WARNINGPOWER CIRCUIT BREAKERS ARE EQUIPPED WITH HIGH SPEED, HIGH ENERGY OPERATING MECHANISMS. THE BREAKERS AND THEIR ENCLOSURES ARE SIGNED WITH SEVERAL BUILT-IN INTERLOCKS AND SAFETY FEATURES INTENDED TO PROVIDE SAFE AND PROPER OPERATING SEQUENCES. TO PROVIDE MAXIMUM PROTECTION FOR PERSONNEL ASSOCIATED WITH THE INSTALLATION, OPERATION, AND MAINTENANCE OF THESE BREAKERS, THE FOLLOWING PRACTICES MUST BE FOLLOWED. FAILURE TO FOLLOW THESE PRACTICES MAY RESULT IN DEATH, PERSONAL INJURY, OR PROPERTY DAMAGE.

Safety Precautions

• Periodic testing of this device is required (see Step 12 Testing the Breaker for test procedures).

• Only qualified persons, as defined in the National Electric Code, who are familiar with the installation and maintenance of power circuit breakers and their associated switchgear assemblies should perform any work associated with these breakers.

• Completely read and understand all instructions before attempting any installation, operation, maintenance, or modification of these breakers.

• Always turn off and lock out the power source feeding the breaker prior to attempting any installation, maintenance, or modification of the breaker. Do not use the circuit breaker as the sole means for isolating a high voltage circuit. Follow all lockout and tagging rules of the National Electric Code and all other applicable codes, regulations, and work rules.

• Do not work on a closed breaker or a breaker with the closing springs charged. Trip (open) the breaker and be sure the stored energy springs are discharged before performing any work. The breaker may trip open or the charging springs may discharge, causing crushing or cutting injuries.

• For drawout breakers, trip (open), and then remove the breaker to a well-lit work area before beginning work.

• Do not perform any maintenance: including breaker charging, clos-ing, tripping, or any other function which could cause significant movement of the breaker while it is on the extension rails. Doing so may cause the breaker to slip from the rails and fall, potentially causing severe personal injury to those in the vicinity.

• Do not leave the breaker in an intermediate position in the switch-gear cell. Always leave it in the connected, disconnected, or (optional) test position. Failure to do so could lead to improper positioning of the breaker and flashover, causing death, serious personal injury, and / or property damage.

• Do not defeat any safety interlock. Such interlocks are intended to protect personnel and equipment from damage due to flash-over and exposed contacts. Defeating an interlock could lead to death, severe personal injury, and / or property damage

Section 1: IntroductionEaton Digitrip Retrofit Kits are available in a number of configurations that provide a wide range of features. The Digitrip System starts with the 510 Basic Kit that offers true RMS sensing, overcurrent protection, and self-testing features. Advanced Digitrip Retrofit Kits feature zone interlocking, digital alphanumeric displays, remote alarm signals, PowerNet communications, energy monitoring capabilities, power factors, and harmonic content measurements.

Table 1 provides a quick reference of the components supplied with each level of Retrofit Kit. Before beginning the Retrofit process, take a minute to review the information contained in Table 1. It is important that the Retrofitter understands which level of Retrofit Kit is to be installed and which components are included with the Kit.

The instructions contained in this manual cover the installation of all levels of Retrofit Kit. If the Kit you are installing does not contain a certain component, skip the instructions for that component and proceed to the next.

Throughout the Retrofit process, refer to the Torque Tables at the back of this manual for specific torque values.

STEP 1: GENERAL BREAKERPREPARATION

Before attempting to remove the Breaker from theCell or perform any Retrofit Operation, be sure toread and understand the Safety Precautionssection of this manual. In addition, be sure to readand understand the Instructions for the Applicationof Digitrip RMS Retrofit Kits on Power CircuitBreakers (Retrofit Application Data – PublicationAD 33-855), supplied with the Digitrip Retrofit Kit.

