Optical guidance systems - for safe traffic routing

This brochure provides an overview of our product line of optical guidance devices, applicable in tunnels, roundabouts or on the road in general

Why optical guidance systems?

An optical guidance device improves recognition of lanes or Obstacles, particularly during times of poor visibility (at night, fog, etc.) as well as vulnerable traffic areas such as tunnels, curves, roundabouts or Traffic islands. The signals provide a very high degree of safety for traffic.

The system complies with current regulations (BAST Germany, ASTRA Switzerland e.g. ), and are continous EMC-approved, which means, that the system functions with cables/wires and is non-inductive, so electro-magnetic fields are excluded.

The systems are installed directly in the road surface. However, it is impor-tant that the installation area is not constantly driven over. Our recess-mounted lamps are compatible with all GIFAS systems. They complement each other ideally and require the same system components, such as a control unit, feeder cable, etc.All GIFAS systems can be dimmed across a continuous scale using the control unit or remote control.

MarkLED - the system

Control units

The control units required for the supply or control of the light module, respectively, are very small and space-saving and may be integrated in existing distribution systems or control cabinets. A small distributor may be installed in a suitable place if needed.

Accessories

To match the requirements of different applications the guidance system has to be installed with different accessories. These are control units and supply units for the operation-, mounting and auxiliary material, such as groove profiles made out of rubber, sealing material and adhesives right up to Bitumen for the grouting. Please find those articles from page 24.

Functionality

The operating voltage is 16-40VDC (low voltage). The current is transmit-ted from the supply line (2 x 2.5 mm2) through the contact socket (in the current collector) via cable and connector to the printed circuit board in the MarkLED, on which the LEDs (light-emitting diodes) have been soldered.

The contact point on the current collector is sealed with two O-ring. The plug-in construction and the way the seals have been arranged must ensure absolute impermeability of the contact points on the one hand and allow for simple exchange on the other hand. The tests are conducted (protection category IP68 = completely dustproof and pressure water tight) to confirm that the objective has been met.

The MarkLED is a cable-guiding system with current carried through direct connections. This allows us to reach a very high efficiency factor (> 80%) and to remain within the limits for electromagnetic compatibility (EMC). With the newest LED technology the current consumption is at 40 mA per unit with what lines with max. 60 modules can be laid. The power consumption is extremely low because of the high energy efficiency. With those technical features we comply with regulations and expectation from public institutions and departments of international road engineering.

The upper part - the MarkLED The proven upper part - the MarkLED-luminary, with its beautiful and ele-gant form and a housing made of crystal clear special plastic (Macrolon). The outer surface is nano-coated (anti-static and thus highly dirt-repellent and anti-corrosive). The electronics are built in from below and completely surrounded by a neutral, white sealing compound. The brightness and other functions such as dimming, flashing, blinking of the lighting module can be easily controlled by the system control units and can also be influ-enced from the tunnel control center or an automatic light control system.

The lower part – the current collector

The “core” of this system is the current collector. It’s not only responsible for the current transmission, it’s also mechanically the “holder” of each module. The current collector has a lower and upper part and combines both system functions. 1. Incorporation of the system cable in a prepared „bed“ shaped to match

the cable (flat cable).2. Current transmission from the supply line to the contact pin.3. The „disc” forms a clean base for the signal unit, and any structural

irregularities can be evened out.

The system cable

For the optical guidance systems you need a system cable as a feed line of every module. The system cable is a double jacket cable with a black jacket which includes two conductors with dark blue and red insulation.The dark blue conductor is marked on the jacket with a white marking (minus-pole).The admission of the MarkLED current collector has been exactly mat-ched to the geometry of the flat cable.

MarkLED - special applications

Example 1

A further possibility to mount the MarkLED is with surface mounted solu-tion. The MarkLED should be screwed on a surface mounted casing but has no current collector. It will be connected directly to the system cable inside the casing.

Example 3

If the MarkLED has to be mounted for example on a New Jersey-profile then there should be made a cross drill through the profile. On the back-side a junction box can be set or inserted directly in a existing cable tray.

Example 2

If the power supply can’t be done in a groove (general application) there’s the possibility to mount it in a duct next to it (OKK-canal for ex-ample). Therefor the MarkLED will be mounted with a connection cable. The current supply is provided in the duct, over a cross connection to the junction box, Vergussmuffe or with a customary flat cable adapter.

