GENERAL

Electrical shock can cause serious or fatal injury. Only qualified personnel should attempt the operation and

service of this equipment.

Connections located within the control enclosure should only be accessed by authorized service personnel.

Do not contact any part of the exhaust system on a hot engine. Exhaust temperatures are very high and the parts

take a long time to cool.

Relieve all pressure in water systems before any lines, fittings, or related items are disconnected or removed.

Be alert for possible pressure when disconnecting any device from a system that utilizes pressure. Do not check

for pressure leaks with your hand.

Support equipment and attachments properly when working beneath them.

Do not climb on, or jump off, components which cannot support your weight. Use an adequate ladder.

Always use tools that are in good condition and be sure you understand how to use them before performing any

service work.

When using pressurized air, wear protective glasses and protective clothing.

If a component is found to be defective, always replace components with those of equal or better quality as those

shown in the Parts List in Appendix A.

Do not inhale exhaust gases. Exhaust gases are highly toxic and could cause severe personal injury or death.

Ensure that the exhaust system is leak free and that all exhaust gases are properly vented away from personnel

and air handing equipment.

PPE (Personal Protective Equipment)

Safety shoes are recommended for all service personnel.

Safety glasses, or a face shield, is recommended when performing service that may result in splashing or spraying

of fluids (coolant, exhaust, air) or flying debris.

General purpose gloves (leather, fabric, canvas, metal mesh) are recommended for maintenance and service work.

FIRE OR EXPLOSION PREVENTION

Fire may result if lubricating oil or gas is sprayed on hot surfaces, and may cause personal injury and property

damage. Inspect all lines and tubes for wear or deterioration. They must be routed, supported, or clamped

securely. Tighten all connections to the recommended torque.

Collect drained liquids and wipe all coolant spills.

All lubricants are flammable. Do not weld on pipes or tubes that contain oil. Clean them thoroughly with

nonflammable solvent before welding.

Observe "No Smoking" signs.

Safety

5

Loose or damaged lines or tubes that allow coolant to leak can cause overheating and/or fire.

Wiring must be kept in good condition, properly routed, and firmly attached. Routinely inspect wiring for wear or

deterioration. Loose, unattached, or unnecessary wiring must be eliminated. All wires and cables must be of the

recommended gauge and fused if necessary. Do not use smaller gauge wire or bypass fuses.

Tight connections, recommended wiring, and cables properly cared for will help prevent arcing or sparking which

could cause a fire.

Always have a fire extinguisher on hand and know how to use it. Inspect it and have it serviced as recommended

on its instruction plate or label.

ELECTRIC SHOCK PREVENTION

Always observe proper lock-out / tag-out procedures

Always replace any protective guards or barriers after completing diagnostic or service work within any part of the

control assembly.

Do not perform any unauthorized modifications on this equipment. Contact Tecogen before performing any mod-

ifications not outlined in this manual. If authorized modifications are to be attempted, be sure to follow replace-

ment procedures carefully to assure that safety features are maintained.

Always make sure the unit is properly grounded. Never remove ground wires from equipment while the supply

power is connected.

BURN PREVENTION

Always inspect the cooling system with the engine stopped and cool. Operational cooling system temperatures

can range from 180ºF to 250ºF. Contact with hot coolant or vapor can cause personal injury or death.

Use caution when removing pressure taps or drain plugs. Hold a rag over the cap or plug to avoid being sprayed

or splashed by liquids under pressure.

Cooling system conditioner contains alkali; do not drink, or let conditioner contact skin or get in eyes.

Ethylene Glycol, used in some cooling systems, can be flammable if enough heat is applied. Avoid situations which

would allow coolant to be sprayed on hot exhaust system parts.

The engine cooling system is under pressure. Be very careful to relieve pressure before attempting to remove any

plug or fitting from any part of the cooling system.

Safety

System Description

System Description

The Tecogen patented Ultera® System is a supplementary aftertreatment system installed downstream

of an engine’s three way catalyst (TWC). It consists of a heat exchanger to cool the exhaust, a second

stage catalyst, an air pump, and a controller.

When an engine is equipped with a Tecogen Ultera system, the engine’s air/fuel ratio (AFR) controller

should be set up so the emissions exiting the first stage catalyst are as follows: NOx ≤ 11 ppmvd @

15% O2 and CO ≤ 200 ppmvd @ 15% O2. The Ultera system is designed to reduce the remaining CO

to ≤ 70 ppmvd @ 15% O2.