A. Trip the Breaker and remove it from the Cell.Move the Breaker to a clean, well-litworkbench.

NOTE: It is the responsibility of the Retrofitter toinsure that the Breaker and all originalcomponents are in good condition. Visu-ally inspect all Breaker components forsigns of damage or wear. If any signs ofdamage or wear are detected for compo-nents not included in the Retrofit Kit,secure the necessary replacement partsbefore beginning the Retrofit Process.

The force necessary to trip the Breakershould not exceed three (3) lbs.

NOTE: It is the responsibility of the Retrofitterto insure that the proper, manufacturer’srecommended crimping tools andterminals are used for each type ofconnector. It is also the responsibilityof the Retrofitter to insure that all wirepreparations, connections, strippings,terminations, and wiring techniques areperformed according to the latest IEEE,NEC, and / or NEMA industry standards,specifications, codes, and guidelines.

To begin the Retrofit Process, refer to the compo-nents list at the end of this manual. Lay out thecomponents and hardware according to the stepsoutlined. The parts bags are labeled with thecorresponding step number. The components andhardware will be used to complete each step in theRetrofit process.

DO NOT ATTEMPT TO INSTALL OR PERFORMMAINTENANCE ON EQUIPMENT WHILE IT ISENERGIZED. SEVERE PERSONAL INJURY ORDEATH CAN RESULT FROM CONTACT WITHENERGIZED EQUIPMENT. VERIFY THAT NOVOLTAGE IS PRESENT BEFORE PROCEEDING.

STEP 2: REMOVING THE ORIGINALCOMPONENTS

H. Remove and scrap the three(3) Electromechanical Trip Units and the three(3) Trip Paddles.

I. Reassemble the Breaker following the steps inthis section in reverse order. Duringreassembly, DO NOT reinstall the top FingerClusters. They will be installed later in theRetrofit Process.

J. Adjust the Main Contact and Arcing ContactPressure following the instructions given in theITE KD3000 or KE4000 Instruction Manual,originally supplied with the Breaker.

Refer to the ITE KD3000 or KE4000 InstructionManual, originally supplied with the Breaker, toperform the following procedures.

A. Remove and save the Arc Box.

B. Remove and save the three (3) Arc Chutes.

C. Disconnect the Pole Units from the BreakerPole Shaft by removing the wrist pins thatmount each Pole Unit to the Pole Shaft. Setthe wrist pins aside for reinstallation later inthis step.

D. Remove the four (4) bolts that secure theBreaker Mechanism to the Breaker Back Plate.

E. Disconnect any linkages and wiring thatconnect the Breaker Mechanism to the BreakerBack Plate. Set the Breaker Mechanismmounting hardware and any linkages or wiringaside for reinstallation later in this step.

F. Separate the Breaker Mechanism from theBreaker Back Plate.

G. Remove the three (3) bottom Finger Clusters.Set the Finger Clusters aside for reinstallationlater in the retrofit Process.

A. Slide a Sensor over each of the top BreakerStabs. Note that the terminals must faceupwards and the Name Plate face away fromthe back of the Breaker.

NOTE: The Sensor terminals for the KD3000are post type while the terminals forthe KE4000 are screw type.

B. Reinstall the top Finger Clusters removed inStep 2.

A. For Kits Supplied with an Auxiliary Switch Only.Mount the Auxiliary Switch Mounting Bracketto the DTA Assembly, as shown, using the(1) .164-32 × .375" and (1) .164-32 × .312"screws, (2) lock washers, and (2) flat washersprovided. Note that the mounting location ofthe bracket is dependent on the Breaker beingRetrofit.

B. Remove and scrap the existing hardware fromthe right end of the Breaker Trip Bar.

C. Align the Trip Tab Assembly with the hole onthe right end of the Breaker Trip Bar. Securethe Trip Tab Assembly to the Breaker Trip Bar,as shown, using the (1) .190-32 × 1.50" screw,(2) flat washers, (1) lock washer, and (1) nutprovided.