TrafficLED - the system

The permanent drive-over marker and warning lights with the latest LED technology!

By popular demand and as widely requested, we have developed a com-pletely new light that covers a variety of needs. In particular, the main target during development was the ability to withstand constant traffic on streets, on squares, or in tunnels. The main objectives were to improve road visibility in zones before tunnels as well as at pedestrian crossings to improve active safety. Last, but not least, they can also be used to light roundabouts (also for heavy traffic).

Standard SN 640853 „Underfloor Marker Lights“ served as the basis for development with the following specifications and requirements:

- Drive-over marker lights that cover the entire summer/winter tempe-rature range (-30 to +75°C)

- That can withstand mechanical stresses (40-tonne truck) - Protrude over road surface level max. 4.0 mm - Resistant to sand, snow spikes and chains, street cleaning - Have no protruding corners or edges that could be touched by a

snowplough - Waterproof, frostproof, and resistant to UV sunlight/chemicals/oil

and road salt - LED lights that can withstand constant traffic - Control by push button, radar sensor, loop, vibration plate, or timer

switch (e.g. school buildings ) - Signals to the driver that a pedestrian crossing is coming up, res-

pectively increasing alertness towards pedestrians - Very good visibility in the dark, wet, and snow

The TrafficLED system complies with current regulations (e.g. BAST in Germany, ASTRA in Switzerland) and is one of the few EMC-tested sys-tems, which means that the system works via wires, not induction.

The TrafficLED is partially compatible with all GIFAS recessed lighting systems. These two systems complement each other perfectly and re-quire the same system components such as control, supply cable, etc.All GIFAS systems can be conveniently continuously dimmed via dim-ming control or by remote control.

The GIFAS TrafficLED system consists of several components which are briefly described below. You can find detailed information about each product on the following pages.

Control

The control units are necessary for powering or controlling. The lighting modules are very small and compact and can usually be integrated into existing distribution systems or control panels.

Remote control

The remote control makes it very convenient to control the light from the outside. A remote control works for several controllers, which means you only need one remote control for several control units.

TrafficLED module

The TrafficLED is mounted and looped on the system cable. It lights on both sides, mostly in the default colour white. Due to its modular struc-ture with an upper and lower part, it is very easy to install.The different modes of the TrafficLED, such as dimmable, blinking, flas-hing, etc., can be set via the controller.

Standard cable

The system cable is made specifically for the GIFAS recessed lighting systems to meet its demands; the cable is halogen-free, mechanically reinforced, and may come briefly into contact with hot substances such as bitumen.

Junction box

The junction box is the control interface and the actual „front installation“. Usually, the junction boxes are placed at the beginning or at the end of each line of TrafficLEDs, easy to assemble with prefabricated mounting tabs. We recommend our own standard junction boxes which meet all system requirements.

Variations and examples

Due to the variety of practical circumstances, it has been continuously necessary to produce special versions of the TrafficLED product. These project-oriented solutions were necessary due to a large amount of rein-forced concrete, or the very poor state of the shoulder made it impossible to mill the groove, for example. In other cases, there was no shoulder.

This shows that GIFAS is not simply a manufacturer of standard prod-ucts, but it works together with stakeholders to develop custom solu-tions. Here are some excerpts and examples in which the TrafficLED system was used “unconventionally”.

Special and custom-made solutions represent, in our experience, ap-proximately 20 to 25% of all optical guidance system projects. In these cases, GIFAS supports stakeholders in terms of technical consider-ations, sketches, the creation of CAD documents, as well by compiling a cost estimate.

Assembly Jig for TrafficLED

Gifas provides a suitable assembly jig for installing the TrafficLED on loan. This makes it possible to adjust to the ground level exactly and to optimize the relocation of the component.

FlatLED - the system

Evacuation lighting in tunnels

Unexpected occurrences in tunnels, such as accidents and/or fire, can have catastrophic consequences. It is crucial to have the best possible equipment for the prevention and management of such incidents. This applies particularly to the people involved (self-rescue), to the sup-port of rescue efforts, as well as to precautionary and preventive measu-res aimed at avoiding such incidents.

The dual approach

The currently declared standard includes not only emergency lighting on the carriageway but also a visual emergency guidance system. To properly install these systems in tunnels (especially evacuation lighting) requires high amount of resources.

Due to these facts GIFAS has chosen the dual approach and developed a product that can be both an optical guidance system and also evacu-ation lighting.

