the passage of bearing currents. Steep waveform

of supply impulses, non-harmonic course of supply current and presence of voltage cause such problems. Such deviations from an ideal sinusoidal waveform in the frequency of feed voltage induces shaft voltage and capacitive coupling. In such a case, bearings become a part of an electric circuit closed between the rotor shaft and the stator.

Symptoms of the damage of parts of bearings in a rolling contact are of a differ-ent intensity and appearance, from a mere matt and oxidation colouring to a wave-like, regularly repeated indentations (picture 1). A common characteristic of every damage of bearing raceways caused by the passage of electric current is an occurrence of a cake-like formations after melting of a microvolume of material by means of an electric discharge (picture 2, magnified 500x). Another charac-teristic is a blackening of the grease inside the bearing, caused by electric discharges; the lubricant gradually degrades and becomes

unable to maintain the elastohydrodynamics of the rolling contact.

In the testing laboratory of ZKL Výzkum a vývoj, a. s., bearings, manufactured by ZKL and other manufacturers damaged by electro-erosion are analysed, and the results show that the damage caused by electric erosion of the raceways occurs also in bearings provided with insulation ceramic surface layer on the outer ring (picture 3). The only bearings completely resistant to the passage of electric current are hybrid bearings with ceramic rolling elements.

Causes and effects of such a phenome-non should be intensely studied, because the number of such types of damage has been growing fast, and in all the cases the damage of bearing caused by the passage of electric current results in a higher noise, vibrations and numbers of failures.

Recently, the ZKL company has supplied 3 new types of large-scale bearings to important customers mainly from the area of the mining industry. Such bearings are denominated PLC 512-39; PLC 612-45.T3 and PLC 412-64.T3.

The PLC 512-39 bearing has been supplied to one Czech mining company. This is a large-scale split cylindrical roller bearing, which is used in the axle bed of a mine elevator that transports mined material to the surface. As compared to standard bearings, the transversally split cylindrical roller bearing enables a markedly shorter assembly, and the time savings may reach even several days. The operation of the bearing is continuously monitored by the ZKL vibration diagnostics. The diagnostic device primarily monitors the trend of vibrations, and secondarily, also the working temperature. A new technology of the inner ring splitting was applied in the production of the bearing which, together with a design modification of the parting plane, should markedly extend the useful life of the bearing.

Special bearings denominated PLC 612-45.T3 and PLC 412-64.T3, designed for the fitting of main cylinders of vertical mills, are included in one of several projects implemented for a Chi-

nese customer. PLC 612-45.T3 is a double row tapered roller bearing with a pin-type cage, and its rolling elements are arranged in X. PLC 412-64.T3 is a single-row cylindrical roller bearing provided with a massive brass cage. Vertical mills are used in the cement production for input rocks grinding. The bearings work in very difficult

conditions, such as high load, strong shocks and a temperature up to 200°C. Both products are manufactured with the P5 accuracy, and are provided with case-hardened rolling elements.

New Technologies and their Applicationin the Production of Tubes

In the current environment of fast-chang-ing conditions of the business stability, pro-duction growth and the wealth increase in general, the necessity of the enhancement of productivity of manufacturing activities has become an important issue. The struggle for competitiveness brings about a growing and stronger pressure on cost reduction, related to the pressure from cost-conscious cus-tomers. The price level has to correspond to the demands of a market which becomes globalised and gives rise to new competition. The automotive industry is not any exception; therefore, suppliers are not left with any other solution than a thorough, extended and con-tinuous rationalization of processes, including production processes.

The production of tubes for the automotive industry in Hanušovice is on a solid techno-logical level, however in the nearest future, technological innovations and rationalisation steps cannot be avoided in order to gain com-petitive advantages.

For such a reason, we have been intensely working on the implementation of rationalisa-

tion measures with the objective to enhance productivity of some processes, assuring at the same time a high quality of our products. Such activities cannot do without investments. Therefore it is a matter of course that the individual rationalisation measures, taken in the area of acquisition of new machinery and technologies, must bring adequate benefi ts and return on investments.