E. Align the DTA Assembly with the existingholes in the left side of the Auxiliary SwitchPlate. Secure the DTA Assembly to theAuxiliary Switch Plate, as shown, using the(2) .190-32 × .500" screws, (4) flat washers,(2) lock washers, and (2) nuts provided.

D. Apply Loc-Tite® 243 to the threads then threadthe Trip Tab Assembly adjusting screw into thehole in the DTA Trip Finger.

H. Apply Loc-Tite 243 to the threads then turn thenut on the Trip Tab Assembly adjusting screwuntil a gap of 0.09" is achieved between theTrip Tab Assembly and the flat washer on theadjusting screw.

G. Mount the DTA Reset Arm to the Breaker CrossBar, as shown, using the (1) .312-18 × 1.00"bolt, (1) lock washer, and (1) flat washerprovided. Note that there is a slight differencein the shape of the DTA Reset Arm for theKD3000 and KE4000 Breakers.

STEP 5: DRILLING THE BREAKER FORCOMPONENT MOUNTING

A. Working from the front of the Breaker, drill ahole in the Breaker Back Plate near the bottom,left corner of the Breaker. This hole should belarge enough to allow the Sensor Harness and,if applicable, the PT and HV Wires to exit theback of the Breaker and without causingdamage to the wire insulation. The SensorHarness and, if applicable, the PT and HVWires will be routed through this hole later inthe Retrofit process.

NOTE: On some Breakers, a small hole mayalready exist at this location. If this isthe case, enlarge the existing holesufficiently to allow the Sensor Harnessand, if applicable, the PT and HV Wires toexit the back of the Breaker and withoutcausing damage to the wire insulation.

B. For Kits Supplied with a Breaker Mounted CPTOnly. Using Drilling Plan “A” for the appropriateBreaker, drill two (2) 0.219" diameter holes inthe right Breaker Frame. These holes will beused later in the Retrofit process to mount theCPT Mounting Bracket.

A. Position three (3) spacers on each side of theAux. CT Module Mounting Bracket, as shown.

B. Align the holes in the Aux. CT Module with theholes in the spacers and Aux. CT ModuleMounting Bracket.

C. Secure the Aux. CT Module and spacers to theAux. CT Module Mounting Bracket, as shown,using the (4) .190-32 × .875" flat head screws,(4) flat washers, (4) lock washers, and (4) nutsprovided.

D. Connect the Aux. CT Harness to the Aux. CTModule.

E. Remove the cover from the 7-Point TerminalBlock on the Aux. CT Module Assembly.

F. Connect the Sensor Harness to the properterminals of the Aux. CT Module. Refer toSection 12 of the Retrofit Application Data,supplied with the Retrofit Kit, for detailed wiringspecifications.

H. Route the Sensor Harness along the right sideof the Assembly, between the Aux. CT Moduleand the Aux. CT Module Mounting Bracket.

I. Remove and save the nuts and washers fromthe screws securing the right Roller andLocking Bracket.

J. Insert the Aux. CT Module Assembly into thebottom right corner of the Breaker. As it isbeing inserted, feed the Sensor Harnessthrough the hole drilled in Step 5-A.

K. Align the Aux. CT Module Assembly with thescrews mounting the right Roller and LockingBracket. Secure the Aux. CT Module Assemblyusing the original hardware removed inStep 6-H.

NOTE: The long tan and green wires are for aRemote Neutral Sensor on a 4W GroundBreaker. They should be removed if notrequired.

G. Connect the Sensor Harness ground wire tothe Aux. CT Module, as shown, using the(1) .190-32 × .375" screw, (1) lock washer, and(1) flat washer supplied.

L. Route the DTA Wires down towards the7-Point Terminal Block on the Aux. CT ModuleAssembly. Connect the DTA Wires to theterminals of the Aux. CT Module: positive(+) wire to the OP terminal and the unmarkedwire to the ON terminal.