The move to this new product idea is based on our own experience with emergency lighting systems (MarkLED, FlatLED and CircLED), as well as requests and ideas from customers and distributors both nationally and internationally.

FlatLED 3 – the Dual-Light Product from GIFAS

FlatLED 3 provides 2 functions with one luminaire: - Optical guidance system: for optimal indication of the lane edge and

better roadway recognition. - Escape routes and evacuation lighting: in case of incidents – such as

fire and smoke.

General

The system functions with 2 galvanically isolated electric circuits. The optical guidance system is powered with 24VDC, and the escape route lighting is powered with 48 VDC.

Power connection/control unit

2 power supply units are initially needed in the control centre: 1 power pack 230 VAC/24 VDC for the optical guidance system and 1 power pack 230 VAC/48 VDC for the evacuation lighting. For additional options.

System cable

The system cable is manufactured especially for the FlatLED 3 system. The cable is halogen-free and mechanically reinforced.

FlatLED 3 guidance system / escape route lighting

This performs two functions. Continuously in use, the optical guidance system with 6 LEDs each. In the event of an incident, the evacuation lighting is switched on by means of command from the control centre (fully illuminated).

CircLED recessed light

CircLED is used for specific applications, mounted as wall- or floorlamp. Main focus is the roundabout lighting, where it is used as security, con-trol and design lighting. Used in addition to many other uses as path lighting (floor or wall mounting), the CircLED produced not only the basic function almost mystical radiation pattern on the floor and wall. Available with different tops, integrated optics and light in different colours of light – according to your wishes and requirements!

System description

The CircLED system is generally based on the same elements as the well established FlatLED system, but with a different radiation characte-ristic: instead of two parallel light beams (FlatLED) there is a 270-degree electric arc.

GIFAS customers have to be able to choose between different luminous colours - therefore our stock assortment consists CircLED in white, blue and orange.

There is a suitable luminous colour for every application!

Analogical to FlatLED, the CircLED will be flush mounted. The casing is made of chrome steel and the assembly has to be effected directely in the subgrade (asphalt, concrete, gravel, ground or the like).

Connection Technology

The operating voltage is 20-48 VDC (low voltage). The current is trans-mitted from the supply line (special stranded wires or special cables 2x2.5 mm2) in a suitable installation pipe (Ø 25/19 mm, polypropylene) led through standard commercial connecting clamps on to the upper part of the CircLED or to the electronic system where the LED (light diode) is installed.

Support in the fight against light pollution

Using CircLED helps to fight increasing light pollution. The light guidance is designed in such a way that the light output is only aimed at the defi-ned and desired direction. The area outside the defined area is not illu-minated.

High energy efficiency to reduce costs

Sophisticated electronics with latest LED technology is leading to a very low power consumption. The total power consumption for an average roundabout of 20 pieces CircLED is similar to a single 60W bulb.

Sealing Technology

The overall design of the individual components was based on a high degree of impermeability. Protection class IP68 is attained provided the assembly is performed by experts.

Control Units

The control units required for supplying and/or controlling the light mo-dules are very small and space-saving and can usually be integrated in existing distribution systems or control cabinets. A small distributor may be installed as needed. Our scope of supply includes 4-channel control units (see page 24 for a detailed description)

Blue Lights Provide Accents

Before it was up with lavender and colored gravel, the round-about in Buriet was known as the ugliest by far of its type. Thanks to its new lighting, it could now be at the top of the ranking in a beauty contest.

22 blue CircLED traffic circle lights border the Buriet round-about and provide colorful accents at nightfall. At the same time, flagstones made of sandstone are lit up by ten VisuLED orientation lights. This not only looks very pretty, above all it also provides for safety by heightening the awareness of the motorists with the points of light.

Also worth noting is the low consumption of power of 3 W per CircLED, as compared to the VisuLED that uses 7 W. As a result, the traffic circle lights, at a cost of 12 Rp. per Kilowatt hour, average less than 20 Rp. per night.

When laying highly flammable and heat-resistant cables, grooves must be milled into the pavement or introduced in pipes designed for new plants for subsequent installation.

The lamp modules are installed on the kerb in the immediate proximity of the edge of the road. The brightness of the lamp modules can be easily adjusted using the control units and can be controlled in all areas via an automatic light control system or direct control from the tunnel monitoring and control complex.

Mounting plate

The engineering design takes into account the various supply and mounting requirements.