For the year 2015, rationalisation projects are prepared concerning especially areas of division and caulking of tubes’ ends of a diam-eter of 8 mm from rolls. A semi-automated line includes uncoiling and straightening worksta-

tions, chippless division and forming of tube ends, including an automated inspection of formed parts. The benefi t of this rationalisation project is an important reduction of the pro-duction time, material savings and reduction of internal transport costs. The acquisition of this production unit is planned for the fi rst half of 2015. An anticipated benefi t should reach approximately 1.5 million CZK per year.

The priorities of the company as a whole include increasing the concern’s annual turnover, shortening delivery deadlines to customers, and increasing the company’s share in the global market in special bear-ings. The project for the introduction of production of innovated spherical-roller bearings was initiated at the plant in Klášterec nad Ohří with the aim of fulfi lling the concern’s long-term visions.

In view of the fact that only limited technological facilities presently exist for the production of inno-vated spherical-roller bearings, a project was initi-ated in January 2013 with the aim of expanding the company’s technological means with the necessary production technology. A project was subsequently drawn up within the framework of the Operational Programme Enterprise and Innovation for the re-alisation of an innovated series of spherical-roller bearings with greater dynamic load capacity, for which the Ministry of Industry and Trade issued a Ruling on the Provision of a Subsidy in June 2014.

A tender was opened in February 2014 for the delivery of technological equipment for the pro-duction of an innovated series of spherical-roller bearings. Following the evaluation of the tenders submitted, contracts were closed for the delivery of grinding and superfi nishing machines with the Italian company O.ERRE.PI and contracts closed with the Czech supplier of CNC machines IMTOS for the delivery of FAMAR double-spindle lathes. The total value of these investments is in excess of 180 million crowns, and the anticipated realisation deadline is February 2015.

The project as a whole will result in an integrated group of two technological facilities arranged in lines which will assure synchronised production of external and internal bearing parts. Transport between the indi-vidual workplaces will be resolved by roller conveyors and robotisation. The scope of the project enables realisation of the results of the innovation strategy in the product area and the technological area, and implements the results of research and development in the production technology of individual parts for NEW FORCE bearings. A signifi cant change involves the turning operation after heat treatment which will replace the rough-grinding operation, while the man-ual polishing fi nishing operation will be replaced by a special superfi nishing machine. The production fl ow of bearing parts at ZKL Klášterec nad Ohří is currently based on an arrangement of machines performing individual operations. The line arrangement for the

production of innovated spherical-roller bearings at the Klášterec nad Ohří plant will be an entirely new technological process that is to differ fundamentally not merely from the historical production fl ow, but also from the current production fl ow. Another goal of the introduction of an innovated series of spherical-roller bearings is improvement to the utility properties of these bearing parts. This takes in an increase to their dynamic load capacity, noise reduction and higher precision in the operation of the bearings, an extend-ed lifespan and, last but not least, energy savings achieved during their operation.

Evidence of the innovation potential of the plant in Klášterec nad Ohří is provided by the continually increasing proportion of net turnover accounted for by new and innovated products. The project for the production of spherical-roller bearings is one of the company’s key developmental plans.

ZKL’s activities in India were conducted through just a single distribution channel for more than ten years. The current situation on the Indian market has contributed to new changes to ZKL activities.

A new ZKL representative office has been open in Mumbai in India since June 2013. Company activities on the Indian market are now conducted

through two distributors – ZKL Bearings (India) Pri-vate Limited, Calcutta and CZ Precision Bearings Private Limited, Mumbai. Each of these distributors works with a number of authorised dealers stra-tegically located all over India. This helps ensure better market penetration and allows customers improved access to authorised sources.

The ZKL office in Mumbai actively monitors the activities of distributors and dealers and provides them with active support. Personal visits are to be made to customers, ZKL product presentations are to be held, and any complaints or technical problems will be resolved. It is also essential to monitor the counterfeit deliveries of ZKL bearings that sometimes find their way to our customers.

ZKL CZ offers direct deliveries to large end users and OEM customers on the basis of direct imports in all cases where there is demand for large volumes of bearings. Neyveli Lignite Corporation Limited, steelworks in Vishākhapatnam and Elecon Engineering are among the companies currently using this system.