STEP 7: CONNECTING THE SENSORHARNESS

M. Install the 7-Point Terminal Block Cover.

A. Route the Sensor Harness from the hole in thebottom right corner of the Breaker Back Plateup to the Sensors.

B. Connect the Ring Terminals of the SensorHarness to the Sensors as shown. Refer toSection 12 of the Retrofit Application Data,supplied with the Retrofit Kit, for detailed wiringspecifications.

STEP 8: INSTALLING THE PT MODULE

E. When viewed from the back of the Breaker,remove and save the bottom left 0.500"mounting hardware from each Finger Cluster.

F. Refer to Section 7-3, Power Flow Conventionof the Retrofit Application Data, supplied withthe Retrofit Kit for additional wiring informationand to verify the Phase Convention used onthis Breaker Application.

NOTE: Before cutting the PT Wires, verify thePhase Convention used on the BreakerApplication.

G. The PT Wires are marked for connection toPhases 1, 2, and 3 with correspondingnumbers. Route the PT Wires to a positionsuitable for attachment to the proper FingerCluster. Move the PT Wire markers to aposition where they will still be attached to thewires after cutting. Cut the wires to length, thenstrip an appropriate length of insulation fromeach PT Wire and install a 0.500" ring terminalto each PT Wire.

H. Connect each PT Wire to its correspondingFinger Cluster using the new flat washerssupplied and the original mounting hardwareremoved in Step 8-E.

A. Align the holes in the Glass Poly InsulationPlate with the holes in the top of the Aux. CTModule.

B. Align the holes in the PT Module with the holesin the Insulation Plate and the Aux. CT Module.

C. Secure the PT Module to the Aux. CT Module,as shown, using the (2) .138-32 × .375" screws,(2) lock washers, and (2) flat washers supplied.

D. Route the PT Wires through the hole in thebottom right corner of the Breaker Platethrough which the Sensor Harness passes.

STEP 9: INSTALLING THE TRIP UNIT D. Align the holes in the Trip Unit MountingPlatform Assembly with the holes from whichthe hardware was removed in Step 9-A. Securethe Trip Unit Mounting Bracket to the frontBreaker Mechanism, as shown, using the(4) .250-20 × .750" bolts, (4) lock washers, and(4) flat washers provided.

A. Remove and scrap the four (4) bolts from thefront of the Breaker Mechanism.

B. Remove and scrap the right, center screw fromthe center of the Arc Box.

C. Align the holes in the right and left Trip UnitSupport Legs with the holes in the Trip UnitMounting Platform, as shown. Secure theSupport Legs to the Mounting Bracket usingthe (4) .190-32 × .625" flat head screws, (4) flatwashers, (4) lock washers, and (4) nutsprovided.

E. Install the Trip Unit on the top of the Trip UnitMounting Platform Assembly, as shown, usingthe (2) .190-32 × 4.00" screws, (2) lockwashers, and (2) flat washers supplied. Notethat the Top Support Clip must be installed onthe .190-32 × 4.00" screw before it is insertedthrough the Right Trip Unit mounting hole. Notealso that the brass spacers are placed betweenthe bottom of the Trip Unit and the top of theTrip Unit Mounting Bracket Assembly. Do notcompletely tighten the screws at this time.

F. Mount the Trip Unit Mounting Brackets to theTrip Unit Mounting Platform Assembly, asshown, using the (4) .164-32 × .375" screws,(4) lock washers, and (4) flat washers supplied,so they align with the slots and “pinch” the TripUnit in place.

G. Align the Top Support Clip with the hole in thecenter of the Arc Box from which the mountinghardware was removed in Step 9-B. Secure theTop Support Clip to the Arc Box, as shown,using the (1) .190-16 × .750" thread cuttingscrew, (1) lock washer, and (1) flat washersupplied.

H. Fully tighten 4.00" screws that secure the TripUnit to the Trip Unit Mounting PlatformAssembly.

I. Remove the cover from the Trip Unit and installthe Rating Plug. Replace the cover.

STEP 10: INSTALLING THE BREAKERMOUNTED CPT

B. Align the CPT with the holes in the CPTMounting Bracket. Secure the CPT to the CPTMounting Bracket using the (3) .190-32 × .500"thread cutting screws, (3) lock washers, and(3) flat washers provided. Do not install the top,front screw at this time. It will be installed laterin this process.