Referring to the piping schematic EMWD-03-01, the system is described as follows:

Exhaust Side:

1. The exhaust gases leaving the engine’s three-way catalyst first stage catalyst are cooled in a water-

cooled exhaust heat exchanger (EHX).

2. The exhaust heat exchanger is equipped with an internal bypass valve to bypass hot exhaust gas

around the water coil under low load conditions in order to maintain the outlet temperature (TC2).

3. The Tecogen controller drives a stepper motor to open or close the bypass butterfly valve based

upon the exit temperature setpoint and TC2 measurement. The setpoint is typically 450—515 °F

for optimum performance.

4. The cooled exhaust gas exiting the EHX flows through a second stage catalyst.

5. Air is injected upstream of the catalyst (i.e. into the EHX), with an air pump, in order to facilitate

the oxidation of CO.

6. Whenever the Tecogen system receives the start signal from the engine control system, it will acti-

vate the air pump, exhaust valve control, and monitoring.

Water Side:

1. The water cooling system for the exhaust heat exchanger (EHX) is furnished by others as per the

requirements of EMWD-03-01. The Tecogen control system is providing on/off control of the

coolant circulating pump and monitoring of the cooling system. This includes pressure transducers

installed in the piping at the inlet and outlet of each pump, along with alarm annunciation func-

tions.

2. A thermostatic control valve at the inlet to the heat exchanger maintains a minimum water temper-

ature of 150 °F by mixing hot water leaving the EHX with the cooler water returning from the heat

rejection heat exchanger. This is to prevent condensation in the EHX at part load.

3. Whenever the Tecogen system receives the start signal from the engine controller, the coolant

pump is energized to circulate water through the exhaust heat exchanger.

4. Note that The EHX has two water coils. The outlet of each should include field-installed metering

valves to balance the water flow evenly between the two coils. This can be verified by ensuring

that outlet temperature of each coil, measured by T2 and T3, are equal.

Sequence of Operation

Start

1. The Tecogen control system will start upon a switch closure from the engine start system. The signal

is wired to the Interface Board connector J8-1 and J8-2.

Alternate: The Tecogen system will also start if the Exhaust Inlet Temperature thermocouple (TC1)

detects a high temperature already approaching setpoint (within100°F or higher).

Note: “Start” & “Stop” buttons on display are inactive.

2. The Tecogen controller will energize the coolant pump and the air pump.

3. The Tecogen controller will also begin modulating the exhaust temperature control valve on the heat

exchanger based upon the setpoint.

Shutdown

1. The system shutdown will be enabled when the start switch from the engine control system opens,

signaling that the engine is off. The coolant pump will operate for 1 minute after the opening of the

switch in order to properly cool down the EHX.

2. The system will annunciate an alarm output to shutdown the engine when the exhaust temperature

leaving the EHX is 50 °F above setpoint. When this alarm occur, the Tecogen control system will

indicate an alarm to the engine control system via a switched output wired to relay R5 (see Table 2).

System Operation

12

Adjusting Exhaust Temperature Setpoint

In order to adjust the exhaust outlet temperature setpoint, take the following steps:

1. Depress the setpoint value on the display so it is highlighted

2. Use the and arrow keys to increase or decrease the value.

3. Hit the highlighted setpoint value again to exit this mode.

Manual Operation of the Exhaust Bypass Valve

For diagnostic purposes, the exhaust bypass valve may be activated manually from the display. This can

be done when the engine is running or when it is off. Referring to the previous graphic and instruction

below:

1. Depress the value next to the valve (i.e. Bypass 1 [%]) so it is highlighted.

2. Use the and arrow keys to increase or decrease the value. This will move the valve either

open or closed. The value displayed is a percentage open (i.e. 50% open, 100 % open etc.). As the

valve opens, it allows more exhaust to bypass around the cooling coil. If the engine is running and

the bypass % is increased, the exhaust outlet temperature should also increase. Likewise, closing the

valve should reduce the exhaust outlet temperature. If the outlet exhaust temperature does not

change as the valve is moved, it indicates a problem with the stepper motor or driver on the circuit

board.

