301 W 118th Street

Location: New York, NY

Built in 2008, the 14-story luxury residential building, located in Manhattan, features tiered terraces on the upper floors. When a large piece of concrete and rebar dislodged on the top floor and fell on the terrace below, spurred a year-long investigation. Following the Investigate-Design-Build (IDB) approach, STRUCTURAL crews provided access to the building to investigate all locations that needed repairs. Special cornice beams and scaffolding was used to rig the rear of the building. Due to live post-tensioned strands in the concrete slab on the 13th floor, extra precautions — such as scanning the slab — were taken while anchoring the rig to the slab.

STRUCTURAL assisted with the investigation by performing probes on the unbonded monostrand post-tensioning system used in the building, and exposed the grout pockets and inspected the condition of the anchorages. STRUCTURAL and STRUCTURAL TECHNOLOGIES/VSL crews performed post-tensioning grout pocket repair, strand re-stressing, anchor replacements, and strand rethreading.

In addition to all post-tensioning repairs, the scope of services also included the repair of masonry flashings and cast stones, and the repair and waterproofing of all concrete slab edges. Masonry areas with missing or deficient brick ties were retrofitted with new ties, metal cornices were re-anchored, parapet cap flashings were repaired and waterproofed, and window/HVAC perimeter joint sealants were replaced. Crews also retrofitted gaps, repainted, and repaired railing post pockets.

STRUCTURAL with the QA/QC support of STRUCTURAL TECHNOLOGIES/VSL performed interior overhead post-tensioning repairs in the finished high-end units. Containment units were constructed in each condominium to prevent dust and debris leaving the work area as well as protect the interior finishes. Outdoor furnishings and plants were safely removed and relocated. The project required extensive planning and coordination with individual unit owners.

Despite the challenge of working in an occupied condominium, the project was completed under budget and three months ahead of schedule.

Tomm Residence Basement

Location: Willington, CT

Project Description: The Tomm Residence built in 1984, is a two story above grade and one level below grade structure, whose 8” thick x 7’10” tall cast-in-place concrete basement walls showed severe cracking. An investigate design build project approach was chosen to determine the cause of the rampant structural deterioration and to develop the repair solution.

SIMCO Technologies performed a condition assessment of the concrete basement walls and slab on grade. Crews extracted concrete cores for testing and performed petrographic analysis as well as 3-D tomography.

The iron sulfide mineral, pyrrhotite, was found in the aggregate used to construct the basement walls, which upon exposure to environmental conditions and oxidation caused distress ranging from surface stains to swelling, cracking, arching and a loss of structural integrity of the concrete. While the extracted core sample showed no internal signs of deterioration this was due to the fact that the buried footings are saturated. The petrographic analysis determined that the pyrrhotite in the basement walls was not fully oxidized the structure is faced with ongoing deterioration.

STRUCTURAL TECHNOLOGIES’ subject matter experts, with the support of STRUCTURAL conducted a visual inspection of the structure to assess the existing condition of the structure in combination with SIMCO’s findings in order to develop a repair plan. Crews observed inward arching of the front basement wall, full depth cracks, interior and exterior cracking on the walls and at the ground level. The conditions indicated the walls were in a high level of distress and losing structural integrity, therefore STRUCTURAL recommended a full replacement to the existing basement walls.

STRUCTURAL crews performed the repair in four phases, concentrating on one wall for each phase. Crews excavated to expose the exterior face of the wall and top foundation, installed shoring and temporary supports, and then demolished the exterior foundation wall and stairway. The team installed new reinforcement steel, stay-in-place concrete formwork and poured the concrete for the new wall. A new stairway was installed, cracked drywall was repaired and the team painted the interior of the house. The structural integrity of the Tomm’s Residence was successfully restored in 8 weeks.

340 East 64th Street

Location: New York, NY

Contract Amount: $247,500.00 In New York City, a 34-story commercial and residential building’s facade needed to be inspected, stabilized, and repaired. A scaffold inspection was not a feasible option due to the risk of additional brick damage a leaning scaffold would create. STRUCTURAL assisted in the facade inspection using Industrial Rope Access (IRA), and was contracted to pin the facade with helical wall ties in order to stabilize it.

STRUCTURAL’s licensed special rigger and team pinned the entire top brick facade band of the building, covering about 300 lf in length and 15 lf in width. Throughout the project, the crew was faced with unexpected cavity sizes in the bricks due to movements in the unstable facade. Several times, the size of the pins had to be changed because the cavity between the brick and the back up concrete differed from the predictions. Additional pinning became necessary, requiring approximately 4,500 helical ties.

Once STRUCTURAL’s IRA work was completed, the engineer deemed the facade stable for the next phase of work. The project was completed within an eight week schedule and without any incidents.

Dockside Condominiums

Location: Charleston, SC

Start Date: March 2013

Project Description: Located in historic Charleston, SC,

Dockside Condominiums is a luxury high-rise complex. This 18 story building was constructed in 1976 with 191 conventionally reinforced balconies through cantilevered construction. The size of the balconies range from 24’ to 57’ long x 6’ wide.

Situated on the Charleston Harbor, the structure is exposed to a highly corrosive environment. As a result, major balcony and balcony wing wall areas along with the garage experienced issues with corrosion.

Frequent fluctuations in temperature and humidity pose challenges to this structure. Initial investigations and assessments revealed cracks, spalls, and visual evidence of corrosion on the balconies. Reports were developed that quantified concrete damage and chloride contamination from external sources. Carbonation of concrete, a low concrete cover, and defects in the construction of the garage were also found.

Further assessments were conducted that confirmed the results of previous surveys. Ninety percent of balconies tested exhibited some degree of corrosion activity with most exhibiting increased crack and delamination growth. Half of the balconies had active corrosion and about a third had discontinuous reinforcing steel.

The balconies on the structure have a large number of reinforcement bars with inadequate cover. Because of this, additional challenges are being faced during installation of the ribbon anode. To overcome this obstacle, the anode ribbons are installed below those reinforcement bars rather than the traditional method of laying them down in the slots.

After the state of corrosion was established, the team began to develop a prognosis for treatment. An impressed current cathodic protection system was designed as the treatment method for mitigation of corrosion of the reinforcing steel in all the balconies. Repairs and replacement of railings were also completed.

Large numbers of discontinuous bars were found in the balcony slab and establishing continuity was very cumbersome. End to end trenches were created on the floor slab and every single reinforcement bar uncovered was welded. This solved our issues with establishing continuity throughout the slab.

This project is still underway and the impressed current cathodic protection system is about 35 percent complete. All efforts are being made to complete the project before schedule.

Cathodic protection is meant to mitigate corrosion of the existing reinforcement steel and it will prolong the life of the existing structure by arresting the corrosion in the steel.