NOTE: For ease of installation, it is advisedthat the bottom, rear screw (closest tothe back of the Breaker) be installed first.This will provide access to this screw andallow the CPT to be“rotated” into positionfor the installation of the remainingscrews.

C. The CPT Harness will connect the CPT to theTrip Unit. Temporarily position the plug-inconnector of the CPT Harness near the rightside of the Trip Unit. Route the CPT Harnessdown along the outside of the right Breakerframe to the CPT Assembly.

D. Cut the CPT Harness to a suitable length forconnection to the CPT Terminals. Strip anappropriate length of insulation and attach a.138" ring terminal to each wire of the CPTharness. Connect the wires to the X1 and X2terminals of the CPT Assembly.

E. Secure the CPT Harness to the CPT Assemblyat the top, front corner, as shown, using the(1) wire clamp, (1) .190-32 × .500" threadcutting screw, (1) lock washer, and (1) flatwasher provided.

A. Align the CPT Mounting Bracket with theholes drilled in the right Breaker Frame inStep 5-B. Secure the CPT Mounting Bracketto the Breaker, as shown, using the(2) .190-32 × .625" screws, (4) flat washers,(2) lock washers, and (2) nuts provided.

NOTE: The High Voltage (HV) Wires have a LOADSide and a LINE Side. The HV Wires mustbe installed in the correct orientationduring the following procedure. For thepurpose of identification, the words “LoadSide” are marked on the female fusereceptacle of each HV Wire.

G. Route the Line Side HV Wires through thesame hole in the Breaker Back Plate as theSensor Harness.

NOTE: The power convention of the ITE KD3000and KE4000 Breakers is normally Top toBottom, meaning the Top Breaker Stabsare on the Line Side of the Breaker andthe Bottom Breaker Stabs are on the LoadSide.

The HV Wires from the CPT MUST BEATTACHED to the Line Side of theBreaker. If it is determined that the powerflow for the Breaker application is oppo-site the normal convention, the HV Wiresmust be attached to the Bottom BreakerStabs.

H. Route the HV Line Side Wires up between thebottom Finger Clusters to the Phase 1 and 2,or Phase 2 and 3 top Finger Clusters.

NOTE: The Line Side HV Wires are longer thannecessary and are cut during the followingsteps. Before cutting the wires, be surethat sufficient length is left so that the HVWire Fuses are accessible from the frontof the Breaker and that the connectionscan be made to the correct Breaker Stabs.

I. When viewed from the back of the Breaker,remove and save the bottom left .500"mounting hardware from the Phase 1 and 2, orPhase 2 and 3 top Finger Clusters.

J. Cut the HV Wires to the appropriate length forattachment to the Phase 1 and 2, or Phase 2and 3 top Finger Clusters. Strip an appropriatelength of insulation from each HV Wire andattach a .500" ring terminal.

K. Connect the HV Wires to the Finger Clustersusing the new flat washers supplied and theoriginal mounting hardware removed inStep 10-I.

L. Use the self-adhesive wire clamp provided tosecure the HV wires to the Breaker Back Plate,as shown.

M. Attach the appropriate label for the Breaker ina clearly visible position. Four (4) labels areincluded with the CPT, one (1) for 575 Volt,one (1) for 480 Volt, one (1) for 240 Volt, andone (1) for 208 Volt systems.

STEP 12: TESTING THE BREAKER

A. Measure the force necessary to trip theBreaker at the point where the Trip Fingercontacts the adjusting screw. The forcenecessary to trip the Breaker MUST NOTEXCEED 3 lbs.