3. Hit the highlighted value again to exit this mode.

System Operation

Note: Display pictured is a sample

and does not represent the actual

project -specific display screen.

13

Service Mode

The system has a Service Mode feature that allows the outputs to be manually energized for diagnostic

purposes. For example, the operator may want to turn on the air pump to verify that they are working.

The steps are as follows:

1. With the engine off, switch DipSwitch 6-8 on the Interface Board to the “On” position.

2. Scroll to the Digital I/O page.

3. Depress “Off” next to the device you want to operate so it is highlighted.

4. Use the “+” to turn the device “On”. Use the “-” to turn the device “Off”.

5. Hit the highlighted value again to exit this mode.

6. Switch DipSwitch 6-8 on the Interface Board back to the “Off” position.

Emissions Tuning

In order to set up the system, exhaust emissions should be measured with a portable analyzer both at the

exit of the TWC and at the exit of the Tecogen second stage catalyst.

1. Set the exhaust temperature setpoint to 400 °F using the touchscreen display.

2. Measure the emissions leaving the engine’s first stage three-way catalyst. Adjust the AFR for mini-

mum NOx (i.e. < 10 ppm @ 15% O2). However, it should not be set too rich such that NOx goes to

0 and the CO rises quickly to an extremely high level. The CO should typically be < 100 -200 ppm

@ 15% O2 with a good first stage catalyst. So for example, an effective tuning of the AFR would be

a NOx level of 4-6 ppm @ 15% O2 and a CO level of 100—150 ppm @ 15% O2.

3. Measure the emissions at the outlet of the second stage catalyst. The CO should be reduced by 95 -

99.5%. If not, ensure the air pump is working. If it is working, increase the temperature setpoint by

20 °F increments until satisfactory CO emissions are achieved.

4. Ideally, the NOx should be unchanged or lower than the levels exiting the TWC. If the NOx read-

ing has increased, this indicates that some reformation of NOx is occurring. In this case, the temper-

ature setpoint can be decreased if needed until satisfactory NOx emissions are achieved.

System Operation

14

Alarms /Troubleshooting

The alarm list is presented in Table 3 and Table 4a & 4b along with the trip limits, time delays and trou-

bleshooting recommendations. Table 3 presents “Engine Shutdown Alarms”, which are ones that will

activate the Alarm output interconnection switch to signal to an external device to shutdown the engine

(see Table 2). Table 4a and 4b are “ Operator Alert Alarms”. These will not signal the engine to shut-

down, but should be addressed in a timely manner. The alarm annunciation will display at the top of the

screen.

Attachment E

BACT-Aid NSCR Catalyst Three Year Warranty

Support Product Services (Seller) warrants our BACT-Aid NSCR Catalyst for 26,280 hours of operation from first flue gas exposure or thirty-six (36) months from shipment, subject to the terms, conditions and operating parameters set forth below.

Process Parameters. The BACT-Aid NSCR Catalyst furnished hereunder has been sized and designed for the destruction rate specified in the RFQ or proposal. The destruction rate guarantees are applicable when operated within the process parameters provided in the RFQ or proposal.

Operation. Operation of the BACT-Aid NSCR Catalyst must be in accordance with the sizing data sheet furnished by Seller and the operating conditions of the system must be recorded and maintained in a process operating log on a regular basis, not less than every 24 hours, by Customer. Said operating logs shall be available to Seller at all times during the warranty period. Seller reserves the right to amend the sizing data sheet as determined in its sole discretion; provided that amendments to the sizing data sheet shall not be applied retroactively in determining Customer's compliance therewith.

Warranty Performance Compliance. Warranty performance compliance shall be determined by performance test procedures mutually agreed to by Customer and Seller.

Evidence of non-compliance shall be submitted in writing by Customer to Seller promptly. Seller reserves the right, with proper notice to Customer, to perform analytical measurements for the purpose of determining compliance or non-compliance with performance and operating conditions set forth above.

Performance Warranty. Provided that the Customer (i) has operated the BACT-Aid NSCR Catalyst within the Process Parameters specified; (ii) has maintained the BACT-Aid NSCR Catalyst in compliance with the instruction manual provided by Seller or process parameters specified to seller; and (iii) has given Seller access to the relevant process operating logs which have been maintained according to the schedule set forth above; then Seller warrants that, for 26,280 operating hours or thirty-six (36) months from the ship date, the BACT-Aid NSCR Catalyst will destroy a minimum of the performance guarantee specified.