Three (two for SecuLED) enclosed cable sleeves, formed by way of in-jection moulding have been provided during manufacture for the cables to be fed through. The four mounting points have easily breakable seals over them. The diameter of the screws should be 4-5mm.

The upper part of the mounting plate is sealed using two circular laby-rinth seals. The upper part is attached to the mounting plate using two captive V4A screws in the V4A threaded bushings.

SecuLED – cable connection

Upper part made of polyamide, fully fitted in accordance with selection, electronics encapsulated with freely accessible 2.5 mm2 spring-type clamps, with direct looping, V4A rust-free cover screws . Mounting plate made of polyamide, two surrounding O-ring seals, three sealed cable inlets (for 2 x 2.5 mm2 cables ), four sealed mounting holes of diameter 5 mm.

ConnectionThe cables are connected by using spring-type clamps. A separate clamp is provided for the supply line and additional cables. The cables can be disconnected at any time by applying slight pressure to the re-lease mechanisms.

Seals

The individual components have been engineered to ensure a high le-vel of leak-tightness. When mounted professionally, IP68 protection is provided.

Controls

The control units required for supplying and/or controlling the lamp mo-dules are very small, require very little space, and can usually be integra-ted into existing junction boxes or control cabinets.A small junction box can be mounted in a suitable location if required. Our range of products includes four-channel and single-channel control units (refer to page 20 for a detailed description).

Different options and examples

To enable the route of the road ahead to be better recognised and make escape routes optimally identifiable, the construction client sought out a simple solution that also met all safety needs.

160 SecuLED kerb modules were installed in each of the two tunnel tu-bes (two lanes, without oncoming traffic) on the sides of both lanes. They were powered and controlled respectively using control units and power supply units from the existing junction boxes in the 12 headings in the tunnel.

Our signal units must function without any problems under the most dif-ficult conditions (heat, cold, damp, snow, salt and thawing) around the clock and, most importantly, must not be failure-prone.

The two-part assembly reduces maintenance costs massively. Replacing faulty or worn upper parts is very easy – disassemble upper part, release connecting cable from spring-type clamp, connect new module, screw tight.

The control unit for all GIFAS systems is designed for 4 output lines. Each channel can be loaded with up to 2.5A. That corresponds to ap-proximately 60 signal units MarkLED, 30 signal units FlatLED (generally equipped on both sides) or 19 signal units CircLED.

• Supply: A 230VAC/24VDC power supply device with a nominal out-put current of 10 A is installed upstream from the control unit.

For the optical guidance systems you need a system cable as a feed line of each module. The system cable consists of a black coating with two integrated strands of dark blue and red insulation. On the coating, a white Marking is printed on the side of the dark blue strand. The incor-poration of the MarkLED III current collector was exactly matched to the geometry of the flat cable. The system cable MarkLED is a halogen-free EPR/EPR cable with tinned copper strands, high temperature resistance, bonding between the in-sulations of strands and the cable coating to increase water tightness. In order to get from the control centers to the shoulder, an appropriate supply line has to be pulled in. It starts at the control center and is led through conduits to the shoulder, or under the shoulder respectively. A junction box (usually E30, fireproof) is installed at that point from where the two special stranded cables are laid on the shoulder.The type of junction box used depends on the type of supply line, as well as on how many channels lead away from the junction box.

The MarkLED current collector is glued in underground with a sealant and adhesive compound. This compound has to meet numerous criteria such as temperature resistance, acid resistance, etc. It also must harden quickly enough. Our adhesive is a single-component adhesive that vul-canizes itself into an elastic compound as it reacts to the air humidity. It also has no silicone or solvents.

The problem in wintertime is that the bucket of snowploughs is at the same height of MarkLED when they drive in or out of tunnels. That en-tails that the MarkLED can be sheered off and should be exchanged. Against it we can offer a protective plate. That protects the first MarkLED’s at the entrance and exit of the tunnels.

In order to install the lower part of the FlatLED and CircLED, you need cold mortar to fill in around the lower part. For each lower part, you will need approximately 0.7 l (~.1.17 kg).

Numerous different types of asphalt sealing compounds have already been used. However, one particular type is ideally suited to this appli-cation in terms of its application, interaction with water and aging pro-perties.

The recommended system sealing compound is heated to 160° – 180°C while being constantly mixed. The compound is applied using a spout-ed container or grouting lance. Excess compound must be removed by scraping once it has fully cooled.