B. The Retrofit must be tested using primaryinjection. Refer to Section 8 of the Instructionsfor the Application of Digitrip RMS Retrofit Kitson Power Circuit Breakers (PublicationAD 33-855), supplied with the Retrofit Kit, fordetailed testing procedures and specifications.For test information specific to the Trip Unit,refer to the IL publication supplied with theRetrofit Kit (see the Pick List for the IL number).

C. While Section 8 of the Instructions for theApplication of Digitrip RMS Retrofit Kits onPower Circuit Breakers provides the informationnecessary for testing the Breaker, please keepthe following notes in mind when reviewingother sections of the publication.

WHEN ALL TESTING IS COMPLETE, THE TRIP

CAUTION

UNIT MUST BE RESET. FAILURE TO DO SOMAY CAUSE THE BATTERY IN THE RATINGPLUG TO RUN DOWN.

NOTES:

1. Publication AD 33-855-1 was createdspecifically for the “hundred” series(500, 600, 700, etc.) Retrofit Kits. Thereforecertain sections and figures do not apply tothe “ten” series (510, 610, 810, etc.) RetrofitKits. Specifically, these are Sections 13 and14, as well as Figures 3-2, 3-3, and 3-4.

2. For All Kits Other Than 510 Basic. If testingthe Breaker with Short Delay or GroundFault functions, be sure to either plug in theCell Harness Assembly or use the ZoneInterlock Shorting Plug. Failure to do so mayresult in shorter than expected trip times.

3. For 810 and 910 Kits Only. Without any

power applied to the system (neither the 120volt power supply nor the Aux. PowerModule connected), plug the ExternalHarness into the Cell Harness and check theimpedance between COM 1 and COM 2. Theimpedance should be between one (1) andthree (3) ohms. If the impedance is notwithin this range, trace the wiring andexamine each connection to assure itsintegrity.

Confirm that the PowerNet communicationwiring is correct by following theprocedures detailed in Section 7.4 of theInstructions for the Application of DigitripRMS Retrofit Kits on Power Circuit Breakers .Note that for 810 and 910 Kits, theimpedance between COM 1 and COM 2should be between one (1) and three(3) ohms.

When testing is complete, disconnect theExternal Harness from the Cell Harness.Final External Harness connection will beperformed in Step 13.

STEP 13: MOUNTING THE CELL HARNESS

A. The Cell Harness is to be mounted in theBreaker Cell. The connector end is to bemounted on the right front side of the Cell, in alocation suitable for connection with theExternal Harness. The Terminal Blocks can bemounted anywhere space is available in theCell as long as connection to the ExternalHarness can be made.

B. Route the Cell Harness wiring to keep it awayfrom any moveable parts within the CellHousing.

STEP 14: INSTALLING THE RETROFITTEDBREAKER IN THE CELL

WARNING

DO NOT LEAVE THE BREAKER IN AN INTERME-DIATE POSITION IN THE SWITCHGEAR CELL.ALWAYS LEAVE IT IN THE CONNECTED, DIS-CONNECTED, OR (OPTIONAL) TEST POSITION.FAILURE TO DO SO COULD LEAD TO IM-PROPER POSITIONING OF THE BREAKER ANDFLASHOVER, CAUSING DEATH, SERIOUSPERSONAL INJURY, AND / OR PROPERTYDAMAGE.

NOTE: It is the responsibility of the Retrofitter toinsure proper Breaker / Cell fit. Whenracking the Breaker into the Connectedposition, the Retrofitter MUST FOLLOWBOTH the manufacturer’s instructions andthe customer’s safety standards andprocedures for racking a Breaker into theConnected position.

A. With the Breaker in the Open position and thesprings discharged, slowly rack the Breakerinto the Connected position, making sure thereis no interference or binding. The Breakershould rack smoothly and without mechanicalinterference between any Breaker and Cellparts. The Retrofitter will feel some resistancewhen the primary fingers connect onto thestabs of the Cell. This is normal.

However, if any unusual resistance is detectedthat could be abnormal interference betweenBreaker and Cell parts, stop immediately andmove the Breaker out of the Connectedposition. Examine what is causing theinterference and correct the situation.