In the event the BACT-Aid NSCR Catalyst fails to perform as described above during the warranty period, Seller shall have the option to:

(a) replace the non-performing catalyst at Seller's expense; or(b) reactivate the non-performing catalyst at Seller's expense; or(c) refund to Customer the full purchase price of the non-performing catalyst upon receipt of the non-performing catalyst

by Seller.

In the event the BACT-Aid NSCR Catalyst fails to perform as described above during the sixteenth (16th) through thirty-sixth (36th) months of operation, Seller shall have the option to:

(a)

(b)

(c)

replace the non-performing Catalyst with Seller responsible for that proportion of the replacement expense equal to thirty-six (36) minus the number of months since start-up, divided by thirty-six (36) (i.e., (36-N)÷36); and Customer responsible for the balance. (For example, if the Catalyst fails to perform during the eighteenth (18th) month, then Seller would be responsible for ((36-18)÷36 = .50) of the replacement cost.); or reactivate the non-performing Catalyst with Seller responsible for that proportion of the reactivation expense equal to thirty-six (36) minus the number of months since start-up, divided by thirty-six (36); and the Customer responsible for the balance; or refund to Customer that proportion of the purchase price of the Catalyst equal to thirty-six (36) minus the number of months since start-up, divided by thirty-six (36), upon receipt of the non-performing Catalyst by Seller.

FAILURE TO OPERATE THE BACT-AID NSCR CATALYST IN ACCORDANCE WITH THE PROCESSPARAMETERS LISTED ON THE CATALYST SIZING DATA SHEET AUTOMATICALLY VOIDS THIS WARRANTY

Warranty Limitations.

(1) The maximum liability of Seller under this warranty shall not exceed the purchase price of the BACT-Aid NSCR Catalyst paid to Seller by the Customer. Seller shall in no event be liable for production losses or indirect or consequential damages resulting from the use of the BACT-Aid NSCR Catalyst or the failure of the BACT-Aid NSCR Catalyst to meet warranty.

(2) The following contaminants are known catalyst deactivators and contribute to shortened catalyst life: heavy and base metals such as lead, mercury, arsenic, antimony, sodium, potassium, lithium, zinc, copper, tin, iron, nickel and chrome: sulfur, silicon, phosphorous and fluorine, chlorine, bromine and iodine. Hence, the contents of these contaminants in the catalyst are recommended not to singularly or collectively accumulate to such a level that exceeds 350mg/m3 or 10 mg/ft3 of catalyst as determined by ICP-OES(inductive couple plasma - optical emissions spectroscopy) or glow discharge mass spectrophotometry. The presence levels of these contaminants void this warranty, unless otherwise expressly agreed to in writing by Seller.

(3) Exposure to excessive temperature significantly lowers catalyst life. Therefore, operation of the catalytic reactor at inlet temperatures in excess of 1250 degrees Fahrenheit shall void this warranty.

(4) The catalyst should be operated in exhaust streams, which are free of dust and other particulate matter. Exposure to such particulate contamination may result in temporary catalyst masking or blinding, and may require Customer, at Customer's expense, to periodically clean, or have cleaned, the catalyst according to procedures specified by Seller.

(5) Start-up of the BACT-Aid NSCR Catalyst must begin within 90 days of the date of shipment. Start-up shall be the date that exhaust gas is first passed over the catalyst. In no event will this warranty be effective more than twenty three (23) months from date of shipment.

(6) The warranty period shall include the total cumulative calendar months that have elapsed since the start-up date. For purposes of determining the warranty period, cumulative calendar months shall include: (i) all elapsed time during which the BACT-Aid NSCR Catalyst has been in operation and (ii) all non-operating elapsed time that has occurred through no fault of the BACT-Aid NSCR Catalyst. In the event of BACT-Aid NSCR Catalyst deficiency requiring shutdown for Seller's corrections, all operating and non-operating periods prior to such shutdown and subsequent to restart shall be considered cumulative for purposes of the warranty period; but such period of required shutdown shall not count toward the cumulative warranty period.

(7) Seller does not guarantee the BACT-Aid NSCR Catalyst against abrasion, corrosion, erosion or deposition. Portions of the BACT-Aid NSCR Catalyst which are not of Seller's manufacture are not covered by this warranty as to defects in materials and workmanship.