A conference for dealers of the company CZ Precision Bearings Private Limited took place in

Mumbai at the beginning of June, at which Jiří Prášil, General Manager of the ZKL concern, ad-dressed a group of twenty-eight dealers directly.

Similarly, a conference for dealers of ZKL Bear-ings (India) Private Limited was held in Calcutta on 20 August 2014. This time, Executive Director of ZKL Michal Zafirelis gave a lecture to a group of thirty-three dealers.

We expect greater growth in sales this year thanks to our expanded distribution network and ZKL staff in spite of fierce competition.

The overhaul of a roller conveyor line of the heat treatment of the mechanical part was the first step towards enhancing the manufacturing process of heat treatment of serial bearings. That was a de-manding task which included both the verification of the current status of the heat treatment process

by means of a measurement of the thermal field inside the heat treatment roller conveyor line, and the determination of priorities of the implementa-tion, and last but not least, the assurance of an alternative production in different heat treatment plants. In spite of complications in the area of alternative and co-operation production of bearing parts, the company has acquired new valuable knowledge and contacts due to the co-operation with some firms, which the company will make use of in new or repeated production of journal or cemented bearings. The conclusion is that in order to further enhance the heat treatment process of the roller conveyor heat treatment line, a software control must be added and the power electric part of the line control should be fully replaced and modernised in order to achieve a higher quality of

the heat treatment process of bearing parts. Last but not least, a presentation of the course of the data flow of the process should be elaborated for important clients of the ZKL group.

From 2nd to 7th June 2014, a team of four employees of ZKL, composed of Lada Kuncová, Martin Zbožínek, Alessandro Serreli and Jaroslav Bábel, participated in the most important Spanish engineering fair in Bilbao called BIEMH with the objective to continue the company’s successful strategy of the development of direct sales on the Spanish market, making thus the ZKL brand even more visible in the Iberian Peninsula. This fair is held every alternate year, and the ZKL company participated in the fair for the first time. The motto of the fair is a sentence saying “a big fair deserves big solutions and big deals“ (free translation)“. The meaning of such a slogan has been fully met, as the total number of visitors (professionals from 57 countries) reached a total exceeding 35,500, which means 4.2% more as compared to the visitor number reached two years ago. As Xabier Basañez, the general manager of the BEC (Bilbao Exhibition

Centre), says, this year’s success of the fair is a clear message that Spain has been recovering from the economic recession.

The most numerous attendances came from countries such as Portugal, France, Germany, the United Kingdom of Great Britain and Northern Ireland, Italy, Russia, the Netherlands, Colombia, Mexico, Argentina, the U.S.A., Chile, Venezuela, Algeria, Morocco, China, India, Taiwan, but also such an exotic country as Fiji.

In total, there were 1,314 expositors from 27 countries, which means 12% more than two years ago, out of which 57% came from abroad. The fair was also visited by a large number of procurement teams from a total of 24 countries, and by count-less official foreign delegations and associations, coming for countries such as Argentina, Chile, U.S.A., France, Morocco and Portugal. It is also worth mentioning that a total of 6,000 students

and interns had the possibility to get acquainted in details with the fair and got to know technological innovations and the individual suppliers.

From the ZKL point of view, the compa-ny’s manner of participation can be considered a very successful model; the basic image stand was completed from the side and back with stands of the individual important ZKL brand bearings distributors (BTS, ENRIEL and WORLDBEARING), which made a very good impression showing the position and stability on the Spanish market, and attracted a large number of visitors, and last but not least, this also contributed to the smoothness and efficiency of the individual business meetings. Such a manner of organisation enabled to conclude contracts with new OEM clients (such as ULMA), and to start negotiating possible deliveries of ZKL bearings to more clients. We will actively develop such business contacts in order to make the effect of our participation in the fair even more visible.

On behalf of the ZKL company, I dare claim that the participation in the fair was very successful and I do believe that in the next fair in 2016, the ZKL brand will be in the spotlight of the visitors. Alessandro Serreli, BA.

The BIEMH 2014 Fair in Spain (Bilbao)

Bearing = Russia, or the then Soviet Union. This equation can be considered valid even today, in spite of reflecting the past situation; it is never-theless still perceived as valid among mechanics and engineers of an older generation also in the Czech Republic.

