Advantages of the kanban processAdvantages of Kanban over the traditional push system:

• A simple and understandable process• Easy to install and to train operators to use• Reduces lead times • Provides quick and precise information• Low costs associated with the transfer of information• Provides quick response to changes• Limit of over-capacity in processes• Avoids overproduction• Minimizing waste and Controls WIP Effectively• Control can be maintained• Delegates responsibility to line workers

Why does the kanban process ?

Benefits to kanban process

Reduce overall inventory Reduce work in process Smooth the production flow Reduce order turnaround time Increase customer satisfaction Improve cash flow Significantly reduce non-value-added efforts for both manufacturing and inventory materials movement.

• Japanese word for card – actual term means "signal". – Pronounced ‘kahn-bahn’ (not ‘can-ban’)

• Authorizes production from downstream operations– ‘Pulls’ material through plant

• May be a card, flag, verbal signal etc.

• Used often with fixed-size containers– Add or remove containers to change production rate

Designing The Kanban System

We suggest the following steps:1. Analyze product-volume for upstream work center2. Analyze downstream order patterns3. Identify kanban products4. Identify appropriate lot sizes5. Identify containers6. Identify signal mechanism7. Specify stock point (s)8. Specify initial kanban quantities9. Develop upstream scheduling algorithm10. Operate fine tune

How many kanban? Key issue

The number of cards or containers is a key issue.Excess cards and inventory encourage sloppy scheduling and a laissez-faire attitude. Insufficient cards adversely affects customers.

Several methodologies can determine an optimum level:Boundary analysis Predetermined formula Factor analysis Computer simulation Trial & error

How It Happens

Videotape & prepareYour strategies advisor and the client's kaizen facilitator identify setups and the facilitator videotapes them. Preparations are made and resources such as maintenance, engineering and tool room arereserved. Team members are assigned.TrainFour hours of training prepares the teams with tools and techniques for analysis.AnalyzeTeams analyze their videotapes and plan improvements.5-sTeams execute 5-S techniques to clean, paint, arrange and organize the equipment and the area.

High turnover is thus important for at least three reasonsfor Release cashencourage s superior performanceis expensive to carry

The best way to reduce inventory isTo improve

•processes, •facilities, •quality, •scheduling and •setups

Why small lots?

• Small lot production (ideally one piece) is an important component of any lean Lean Manufacturing strategy.

Lot size directly affects inventory and scheduling. Other effects are less obvious but equally important.

• Small lots reduce variability in the system and smooth production.

• Small lot sizes contribute to better quality in many ways.

• The effects of small lots differ somewhat between Make To Order (MTO) and Make To Stock (MTS) environments but they are important in either situation.

Lot size guidelinesMostly, lot sizes should be at the low end of the ELS range. This reduces capital requirements, smoothes production and makes scheduling more flexible.

When a particular machine is a "bottleneck" and needs to operate at maximum capacity, set lot sizes at the upper end of the ELS range. This increases inventory buffers before and after the bottleneck operation but it allows more time for production and less time for setups.

When a piece of equipment must be staffed and maintained even when idle, andif the equipment is not a bottleneck, set the lot sizes at or below the ELS range. This decreases inventory but does not increase setup cost.

Given the fuzziness of the numbers, set lot sizes to a convenient unit such as "1-day of production," "two containers" or some round number.

Bias your decisions towards the lowest reasonable lot size. The ELS does not capture intangible costs of larger lots such as quality and scheduling flexibility. In addition, most accounting systems under-estimate carrying costs.