Indemnification. Customer shall indemnify, defend and hold harmless Seller from and against any and all claims, proceedings, liabilities, damages and expenses including legal fees arising out of or resulting from Customer's unauthorized, improper or negligent use or operation of the BACT-Aid NSCR Catalyst or Customer's violation of any of its obligations under this warranty.

No Default. Seller shall not be responsible for, and shall not be in default hereunder, in the event of any delay or failure to perform any services or deliver any products if due directly or indirectly to any cause beyond the reasonable control of Seller.

Entire Agreement. This warranty and the attached hereto constitute the entire agreement between Seller and Customer.

THESE WARRANTIES ARE EXCLUSIVE AND ARE IN LIEU OF ANY AND ALL OTHER WARRANTIES, EXPRESS OR IMPLIED, ARISING BY LAW OR CUSTOM, INCLUDING, BUT NOT LIMITED TO, THE IMPLIED WARRANTY OF MERCHANTABILITY AND THE IMPLIED WARRANTY OF FITNESS FOR A PARTICULAR PURPOSE. THERE ARE NO WARRANTIES, WHICH EXTEND BEYOND THE DESCRIPTION ON THE FACE HEREOF.

Engine Emissions Reduction System

Equipment Schedule

Item Quantity Description

Exhaust Heat Exchanger

(EHX)

2 (1 per engine)

The EHX will reduce the temperature of the exhaust gas leaving the engine’s 1st stage catalyst. It will include an internal bypass valve controlled to maintain the outlet temperature in the range of 400 – 500 °F. The EHX requires a coolant system of 40%EG/Water with the heat rejected to the municipal water system. It also contains a connection for injection air used for oxidation in the second stage. The EHX will come equipped with a stepper motor to drive the internal bypass valve.

Second Stage Catalyst

2 (1 per engine) The second stage catalyst is located downstream of the EHX. Its purpose is to oxidize CO exiting the 1st stage catalyst using upstream air injection with the exhaust temperature controlled to 400 – 500 °F.

Air Pump 2 (1 per engine) The air pump is a regenerative blower that will provide oxidation air needed to oxidize CO in the second stage catalyst.

Thermostatic Valve

2 (1 per engine) This is a thermostatically controlled three-way mechanical valve that will ensure that a minimum coolant temperature is maintained into the EHX by mixing water hot water leaving the EHX with cold water returning from the heat rejection system (i.e. municipal water heat exchanger).

Control Panel 2 (1 per engine) The control panel will provide temperature control for the EHX by actuating the stepper motor-controlled bypass valve. It will also energize the air pump and provide diagnostic information and protection for the system.

Compact and Reliable Temperature Control

Fluid Power Energy (FPE) thermostatic valves utilize the principle of expanding wax, which in the semi-liquid state undergoes large expansion rates within a relatively narrow temperature range. The self-contained element activates a stainless steel sleeve, which directs flow. All FPE thermostatic valves are factory set at predetermined temperatures: no further adjustments are necessary.

When used in a diverting application, on start-up the total fluid flow is routed back to the main system. As fluid temperature rises to the control range, some fluid is diverted to the cooling system. As fluid temperature continues to increase, more flow is diverted. When the thermostat is in a fully stroked condition, all fluid flow is directed to the cooling system.

FPE thermostatic valves may also be used in a mixing application. Hot fluid enters the “B” port and colder fluid enters the “C” port. The flows mix and the thermostat adjusts flow through ports “B” and “C” to reach the desired temperature, exiting the “A” port.

Standard FPE thermostatic valve housings are made from aluminum and grey iron castings, however, ductile iron, bronze, steel and stainless steel housings are available.

Additional BSP, SAE and JIS threads available.

Notes:

1. Exception to 11023 Part 2.04B #13. Given that all instrumentation is low voltage, field wiring will

go directly to the Interface Board, and not a terminal strip, to minimize any voltage losses across

connections.

2. As an option to an Internet connection, a wireless Cradlepoint (not included in quote) can be

supplied by Tecogen for cellular access. This would avoid VPN access to the Tecogen panel

through the high security EMWD system. It would also require cellular service at a cost to the

customer of approximately $20 -$25/month.