The Russian market, as well as markets of all the other countries of the then East-European block, has gone through tempestuous times of a gradual stabilisation, and although the current situation differs a lot from a so-called normalisation, it is still characterised with many specifics which cannot be found in any other territory in the world.

In the area of bearings, the most visible dif-ference is of course the difference from our well-known ISO system. Although there are various conversion tables, the ISO system cannot cover all the GOST denomination deviations. This implies, quite logically, that analogous denominations of bearings cannot be always found in the ISO system. After the collapse of the Soviet Union, the GOST denomination was taken over by all the succeeding countries, where Russian is also an official language besides the respective local languages.

Considerable changes have also become ap-parent in business negotiations, which are close

to the European standard. ZKL, being a strong European manufacturer, can exploit and enjoy such a change. The Russian client is observant, very decisive in terms of his requirements. Owing to the competitiveness on the Russian market, he can make choices from a rather wide offer, which is why he does not feel obliged to negotiate fast.

In the past, the Soviet bearing market was unique due to a very large number of manufac-turers; however, only a small percentage of those has survived the „perestroika“. Many a production plant in today’s Russia has met a destiny which did no affect the ZKL brand at all owing to the providence of its management. For such a reason, the ZKL brand can build on its past, when it was very popular on the Russian market. There are still many industrial companies in Russia which still have Czech production machines fitted with ZKL bearings. In Russia, the ZKL brand is perceived as a very well established European brand with its own manufacturing programme, advanced manufacturing equipment, and its own research, development, design and technological centres with professional and experienced teams of techni-cians. All this, together with a tailor-made business strategy based on a smoothly functioning network

of partners with wide business and technical ex-perience in the area of bearings is the base for a gradual re-establishment of the ZKL brand on the Russian market.

However, besides a large potential which the Russian market undoubtedly offers, there is a strong competition of a wide range of brands. From the East, Chinese products enter the market, and Indian products come through Central-Asian republics. A recently established customs union axis of Russia-Kazakhstan-Belarus makes not just Russia, but the whole region of Central Asia, even more attractive.

In spite of all the specificities and difficulties of the Russian market, the Czech Republic and the ZKL brand will always find this territory attractive not just due to its size, but also due to the his-torical continuity and also the Slavonic solidarity. From this point of view, it is possible to say that the Czech Republic will never become a strate-gic partner for the Russian Federation, however, Russia will certainly be a strategic partner for the Czech Republic.

The implementation of the PLM information system at the company ZKL – Výzkum a Vývoj, a. s. was completed after more than three months at the end of May this year. The implementation of the system necessitated a detailed description of the system of work within the tender proceedings and the development of a new product. Individual mem-bers of staff were assigned roles within the team, documents were categorised, and the pertinent access authorisations set up. Description of the lifecycle of designs and other developmental data was also performed, the workflow of development tasks set, and the system of revisions and approv-al procedure defined. The need for detailed and precise work system description led to a thorough revision of the existing state, the detection of “bot-tlenecks” and subsequent process optimisation. The information obtained will be reflected in the pertinent guidelines and directives in the next step.

Live supported operation was launched on 1 June 2014. Selected priority projects were realised during this phase of implementation in accord-ance with the new work methodology in the PLM system. User training was also completed in the given period. Initial problems following the initia-tion of live use of the PLM system were resolved by direct consultation with the supplier. The first project managed under the new system was the development of the New Force 23992EW33MH bearing. Contracting documentation, including the associated e-mail correspondence, the pertinent outline design, documentation for bearing analy-sis, the subsequent calculation report, 3D models and design documentation, was entered into the database within the framework of this project. The main advantages of the PLM system, which makes it possible to assemble all associated technical data at a single place, became evident during this project. The directory structure of the system and its extensive search capabilities enable the rapid and easy traceability of information. The PLM sys-tem also performs the automatic management of revisions to documents, guaranteeing that all data provided is valid. An equally important advantage is the close interconnection of the tender and devel-opment process. Members of managerial staff are also certain to appreciate the possibility of simple creation of overview reports. Ing. Vladimír Zikmund, Executive Director of ZKL – Výzkum a Vývoj, a. s., also appreciated the benefits provided by PLM. “Alongside the benefits associated with the clearly arranged storage of data at a single place, the system also allows members of managerial staff, and that includes myself, to obtain a better over-view of the current state of work on the resolution of individual projects and their results. After just a short period of training, I have a pretty good idea of the situation regarding the development of the new bearings, new tenders and, today, the results of the work of the bearings testing department that is also engaged in the system”.

Live operation of stage one, following which 100 % of development projects will be managed in the PLM system, is to be launched on 1 September 2014. Other companies in the ZKL group will then

be gradually incorporated into the PLM system in the following periods, with the next stage being the introduction of the PLM system in the company ZKL Brno, a. s.

Ing. Jindřich Bíža, an employee at the company for many years and head of the PLM implemen-tation project at the ZKL Group concern, had the following to say about the expectations associated with the application of the PLM system at ZKL Brno, a. s. “I expect that when the disparate con-struction software still in use today is integrated on a Creo platform (previously Pro/Engineer) at all CAD workplaces and following the introduction of PLM Windchill, the employees at ZKL Brno will be assured the immediate availability of the relevant information from ZKL VaV. The “information carrier” of a given bearing, part, etc. will also change, be-coming a 3D model in place of today’s construction design drawings.

What else will this significant change bring? The staff of the Technical Production Preparation Department at ZKL Brno, now equipped with the same construction software as that used by ZKL Výzkum a Vývoj, will be able to take data (3D mod-els) from ZKL VaV rather than creating it anew for themselves. This will lead to a reduction in unpro-ductive time while also eliminating errors arising during rewriting.

Subsequently, all data can then again be shared over the entire cross section of the activity of the Technical Production Preparation Department. In essence, you could say that the creation of tech-nological semi-products and operating sketches of technological processes, the construction of operating tools and the creation of NC programs will be characterised by the gradual accumulation of information into a 3D model (there will no longer be any unnecessary repetition in the creative process).

The information produced at the Technical Production Preparation Department at ZKL Brno will be provided over PLM to connected sections, preferentially those that serve production: the Tools Management Department, Material Technical Sup-plies, the Quality Control Department, etc.

The use of this working method, supported workflow, and strictly defined document manage-ment will achieve the automation of individual phas-es of the development process and the shortening of development time, with all the associated positive impacts on the area of production and trade. I do not, of course, see everything through rose-tinted glasses. We will have to come to terms with the change to the working system and with existing data in incompatible formats that will have to be suitably incorporated into the PLM system.”

Radek Bedřich, Head of the IT Department at the ZKL, a. s. concern, has the following to add about the overall situation regarding the imple-mentation of the PLM system at the ZKL group:

“The PLM system implementation project is divided into four stages that will be gradually re-alised in the period 2013–2017. The company ZKL VaV was included in stage 1 as the main source of construction data newly created in the form of 3D models. The planned realisation of the subsequent

stage 2 will enable the use of 3D model data and the possibilities offered by the PLM system by the staff of the company ZKL Brno, a. s.

We are now doing everything necessary to en-sure that the implementation of stage 2 can begin within the next two months at the latest.

All the necessary technical preconditions are in place. The PLM system is now running on a new central server solution. New servers, data storage, back-up system and data infrastructure were acquired primarily to meet the needs of SAP, though their capacity has been designed to fulfil the requirements of the operation of other ZKL systems, including PLM.

One technical aspect that still requires treat-ment is modernisation of user client stations, at the present time those of users that fall under stage 2. The PLM system does not support older operating systems and also places certain demands on the computing performance of these stations.

The remaining technical aspects are mostly relatively simple to overcome with financial invest-ment in the appropriate technology. The situation regarding organisational and staffing concerns is more complicated. Measures have now been prepared in this area to ensure the success of im-plementation of stage 2. As a project team, we need clearly defined PLM system administrators, active management support and motivated ZKL Brno users who will play their part with us in the implementation process and who must absorb new information and take the greatest possible advantage of the new possibilities offered by the PLM system.” Ing.
